How to Change the Fuel Line on a 2010 Outlander MAX 500 XT

Spend ten minutes inspecting before you spend an hour replacing. The 2010 Outlander MAX 500 XT carries a fuel-injected Rotax 500 V-twin, and the supply hose you are evaluating runs under pressure from a pump housed inside the tank. That configuration means no petcock, no gravity feed, and a leak that can behave differently than the one you would expect on an older carbureted quad.
Inspecting the Line on Your Machine
Pull the seat and the side panels and get a bright light on the whole run from tank outlet to throttle body. Work along the hose with gloved fingers, squeezing every few inches. Healthy hose gives under pressure and springs back. A section that feels like a piece of conduit has lost its plasticizers and is finished, whether or not you can see a crack yet.
Flex suspect areas gently and watch the surface. Fine parallel checking that opens when the hose bends is the beginning of a through-crack. Look for a chalky grey bloom, for swelling near a fitting, and for the tell-tale ring of dirt built up where fuel has weeped and dried in place. On a two-up chassis with a longer run than a single-seat quad, remember to inspect the middle of the hose where it passes clips, not just the ends.
Reasons a Fuel Hose Goes Bad
Two independent processes are working on this part. From the outside, heat radiating off the V-twin bakes the flexibility out of the rubber season after season, and vibration through a utility frame keeps flexing a wall that is losing its ability to flex. Riders in dry, high-elevation country find hoses turning brittle noticeably sooner, because low humidity draws moisture out of the material.
From the inside, ethanol in modern pump gas does the damage. Alcohol pulls in water, and fuel sitting undisturbed in the line during an inactive stretch degrades the inner liner, which softens and starts releasing particles into the fuel stream. On a machine this age you should assume both processes are well along even if the hose looks presentable.
Symptoms Worth Acting On
- A puddle or wet film on the skid plate or garage floor after the machine sits
- A gasoline smell around the tank that is strongest in the minutes after shutdown
- Visible cracks, hardening, or glazing along the hose
- Dust caked in a ring at a fitting, marking a slow seep
- The V-twin bogging under throttle, running lean, or acting starved for fuel when the tank is far from empty
Injected systems complicate the puddle test. A pinhole in a pressurized line can atomize fuel into vapor that disappears before it drips, so a persistent fuel odor with nothing on the floor still deserves a full inspection.
Tools, Supplies, and Handling Gasoline Safely
Assemble everything before you open a fitting: nitrile or rubber gloves, eye protection, a catch pan and a sealed fuel-rated container, injection-rated hose matched to the original inside diameter, correct-style clamps or a quick-connect release tool, line-clamping pliers to stand in for the petcock this model lacks, a razor blade, hand tools for the bodywork, and rags.
The safety piece is not boilerplate. Gasoline vapor is heavier than air, so it slides down off the bench and pools across the floor where you will not notice it. Work outside if weather allows, or open the shop so air actually moves at ground level. Shut off water heaters, furnaces, and anything else with a standing pilot, keep grinders and welders out of the space, and put a fire extinguisher on the bench beside you rather than on a wall across the room.
Removing the Old Hose
Start by relieving pressure. Pull the fuel pump fuse, let the engine run until it dies from lack of fuel, switch the key off, and disconnect the negative battery lead. Position the catch pan and cover the first fitting with a rag, because the hose still holds liquid even with pressure released.
Slide clamps back along the hose before disturbing a joint. If your machine has a self-locking quick-connect at the tank, compress the tabs evenly and draw the coupler straight off — levering it sideways cracks plastic that has aged in mud and sun. Where dried varnish has bonded hose to barb, break it with a light twist, and if that fails, slit the hose lengthwise and peel it off. Sacrificing the old hose is always the right trade against damaging a fitting.
Track the routing as it comes apart. The MAX 500 XT is a selectable 4x4, and the front differential and its hardware force the supply line along a path with an extra clip or clearance point compared with a two-wheel-drive layout. Photos beat memory here.
Fitting the New Line and Testing It
Cut the replacement to match the removed piece exactly. A hose that is too long will find a frame tube to rub or a steering component to touch. Push each end fully onto its barb past the retention bead, and install it dry – grease, oil, and silicone spray all create a leak path for pressurized fuel to creep out from under a clamp. Soften a tight end in hot water instead.
Place new clamps just behind the bead on each fitting and tighten evenly, firm enough to seal without biting into the rubber. Quick-connect couplers need only a positive click and a tug to confirm they latched. Return the hose to every original guide so nothing rests against exhaust or contacts the front driveline.
Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit and lets you inspect while everything is dry. Wipe both joints with a pale rag and look for staining, then start the engine and check again at idle, since vibration will expose a marginal seal that held under static pressure. Only after several minutes of clean running should the panels and seat go back on.
Worth remembering as you finish: on this injected Outlander the fuel filter is integrated into the in-tank pump module rather than sitting inline on the hose. New line takes care of leaks and cracked rubber, but a restriction inside the tank is a separate job you may still need to face.
