The suspension travel on the XT-P also means the front end works through a wider range, which matters because this is a 4x4 with a front differential and supporting crossmembers sharing space with the line. Anywhere the hose touches structure is a candidate for chafing, and worn spots there tend to appear long before the rest of the hose looks bad.

The Slow Chemistry of Hose Failure

Fuel line depends on plasticizers to stay flexible, and heat cycling drives them out over time. The hose stiffens, loses the ability to absorb movement, and starts cracking at its bends. Riders in dry country reach that point earlier, because low humidity draws moisture out of the hose wall and hardens it from the outside inward.

Meanwhile ethanol-blended pump gas attacks the inner liner. It absorbs water, and fuel left standing through an off season gums and softens the hose from within. The two processes are independent, so a line can look serviceable and still be shedding material. On a carbureted quad that material collects in a float bowl the owner can drain and inspect, but the injected 800R XT-P sends it toward the pump screen and injector, where it does more harm.

Clues Worth Chasing

Inspect for these before they turn into a breakdown:

  • Fuel pooled on the skid plate or a dried stain under the machine after it sits
  • A gasoline odor sharpest in the minutes after shutdown, while the circuit still holds pressure
  • Fine cracking, a chalky surface, or a stretch of hose that has gone rigid
  • A dust-caked ring at a fitting, evidence of fuel weeping and evaporating
  • Bogging under load, hesitation on hard throttle, or a lean surge at higher rpm

Pressurized leaks do not always drip. Fuel escaping a joint on a hot V-twin can atomize and vanish before it reaches the ground, so treat a lingering smell as a legitimate reason to put hands on the hose.

Tools, Parts, and a Real Word About Gasoline

Gather everything up front:

  • Nitrile gloves and safety glasses
  • A shallow drain pan and a sealed, approved container for recovered fuel
  • Injection-rated replacement hose matched to the original inside diameter
  • Line-clamping pliers, standing in for the petcock this machine does not have
  • Fresh clamps in the original style, plus a release tool if the tank fitting is a plastic quick-connect
  • Sockets and drivers for the seat and plastics, a razor knife, and a good supply of rags

Ventilation matters more than most riders assume. Gasoline vapor is heavier than air and gathers at floor level, so open the overhead door or work outside rather than relying on a window. Remove chargers, heaters, and anything with a pilot light from the area before the first fitting comes loose.

Getting the Old Line Off

Relieve pressure before anything else: pull the fuel pump fuse, crank the engine until it stalls, turn the key off, then disconnect the negative battery cable. Pull the seat and the panels that hide the run of hose from tank outlet to throttle body. Slide the pan into place and drape a rag over the joint you open first, since a depressurized line still holds fuel.

Push clamps back along the hose before disturbing the fitting. Quick-connect couplers release when both tabs are pressed evenly and the body is drawn straight off; levering one sideways after years under bodywork cracks the plastic. Twist a varnished hose gently on its barb rather than hauling on it, and if it stays fused, slit it lengthwise and peel it away. Protecting the fitting beats saving a hose headed for the trash.

Photograph the routing while it is intact, noting each clip and every point where the line passes near driveline hardware or exhaust. That path exists for a reason on a 4x4 chassis this crowded.

Installation and Verification

Cut the new hose to the original length. Slack drifts into abrasive edges, and a short piece keeps both barbs under tension every time the frame moves. Push each end on until it seats against the fitting shoulder, working entirely dry. Grease, oil, and silicone spray stay away from fuel connections, because a lubricated sealing surface gives pressurized gasoline a path to creep out. Hot water is the only assembly aid worth using on a stiff hose end.

Set fresh clamps just behind the raised bead on each fitting and tighten them evenly, snug without cutting into the rubber. If a self-locking quick-connect handles the tank side, push until it clicks and confirm with a firm tug, leaving it clamp free. Return the hose to every factory clip so it cannot migrate.

Then test it. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the new line. Wipe both joints and inspect them closely for beading while everything is cold and dry. Start the engine, let it idle, and check again as heat and vibration build. Only after several minutes with no seepage should the plastics go back on.

Worth remembering: the fuel filter on this injected Outlander sits inside the tank as part of the pump assembly rather than inline on the visible hose. A new line does nothing for a restricted filter, so continued lean running after a clean install points at that in-tank module next.
