Swapping the Fuel Line on Your 2010 Can-Am Outlander MAX 650 XT

Fuel hose is cheap, easy to carry a spare of, and the single item most likely to end a ride on a machine of this vintage. The 2010 Outlander MAX 650 XT uses electronic fuel injection on its Rotax V–twin, which means the plumbing you are about to touch holds pressure supplied by a pump inside the tank. There is no fuel valve to spin closed, so preparation matters more here than it does on an older carbureted quad. Handle it in the right order and the whole job takes an afternoon with time left over.
Assemble Your Kit Before Touching a Fitting
Everything should be within arm's reach before the first clamp moves:
- Rubber or nitrile gloves and safety glasses — pressurized fuel can spray sideways
- Hose rated for injection pressure, matched to the original inside diameter and wall thickness
- New clamps in the correct size, plus a clip pick if your machine uses spring–style clamps
- Line–clamping pliers, which take the place of the petcock this model does not have
- A sealed container approved for gasoline, plus more rags than you think you need
- Sockets and a screwdriver set for the seat, side plastics, and tank hardware
Ventilation is not a formality. Gasoline vapor sinks and pools at floor level, so open the door, park a fan low to move air across the workspace, and get every ignition source out of the area. That includes pilot lights on a water heater, battery chargers, and anything that throws a spark.
Knowing What Feeds the V–Twin
Because the 2010 MAX 650 XT is injected, the hose from the tank to the throttle body is a pressure line, not a gravity drop. The pump and the fuel filter both live inside the tank as one module, which is why you will not find a serviceable inline filter partway along the hose. Understanding that layout tells you two useful things: pressure has to come out of the system before you open anything, and a fresh hose does not address a clogged filter.
Drive configuration plays a small role too. This is a 4x4 chassis with a front differential and its associated linkage, so the fuel line takes a route with a few more clearance points than a simple two–wheel–drive layout. Every retaining clip you find on the way in exists to keep the hose off hot or moving hardware, and each one goes back where it was.
How Hose Fails Long Before It Bursts
Rubber does not rot evenly. The outer wall gives up its plasticizers with age and heat, so a hose that was pliable when new turns stiff and eventually crazes into a network of tiny cracks. Riders in dry climates see this happen faster because the surrounding air pulls moisture out of the hose wall year–round, and heat cycling from the V–twin finishes the job.
Ethanol–blended fuel works from the inside. Left standing during a slow winter, that fuel absorbs moisture and slowly degrades the hose liner, softening it and leaving varnish behind while the exterior hardens. That combination is why a hose can pass a visual check and still be the reason your Outlander runs poorly. On a machine built in 2010, replacing the line on age alone is sound thinking.
Warning Signs on the Trail and in the Garage
Catch these early and you avoid a recovery tow:
- Fuel pooling under the machine, or a persistent damp shine on the frame below the tank
- A strong gasoline smell around the rear plastics, most noticeable in the minutes after you shut it down
- Visible cracking, swelling, or hardened sections along the hose, especially near the fittings
- The engine surging, cutting out at higher rpm, or feeling starved when the tank is clearly full
- Dirt clinging in a ring at a connection where seeping fuel has been collecting dust
Removing the Old Line Cleanly
Pull the fuel pump fuse or relay first, then crank the engine briefly so it burns off residual pressure and stalls. Turn the key off and disconnect the negative battery terminal. Take the seat and side panels off to expose the run of hose, and put a drain pan directly under the connection you plan to open first.
Ease clamps back along the hose before you disturb the joint. For a quick–connect coupler, press the release tabs squarely with even pressure and pull straight off; levering on a collar that has aged in the sun is how they break. Twist a stuck hose gently to shear the varnish bond at the barb, and if it still will not budge, slice it lengthwise and peel it off. That protects the metal or plastic fitting underneath, which is far more expensive than the hose you are throwing away.
Installing and Verifying
Match the new hose to the length of the old one, then press each end onto its barb until it bottoms out fully. Install dry — no grease, no oil, no silicone spray. Lubricant on a fitting is exactly the leak path you are trying to eliminate, and warm water is all the help a snug hose end needs. Place new clamps behind the bead on each fitting and snug them evenly rather than crushing the rubber. If a self–locking quick–connect is used at the tank, push until it clicks and tug to verify the latch; no clamp belongs there.
With the hose clipped back into its original guides, reinstall the fuse, Reconnect the battery, and cycle the key several times without starting. Each cycle repressurizes the line and gives you a dry, quiet look at both joints. Wipe them, watch for beading, then fire the engine and inspect again at idle. Only when the connections stay bone dry under running pressure should you reinstall the plastics and take your MAX 650 XT back out on the trail.
