The fuel hose on a 2010 Outlander 650 XT is a short piece of rubber with an outsized responsibility. It carries every drop of fuel the Rotax V-twin burns, it does so under pressure, and when it hardens or splits the machine either leaks gas onto the ground or starves halfway through a ride. Understanding its role makes the replacement obvious rather than intimidating.
A Short Hose With a Big Job
On this XT, fuel is drawn from inside the tank by an electric pump module, pushed through the hose you are replacing, and delivered to the throttle body. This machine is fuel injected, which means three practical things: there is no petcock to shut off, the fuel filter is part of the in-tank pump assembly rather than an inline piece, and the hose stays pressurized after the engine stops. Instead of turning a valve, you disable the pump circuit, bleed off the pressure, and use line-clamping pliers to hold back the fuel standing in the tank while the fitting is open.
Red Flags on an Aging XT
- A gasoline puddle or wet streak beneath the tank area after the quad has been parked
- Fuel odor that lingers around the machine, sharpest right after shutdown
- Cracking that opens as you flex the hose, or a chalky, sun faded surface
- A stiff section that stays pinched instead of springing back
- Bogging under load, a lean surge, or the engine acting starved with fuel aboard
- Dried residue collecting dust in a ring around a fitting
Pressurized leaks do not always drip, because fuel can atomize and evaporate on its way out. A lingering smell with a dry floor is still a finding worth chasing.
What Breaks Rubber Down
Heat is the first culprit. Every warm up and cool down cycle drives more of the softening compound out of the hose wall, and dry air pulls moisture out at the same time, so a machine kept in arid country reaches the brittle stage several seasons before one kept in a humid climate. Once the rubber is hard, chassis flex or long term clamp pressure opens cracks.
Ethanol-blended gasoline attacks from within. Sitting fuel absorbs water and slowly breaks down the inner liner, which softens, gums up, and releases fine particles into a system where you cannot simply spin off an inline filter. Age alone is a valid reason to replace a hose on a machine this old.
Supplies and Safe Handling
Because gasoline vapor is denser than air, it settles low and finds ignition sources near the floor. Work outside or with the shop opened up along the ground, shut off heaters and pilot lights, and keep an extinguisher handy. Have ready: nitrile or rubber gloves and eye protection, a drain pan, a sealed fuel-rated container, injection-rated replacement hose in the original inside diameter, a clamp kit in the correct style, line-clamping pliers, hand tools for the seat and body panels, a razor blade, and rags.
Off With the Old
Pull the fuel pump fuse, bump the starter until the engine quits, key off, then disconnect the battery negative cable. Strip the seat and just enough plastic to reach both ends of the hose. Slide each clamp back along the hose before you touch the joint, put the pan underneath, and cover the fitting with a rag as it separates.
Old hose glues itself to the barb with varnish, so twist to break the bond and ease it off in stages. On a self-locking coupler, squeeze the tabs evenly and pull straight back rather than prying, since decade plus old plastic collars crack easily. Where the hose will not release at all, slit it lengthwise with a razor and peel it off the fitting.
Take notes on the path. Full 4x4 hardware and the Visco-Lok front differential mean extra frame structure to route around compared with a two-wheel-drive machine, and the XT trim adds a front winch and bumper mounts that reduce the elbow room. Photos of the clips before disassembly make reassembly straightforward.
On With the New
Cut the replacement hose to match the original length precisely so nothing sags into the driveline or rubs a frame rail. Seat each end fully on its barb dry, using hot water to soften stiff rubber, and keep grease, oil, and silicone off the fittings entirely, because a lubricant film on a sealing surface becomes a leak path once the pump builds pressure. Position new clamps just behind the raised bead and tighten evenly so the band sits square, and treat a quick-connect differently: push until it clicks, tug to verify the latch, and add no clamp. Reinstall the hose into every original guide, well away from exhaust heat.
Test, Then Trust
Put the fuse back, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle runs the pump and pressurizes the hose, exposing a weep while everything is clean. Wipe both fittings with a white rag, inspect, then start the engine and repeat the check at idle and after a few throttle blips. Reinstall the bodywork only once the joints have stayed dry through all of it, and dispose of the drained fuel responsibly.
Last consideration: since this Outlander carries its filter inside the tank as part of the pump assembly, a hose swap does not address a restriction upstream. If the 650 continues to hesitate or fall flat after a verified dry install, that module is where the next hour of diagnosis belongs.
