Fuel Line Replacement for a 2010 Can-Am Outlander MAX 650 XT-P

The XT-P version of the 2010 Outlander MAX 650 came set up for aggressive riding, and machines built that way tend to get used that way, which means vibration, heat, and hard miles have all been working on the fuel hose for years. Like every injected Outlander, this one carries fuel under pressure from a pump inside the tank to the throttle body on the Rotax V–twin. No petcock exists in that circuit. Understanding what wears the hose out is the best argument for replacing it before it fails.
The Slow Breakdown of Fuel Hose
Rubber loses its flexibility over time as the plasticizers blended into it migrate out. Heat cycling from the V–twin drives that process along, and the result is hose that has gone stiff and glassy instead of soft and springy. Once the material reaches that state, the constant flex a working chassis puts into it opens fine cracks, often right at the fittings where the hose is stretched over a barb.
Climate matters. In dry, low humidity regions the surrounding air pulls moisture from the hose wall all year, so an XT-P kept in arid country will show surface crazing sooner than the same machine in a humid area. Meanwhile ethanol–blended gasoline attacks from the inside, particularly when the machine sits for months with fuel in the system. That blend absorbs moisture, degrades the hose liner, and leaves gum behind, which is why a hose can look acceptable and still be worn out on a machine from 2010.
Symptoms of a Line Near the End
These are the tells:
- Gasoline pooling under the tank area, or a wet shine on the frame after the quad has been parked
- A fuel smell around the rear plastics that will not clear, strongest right after shutdown
- Cracks, chalky texture, swelling, or hardened sections anywhere along the hose
- Bogging under throttle, hesitation off idle, or a lean stumble that feels like an empty tank
- A dust ring at a fitting, which is dried fuel seepage collecting dirt over time
Since the line is pressurized, a small breach can atomize and vanish before it drips, so a fuel odor with no visible puddle still needs to be chased down.
Preparation and Gasoline Safety
Stage everything before you start: nitrile or rubber gloves, eye protection, injection–rated hose in the original inside diameter, new clamps in the correct size, a pick for spring clips, line–clamping pliers to substitute for the absent petcock, a catch pan, an approved sealed fuel container, a sharp cutter, plenty of rags, and hand tools for the seat and side plastics.
Then take the fumes seriously. Gasoline vapor is heavier than air and settles at floor level, gathering in exactly the space you occupy while working under the seat. Roll the machine outdoors when possible, or open the garage completely and set a fan low to move air out along the ground. Clear the area of ignition sources including battery chargers and appliances with a standing pilot flame, and keep an extinguisher within arm's reach. Gasoline strips the oils out of skin fast, so the gloves stay on for the entire job.
Getting the Old Hose Off
Remove the fuel pump fuse or relay, then crank the engine briefly until it stalls, which drops line pressure to almost nothing. Turn the key off and disconnect the negative battery cable. With the seat and panels removed, follow the hose from the tank fitting back to the throttle body, slide the catch pan beneath it, and drape a rag over the first joint you intend to open, since fuel remains in the line after pressure is relieved.
Push each clamp well clear before disturbing the connection. On a locking quick–connect coupler, press both release tabs evenly and pull straight off; sideways leverage snaps collars that have aged in the weather. Where hose has varnished onto a barb, a gentle twist usually breaks it free, and a lengthwise razor cut and peel handles the ones that will not. Note the routing before the hose is out. This 4x4 chassis carries a front differential and its linkage, so the line follows a path with additional clearance points and clips compared to a two–wheel–drive quad, and returning it to those clips keeps it off hot exhaust and moving driveline hardware.
Fitting the Replacement
Cut the new hose square and to the same length as the piece you removed. Press each end fully onto its barb until it seats against the shoulder, and do it dry. Grease, oil, and silicone spray on a fitting all give pressurized fuel a path to creep past the seal, so nothing but hose touches the barb; hot water for a few seconds softens a tight end enough to slide on. Position new clamps just behind the raised bead on each fitting and tighten them evenly, snug rather than crushing the rubber. If a self–locking quick–connect is used at the tank, push until it clicks and tug to confirm engagement, with no clamp needed.
Checking the Work
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, letting you inspect both joints while the engine is silent and the fittings are dry. Wipe them clean and watch for beads of fuel forming. Then start the V–twin, let it idle for a few minutes, and check the connections once more under real working pressure before the plastics go back on.
One last point about this platform: the fuel filter is built into the pump assembly inside the tank rather than sitting inline where a hose swap would reach it. A new line takes care of cracks, weeping, and fuel smell, but it cannot help a filter screen that has loaded with sediment. If your XT-P still feels starved for fuel after a leak–free installation, the in–tank module is the next component to investigate.
