Diagnosing and Replacing the Fuel Line on a 2010 Can-Am Outlander MAX 800R

Nothing about a tired fuel line is subtle once you know the pattern. The trick with a 2010 Outlander MAX 800R is separating a genuine hose problem from the half dozen other things that make a Rotax V-twin run poorly. Because this machine is fuel injected with an in-tank pump rather than carbureted with a petcock, the symptoms present a little differently than they would on an older quad, and the diagnosis starts there.
Inspecting Before You Order Parts
Pull the seat and get a light on the hose run between the tank and the throttle body, then work through the following:
- Look for fuel wetness or a dried stain on the skid plate and the floor beneath the machine
- Smell around the tank right after shutdown, when the pressurized circuit is most likely to push fuel past a weak joint
- Run a gloved hand along the entire hose, squeezing as you go; stiff, glassy sections have lost their flexibility
- Flex each bend and watch the outer surface for cracks that only open under load
- Check both fittings for a ring of dirt stuck in dried fuel residue
Driveability adds evidence. Bogging on hills, a hesitation when you snap the throttle, or a lean surge at higher rpm all fit a restricted or leaking supply. On an injected machine there is no float bowl to overflow and no puddle under a carburetor, so much of the leaked fuel simply evaporates off warm castings. A strong smell with a dry floor still counts as a finding.
The Reason Rubber Stops Sealing
Fuel hose loses its plasticizers with every heat cycle, and a decade and a half of them leaves the compound hard and brittle instead of supple. Once the hose can no longer move with the chassis, the bends do all the flexing and eventually split. Riders in dry country see this arrive early, because low humidity draws moisture out of the hose wall and stiffens it from the outside in.
The inside deteriorates on a different schedule. Ethanol-blended pump gas pulls in water, and fuel left standing through a long layup gums and softens the inner liner. That means a hose can be crumbling internally while the exterior still looks acceptable, sending fine debris toward the pump screen and injector rather than into a drainable bowl the way a carbureted setup would.
Tools and a Straight Word About Gasoline
Stage everything first:
- Nitrile gloves and safety glasses
- A drain pan and a sealed approved container for the fuel you capture
- Injection-rated replacement hose matched to the original inside diameter
- Line-clamping pliers, which take the place of the petcock this model does not have
- New clamps in the correct style, plus a quick-connect release tool if the tank fitting uses a locking coupler
- Sockets for seat and panel hardware, a sharp knife, and a pile of rags
Ventilate properly. Gasoline vapor sinks and gathers near the floor, so open the main door or work outdoors rather than cracking a window six feet up. Remove every ignition source from the space beforehand, including battery chargers, shop heaters, and appliances with pilot lights.
Taking the Line Out
Bleed off the pressure to start: pull the fuel pump fuse, crank the engine until it stalls, turn the key off, then disconnect the negative battery terminal. Strip the plastics needed to reach both ends of the hose. Slide the drain pan into position and lay a rag over whichever fitting you open first, since a depressurized line still carries fuel.
Slide clamps back along the hose before disturbing the joint itself. Depress quick-connect tabs squarely and pull the coupler straight off, avoiding any sideways prying that could crack an aged collar. Loosen a varnished hose with a gentle twist on the barb, and if it refuses to release, slice it lengthwise and peel it away. Damaging a fitting to save a hose you are discarding is a poor trade.
Note the routing carefully. The 4x4 layout on this MAX means front differential hardware and additional frame crossmembers share space with the fuel line, and the original path threads it clear of both while keeping it away from exhaust heat. Photograph each clip before it comes loose.
Installing the Replacement
Match the new hose to the old one for length. A long line finds a frame edge to rub against, and a short one stays under tension at both fittings. Push each end onto its barb until it bottoms out against the shoulder, working dry throughout. Grease, oil, and silicone stay in the toolbox, because a lubricant film on a sealing surface is exactly what pressurized gasoline needs to work its way out. Warm water softens a stubborn hose end better than any lubricant.
Position fresh clamps just behind the bead on each fitting and tighten them evenly, tight enough to seal without biting into the hose. Where a self-locking quick-connect handles the tank end, push it home until it clicks, then pull firmly to verify it caught, and leave it clamp free. Restore the hose to every original guide before closing up.
Pressure Test and Sign Off
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle runs the pump and brings the line up to pressure, which lets you check both joints cold and dry. Wipe them clean, inspect for the faintest beading, then start the twin and repeat the check at idle as things heat up and vibrate. Bodywork goes back last, after the connections prove themselves.
Remember that a fresh hose does not address filtration. On this injected Outlander the fuel filter sits inside the tank as part of the pump assembly, not inline where you could change it during the same job. If the MAX 800R still behaves like it is starving after a clean install, that in-tank unit is the next place to look.
