On a 2010 Outlander 800R XT those small hints usually trace back to a hose that has quietly aged past its useful life, and catching them early is what separates a planned afternoon of work from a recovery ride home on a trailer.

What the Machine Is Trying to Tell You

Start with your nose. A raw gasoline odor that hangs around the rear fenders after the engine is shut off is one of the earliest signals, because the injection circuit on this quad keeps residual pressure in the hose long after the key is off. A pinhole that never drips will still push vapor. Next, look for a dust-caked ring or a damp sheen at either end fitting, the signature of fuel that seeps, dries, and seeps again.

Then look at the hose itself. Age shows up as fine surface checking, a chalky gray tone where black rubber used to be, and a section that stays permanently flattened where a clamp has been biting for a decade and a half. Running symptoms come last: bogging when you load the 800R Rotax twin, a hesitation as you roll the throttle open, or the sense that the engine is running out of fuel at higher rpm even with a full tank. A puddle on the floor or a wet patch on the skid plate after an overnight sit is the least subtle sign and the one you should never ride away from.

This Outlander Is Injected, Not Carbureted

Your 2010 800R XT uses electronic fuel injection with the pump mounted inside the tank, so there is no petcock to reach under and shut off. That single detail reshapes the whole job. The hose you are replacing carries pressurized fuel, not a gravity feed, and it may terminate in a locking quick-connect coupler rather than a simple barb and clamp. Buy hose rated for injection pressure in the original inside diameter, and plan to relieve pressure before anything gets disconnected. The XT package adds a winch and heavier bumpers up front, which do not touch the fuel system but do make the nose of the machine a tighter place to get your hands into.

Why Fuel Hose Wears Out on Its Own

Rubber does not need abuse to fail, only time. Heat cycles from the V-twin drive the plasticizers out of the hose wall year after year, leaving it hard and brittle instead of flexible, and every frame flex over rough ground works that stiffness into cracks. Dry climates speed the process considerably, since low humidity gives the rubber nothing to hold onto and the hardening runs deeper.

Fuel chemistry attacks from inside. Ethanol blends draw moisture into the system and slowly degrade the inner liner, softening and swelling the bore while the exterior continues to stiffen. Long parked stretches make it worse, because standing fuel gums and varnishes against a hose wall that is already breaking down. That is how an original hose on a 2010 machine ends up hard outside, soft inside, and shedding debris toward the injectors.

Tools, Supplies, and a Real Word About Gasoline

  • A shallow drain pan and a sealed, fuel-rated container for what you capture
  • Injection-rated replacement hose cut from the correct diameter stock
  • New clamps in the correct style, plus a quick-disconnect release tool if your coupler needs one

  • Sockets and drivers for the seat, racks, and side panels, and plenty of clean rags

Work in real ventilation. Gasoline vapor is heavier than air and pools at floor level, so an open garage door beats an open window every time. Kill anything that could spark, keep a extinguisher within reach, and let a hot exhaust cool completely before you start pulling hose near it.

Removing the Old Line

Depressurize the system first by pulling the fuel pump fuse or relay, then cranking the engine briefly until it dies. Turn the key off and disconnect the battery negative terminal. Remove the seat and enough bodywork to expose the tank and the hose run toward the throttle body on the Rotax twin. Position your pan underneath and hold a rag over each joint as you open it, because residual fuel still runs out even after the pressure is gone.

Push spring clips or worm clamps well clear of the fitting before you disturb the hose. Locking couplers want the tabs pressed square and a straight pull, never a sideways lever, since aged plastic collars snap. Break the varnish bond by twisting the hose on its barb rather than yanking it, and if the old piece refuses to move, cut it lengthwise with a razor and peel it off to save the fitting. Note routing carefully as it comes out. Being a 4x4, the Outlander carries a front differential and extra frame structure that the hose has to navigate around, and those clearance points matter when you put the new one back.

Installing and Verifying the New Hose

Match the replacement length to the original, no longer. Slack invites chafe and lets the hose wander toward the exhaust. Seat each end fully on its barb, dry, with nothing slick involved. Grease, oil, and spray lubricant all create a leak path under pressure, so a quick dip in hot water is the only assist the hose should get. Place new clamps just behind the raised bead at each fitting and tighten them evenly instead of biting deep. Self-locking couplers get pushed until they click and then pulled on to confirm the latch, with no clamp added. Restore the hose to its original clips and guides.

Now prove it. Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the line.
