On a 2010 Renegade 800R X you are working with an injected Rotax V–twin: the fuel pump is mounted inside the tank, the supply hose to the throttle body is pressurized any time the key is on, and there is no petcock to close. That pressurized circuit is exactly why the verification step is not optional.

Why Age Retires a Fuel Hose

Fuel line degrades chemically whether the X gets ridden every weekend or sits in a shed. Plasticizers that keep the rubber flexible migrate out of the compound over the years, and the wall stiffens until it can no longer absorb vibration without cracking. Heat cycling off the V–twin accelerates that, and the clamped ends, where the hose is squeezed and cannot move, crack first.

Climate and fuel composition set the schedule. Arid regions pull moisture from the hose wall, hardening it from the outside in and producing a chalky surface with hairline fissures earlier than a humid climate would. Ethanol–blended gasoline works on the inner liner, softening it and leaving gum as it stales, which is at its worst when the machine sits for months with old fuel in the system. Neither mechanism is obvious to the eye, which is why the calendar is a fair reason to replace.

Symptoms Worth Investigating

  • A gasoline smell around the tank, strongest in the minute after shutdown while pressure remains
  • Fuel wetness or a small puddle on the skid plate after the quad has been parked
  • Fine cracking, a glassy hardened feel, or a permanent flat groove at a clamp
  • Bogging under load, a lean stumble at higher rpm, or hesitation like a nearly dry tank
  • Longer cranking after an overnight sit, showing that pressure is bleeding down
  • A dirt–caked ring at a fitting where fuel has been seeping and evaporating

Since pressurized leaks frequently atomize rather than dripping, treat a persistent fuel odor as a real finding even with nothing visible beneath the machine.

Getting Tooled Up and Working Safely

Have all of this ready before you open a fitting: gloves and eye protection, a sealed fuel–rated container, a shallow drain pan, injection–rated hose in the correct inside diameter, new clamps matched to the fittings, line–clamping pliers to substitute for the petcock this model does not have, a quick–connect release tool if the tank outlet uses a locking coupler, a sharp hose cutter, rags, and sockets for the seat, panels, and rack hardware.

On ventilation, the physics matter. Gasoline vapor is denser than air, so it drops to the floor and spreads sideways instead of rising and clearing. That means a cracked window over the bench is useless while a water heater pilot ten feet away is a legitimate ignition risk. Work outside when weather permits, or with the shop door fully open and a fan pushing air across floor level. Extinguish pilot lights, unplug battery chargers, keep grinders and torches out of the space, and stay gloved for the whole job since fuel strips skin oils quickly.

Removing the Old Line

Relieve pressure first: pull the fuel pump fuse or relay, crank the starter until the engine stalls, switch the key off, and disconnect the battery negative cable. Pull the seat and enough side plastic to see the tank outlet and follow the hose forward to the throttle body.

Slide the drain pan into position and drape a rag over the joint you separate first, because a depressurized hose still holds fuel. Move worm or spring clamps well back along the hose before disturbing the fitting itself. On a quick–connect coupler, press the locking tabs squarely and pull the collar straight off with no sideways leverage, since plastic that has heat cycled for well over a decade splits when pried. Where varnish has bonded the hose to a barb, break it with a gentle twist, or slit the hose lengthwise and peel it away to keep the fitting undamaged.

As a 4x4, this Renegade routes its line past front differential hardware and extra frame crossmembers that a two–wheel–drive quad does not carry, so one or two clips sit in tight quarters. Photograph the routing and every clearance point before the old hose comes out.

Fitting the New Hose

Cut the replacement to match the original length. Extra length is not a cushion; it lets the hose chafe on a frame tube or interfere with steering travel. Push each end fully onto its barb until it seats against the shoulder, working dry from start to finish. Grease, oil, and silicone have no place on a fuel fitting, because a slick sealing surface is precisely how pressurized fuel gets past a clamp. Soften a stiff hose end in hot water for thirty seconds instead of reaching for lubricant.

Set new clamps just behind the raised bead on each fitting and tighten evenly rather than bearing down on one side. Where the tank end uses a self–locking quick–connect, push until it clicks and then tug firmly to prove it latched; that connection takes no clamp by design. Reseat the hose in all of its original clips so it stays clear of exhaust heat and the front driveline.

The Leak Check That Ends the Job

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the hose while the surrounding area is still bone dry, which is the single best chance you get to spot a weep. Wipe both joints with a clean rag first so any new moisture is unmistakable, then inspect under strong light and run a fingertip around each fitting.

Start the engine next and repeat the inspection at idle, letting it run several minutes so the circuit sees sustained pressure and some heat. Only after it holds completely dry should the plastics and seat go back on. One last note on this platform: the fuel filter is integrated with the in–tank pump module rather than sitting inline on the visible hose, so if the 800R X still behaves fuel starved after a clean install, the assembly inside the tank is where to look next.
