Worth knowing before you begin: the Rotax V-twin in this machine is fuel injected, drawing from a pump inside the tank, so there is no petcock to close and the line holds pressure after shutdown.
A Wear Item Hiding Under the Bodywork
Fuel hose ages whether the machine is ridden hard or parked in a barn. The compound depends on plasticizers to stay flexible, and heat cycles from the engine drive them out until the rubber feels closer to hard tubing than hose. Once it can no longer flex with the chassis, the bends carry all the stress and cracks appear there first. Riders in dry, high-desert regions notice this sooner, because low ambient humidity draws moisture out of the hose wall and stiffens it from the surface inward.
Fuel chemistry finishes the job from within. Ethanol blends absorb water, and gasoline that sits unused in the line for months gums and softens the inner liner. Because the two processes are independent, a hose can pass a quick visual inspection while degrading internally, and the debris it sheds heads toward the pump screen and injector rather than into a float bowl with a drain screw the way it would on a carbureted quad.
What the Machine Will Tell You
Symptoms to act on include:
- A puddle or damp film of gasoline on the skid plate or the floor under the quad
- A fuel smell that peaks a few minutes after shutdown, while the circuit is still pressurized
- Visible checking, a chalky cast, or a section that will not compress when pinched
- Grit caked into a wet ring at either fitting, showing a slow seep
- Bogging under load, hesitation when the throttle is snapped open, or lean surging at speed
Injected machines conceal small leaks well. Fuel escaping a pressurized joint often evaporates on a hot twin before it drips, so a persistent odor with a dry floor is still a real symptom rather than a false alarm.
Tools, Parts, and Handling Gasoline Properly
Stage all of it before disassembly:
- Nitrile gloves and eye protection
- A drain pan plus a sealed, approved container for the fuel you capture
- Injection-rated hose sized to the original inside diameter, not soft carburetor tubing
- Line-clamping pliers, which take the place of the petcock this model does not have
- New clamps matching the originals and a release tool if the tank fitting is a plastic quick-connect
- Sockets and drivers for the seat and side panels, a razor knife, and plenty of rags
Ventilation is worth doing properly. Gasoline vapor is heavier than air and collects near the floor, where an open window accomplishes nothing, so raise the overhead door or work outdoors. Clear the space of battery chargers, shop heaters, and any pilot flame before the first fitting comes loose, and keep the gloves on throughout.
Getting the Old Hose Out
Relieve pressure to start: pull the fuel pump fuse, crank the engine until it stalls, shut the key off, then disconnect the negative battery cable. That last step also keeps the XT winch circuit dead while you work up front. Remove the seat and the plastics blocking the hose run from the tank outlet forward to the throttle body, slide the drain pan into place, and cover the first joint with a rag, since a depressurized line still contains fuel.
Move each clamp well back along the hose before disturbing the fitting. Quick-connect couplers come apart with even pressure on both tabs and a straight pull, and prying at an angle splits a collar that has been baking under bodywork for years. Twist a bonded hose slowly on its barb to break the varnish, and if it refuses to release, cut it lengthwise and peel it off instead of risking a bent or scored fitting.
Take note of the routing before it is gone. As a 4x4, this MAX runs its fuel line past front differential hardware and extra frame crossmembers, and the original path holds it clear of both the driveline and hot exhaust surfaces. Photographs of each clip make reassembly straightforward.
Installation and the Closing Leak Test
Cut the replacement to the exact length of the old hose. Too much and it wanders into something that will rub through it; too little and both barbs stay under tension every time the chassis flexes. Push each end fully home until it seats against the fitting shoulder, and assemble everything dry. No grease, no oil, no silicone, because a lubricated sealing surface hands pressurized gasoline a route past the clamp. A few seconds in hot water softens a stubborn hose end.
Install fresh clamps just behind the bead on each fitting and tighten evenly, firm enough to seal without cutting the rubber. Where the tank side uses a self-locking quick-connect, push until it clicks and tug hard to confirm engagement, then leave it clamp free by design. Reseat the hose in every original clip before any panels return.
Finish by pressurizing and inspecting. Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump fills the line while you watch both joints. Wipe them clean, look for beading, then start the engine and check again at idle as heat and vibration develop. Bodywork goes on only after several minutes of leak-free running.
