Knowing the layout of the fuel system before you start makes this a straightforward afternoon rather than a guessing game. Get the layout wrong and you will be chasing a leak you created.

How Fuel Reaches the Engine on This Machine

The 2010 Outlander MAX 500 uses electronic fuel injection on its Rotax engine. An electric pump sits inside the fuel tank and pressurizes the delivery hose, which runs from the tank outlet forward to the throttle body. Because the pump does the work, there is no petcock valve anywhere in the system, and nothing shuts off flow mechanically the way it would on a carbureted, gravity-fed quad.

The practical consequences are two. First, the hose holds pressure after the engine stops, so it must be deliberately bled before you open a fitting. Second, the fuel filter is not a separate inline canister you can reach on the hose run; on this platform it is built into the pump module inside the tank. That means replacing the hose renews the plumbing but does nothing for filtration.

Deciding Whether the Hose Is Done

Run through this list before committing to the job:

  • Squeeze the hose along its full length. A healthy line compresses and springs back; a failing one feels rigid, chalky, or crunchy
  • Flex a section and look for fine cracking, which usually appears first within a couple of inches of a fitting where heat is highest
  • Check under the machine after it has sat overnight for staining or a small puddle
  • Note any fuel smell that hangs around the tank, particularly in the minutes right after shutdown
  • Look for a caked dust band at the fittings, the signature of fuel seeping and drying over and over

Performance symptoms matter too. Bogging under load, hesitation on a hard throttle, or an engine that acts as if the tank is nearly dry can all trace back to a collapsing or internally deteriorated hose. On a pressurized system, a leak can atomize before it drips, so a strong smell with dry ground is still a legitimate finding.

Age, Climate, and Ethanol

The reason any of this happens comes down to chemistry. Fuel hose is soft when new because of plasticizing compounds mixed into the rubber, and engine heat slowly drives those out across many seasons. What is left is stiff, and a stiff hose cannot absorb the vibration and frame flex it once handled, so ordinary movement starts cracking it instead.

Dry regional air speeds this up by drawing moisture from the hose wall and hardening it from the outside inward. Ethanol-blended pump gas attacks from the inside, holding water against the liner and degrading it, and fuel that sits through a long idle period leaves gum and varnish that restricts the passage while bonding the hose to its barbs. A hose on a machine this old is due on calendar age alone.

Preparation and Handling Gasoline Responsibly

  • Nitrile gloves and eye protection, since a pressurized coupler can spray when it releases
  • Drain pan and an approved sealed container for captured fuel
  • Injection-rated replacement hose in the original inside diameter, rated for ethanol-blended fuel
  • New clamps of the matching style, and a quick-connect release tool if the tank fitting is a locking coupler
  • Line-clamping pliers, needed on a machine with no shutoff valve
  • Sockets, a trim tool, and a generous supply of rags

Gasoline vapor is heavier than air, so it does not rise and vent out a window. It flows across the floor and collects in a low layer, exactly where a furnace burner, a water heater pilot, or a battery charger sits. Work outdoors when the weather allows, and open the shop door completely when it does not. Shut down every flame and spark source in the space beforehand, and change out of any clothing that gets soaked.

Removal, Step by Step

Bleed the system: pull the fuel pump fuse or relay, run the engine until it starves and stops, switch the key off, and disconnect the negative battery cable. Take the seat and side plastics off to expose the tank outlet and the full hose run.

Slide the drain pan into position and drape a rag over each joint as you open it, because the hose still holds fuel after the pump goes dead. Push clamps well back along the hose before disturbing the connection. Quick-connect fittings release when you compress the tabs evenly and pull straight off; prying to the side snaps collars that have spent years heat cycling. At barbed fittings, twist the hose gently to break the varnish bond instead of hauling on the fitting, and slit a fully bonded hose lengthwise with a blade. Photograph the routing before the line leaves the machine, because this is a four-wheel-drive Outlander on the stretched MAX chassis and the hose clears front differential hardware and additional frame structure a two-wheel-drive quad does not carry.

Installation and Verification

Cut the new hose to the original length with nothing added; extra length drifts until it finds a frame edge or exhaust heat. Push both ends fully onto their barbs until they bottom out, and do it dry. Grease, oil, and silicone on a sealing surface hand pressurized fuel an escape route, so keep them off the fittings entirely. Hot water for a few seconds will soften a stiff end that resists. Seat new clamps just behind the raised bead on each barb and tighten them evenly rather than crushing one side. A self-locking quick-connect gets no clamp; press until the collar clicks, then tug to confirm the latch.

Refit the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the line. Wipe both joints with a clean rag and watch for beading fuel. Start the engine, check again at idle, and take a final look once the machine is warm and the hose has expanded. Put the bodywork back on only after all three inspections come up dry, and if the 500 still feels fuel-starved, remember the in-tank filter is the next place to look.
