Fifteen years of heat cycles will finish off almost any piece of fuel hose, and a 2010 Rancher 420 2x4 ES still running its original line is overdue. Fortunately this is one of the easiest repairs on the machine. The 2010 Rancher is carbureted and gravity fed, with a manual fuel valve on the tank, which means you can shut the fuel off at the source instead of wrestling with a pressurized circuit like the injected Ranchers that came later.

Preparing for the Job

Park on level ground, set the parking brake, and let the engine cool before you start. Collect fuel-rated hose in the original inside diameter, new clamps or spring clips, gloves, eye protection, an approved fuel container, a drain pan, a screwdriver for the float bowl drain screw, a short length of hose to route that drain into the container, hand tools for the seat and fenders, a razor knife, and rags.

Now the safety piece, which matters more than the wrenching. Gasoline vapor is heavier than air and settles at floor level, drifting toward water heater pilots, battery chargers, and any other low ignition source. Work outdoors when you can, or open the shop door all the way and clear the space of anything that burns or sparks. Keep the container capped between pours and put used rags outside when you finish.

Why This Hose Has a Service Life

Fuel line rubber depends on softening agents blended into the compound to stay flexible, and engine heat drives those out over the years. The wall that remains is stiff and thin, and it cracks where the hose bends around a clip or a frame member. Riders in dry climates see the hardening arrive earlier, since arid air draws moisture out of the hose from the outside in.

Ethanol-blended pump gas works the inner surface at the same time. Left standing during a quiet stretch of the year, it pulls in moisture and slowly attacks the inner liner, leaving it soft and prone to producing gum that can restrict a carburetor jet. That interior damage is invisible from outside, so a hose that looks passable on a machine this age may already be shedding material downstream.

Warning Signals While Riding

A failing line usually gives notice. On a gravity-fed system, the first clue is often a visible one: a wet patch or dried stain under the machine after it has sat with the valve open, since fuel simply runs down and drips rather than atomizing the way a leak on a pressurized injected line does. A strong gasoline smell around the tank and carburetor typically comes with it.

Check the hose by hand as well. Surface crazing, a chalky feel, or a section that stays rigid when you pinch it all mean the rubber is finished. Look for grit packed into a dark ring at either fitting, which forms where fuel has weeped and dried over weeks. On the road, the symptoms are bogging on hills, surging at steady throttle, and an engine that behaves as though the tank were nearly dry when it clearly is not.

Draining and Disconnecting

Turn the fuel valve to off and let the engine idle until it stalls, which clears most of the fuel below the valve. Remove the seat and the fender or side panel standing between you and the tank and carburetor. Slip your short hose onto the float bowl drain fitting, run it into the container, and loosen the drain screw so the bowl empties without soaking the engine.

Slide each clamp back along the hose before you open a joint. Spring clips squeeze open with pliers; worm-gear clamps back off with a screwdriver. Twist the hose gently at each barb to break the varnish bond rather than pulling hard, and if an end has cemented itself in place, slit it lengthwise with a razor and peel it away so the fitting takes no strain. The carburetor nipple is the one you least want to damage. Note the routing and every clip before the hose is fully out, since the two-wheel-drive chassis keeps things open but the line still needs to clear the exhaust and the electric shift wiring.

Installing the Fresh Hose

Cut the new hose to match the length of the original exactly. Excess hose finds something to rub against or sags toward the header, while a short piece pulls at both fittings every time the chassis flexes. Work each end fully onto its barb until it seats against the shoulder, and do it dry. Grease, oil, and silicone have no place on a fuel fitting, because lubricant breaks the seal between rubber and metal and lets fuel creep out beneath the clamp. Dip a stiff hose end in hot water for a few seconds if it will not slide.

Set the new clamps just behind the raised bead on each fitting and tighten them evenly rather than as hard as possible. Even on a low-pressure gravity system, a loose clamp weeps and an overtightened one damages the hose wall. Guide the finished line back into its clips so it stays clear of hot parts and wiring.

Fuel On, Eyes Open

Turn the valve back on and let gravity fill the line and float bowl before you touch the starter. Watch both connections for a solid minute, then wipe each fitting with a clean rag and study it for any damp streak. Start the engine, let it idle several minutes, and go over both joints again once the hose has warmed and taken its final position.

Before the bodywork returns, confirm that the fuel valve still shuts off completely and take a look at the small screen behind it, because a new hose does nothing for a restriction upstream. With both ends dry and the hose properly clipped, this Rancher is set for another long run of work.
