The Mechanisms That Ruin Fuel Hose
Start with age. Plasticizers blended into new rubber keep it flexible, and they slowly leach out over years in contact with fuel and air. And you buy hose rated for injection pressure, because low-pressure carburetor line balloons and eventually weeps under pump pressure. Check whether the tank outlet uses a self-locking quick-connect coupler as well, since that style needs no clamp when it goes back together.
Symptoms That Send You Looking
- A gasoline smell hanging around the seat area that never quite clears, sharpest just after shutdown
- A small puddle or damp patch beneath the machine after it has been parked
- Visible cracking, crazing, or a chalky texture on the hose
- A stiff section that stays rigid when pinched instead of springing back
- Bogging on hard acceleration, lean running, or an engine acting starved with fuel in the tank
- Grit caked into a dried fuel ring at either fitting, indicating slow seepage
Since pressurized fuel commonly evaporates before forming a drip, treat an unexplained odor as a reason to pull the panels rather than waiting for something visible.
Supplies and Genuine Safety Precautions
Have all of this ready before beginning:
- Rubber or nitrile gloves and safety glasses
- Drain pan and a sealed, gasoline-approved container
- Injection-rated hose in the factory inside diameter, purchased slightly long
- Correctly sized new clamps, plus a quick-disconnect tool if a locking coupler is fitted
- Line-clamping pliers to stop flow where no petcock exists
- Hose cutter or razor, screwdriver, sockets for seat and panel hardware, rags
Gasoline vapor is denser than air, meaning it sinks and moves along the floor rather than venting out an open window overhead. Work outdoors if you can, or with the overhead door raised completely so air crosses at ground level. Extinguish pilot lights, switch off space heaters, unplug battery chargers, keep an extinguisher within reach, and never open a fuel fitting on a hot engine.

Depressurize first: pull the fuel pump fuse, crank the engine briefly until it stalls, key off, then disconnect the battery negative. Take the seat off, remove enough side bodywork to reach the tank outlet, and follow the hose forward before you disturb anything.

Study the routing on the way out. The MAX frame is stretched for the second seat, lengthening the run and adding retaining clips, and the 4x4 driveline places front differential hardware and additional frame crossmembers in the path. Photographs of each clearance point make reassembly straightforward.
Installing the New Line and Checking Your Work
Trim the replacement to exactly the length you pulled off. Long hose chafes on frame tubes or snags on hardware; short hose keeps constant tension on both fittings. Slide each end onto its barb dry until it bottoms out against the shoulder. Keep grease, oil, and silicone away from these fittings entirely — lubricant on a sealing surface hands pressurized fuel a route past the hose wall. Place new clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to seal and no tighter. Verify before riding. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking; each cycle runs the pump and pressurizes the line while everything is still dry. Inspect both joints, wipe them with a clean rag, and inspect again. Start the engine, check at idle, then check a final time after several minutes of warm running before the panels and seat go back on.

New line resolves leaks and cracking but not restriction, so if fuel delivery still feels off after a clean install, that in-tank unit is where to look.
