How to Swap the Fuel Line on a 2009 Grizzly 700 4x4

Most owners do not go looking for a bad fuel line. They notice a smell in the garage, or the machine hiccups on a climb it used to walk up, and the hose turns out to be the culprit. On a 2009 Grizzly 700 the original plumbing is old enough now that a proactive replacement makes more sense than waiting for a diagnosis, and the job is well within reach at home.

Symptoms That Point Straight at the Hose

Start by knowing what you are looking for. A hose on its way out gives you warning, usually in one of these forms:

  • A gasoline odor that lingers around the middle of the quad, sharpest right after shutdown while the system is still under pressure
  • Wet residue or an actual puddle beneath the skid plate after the machine has sat
  • Fine checking or crazing on the outer surface, especially where the hose curves
  • A stiff, glassy feel when you pinch the hose instead of the soft give it had when new
  • Bogging, stumbling, or a lean surge under load, as though the 686cc single cannot get all the fuel it is asking for

Because this Grizzly is injected, a leak on the pressure side can atomize into vapor and never leave a drop on the floor. Your nose is the more reliable instrument here, and a dust caked halo around a fitting is proof of seepage even with a dry garage floor.

Why Rubber Stops Being Rubber

The failure mechanism is loss of plasticizer. Over hundreds of heat cycles those flexible compounds cook out of the hose wall, leaving material that has hardened and lost its ability to flex around the fittings. Once stiff, the hose develops splits at every bend and clamp point, and frame flex on rough ground works those splits deeper.

Dry climates speed this along by pulling residual moisture out of the hose from the outside. Meanwhile ethanol blended fuel attacks from the inside, drawing in water and slowly degrading the inner liner, which is why a Grizzly that sat with a partial tank through a long winter can have a hose that feels fine outside and is shedding material internally. Either path ends the same way, and age alone is enough reason to replace a hose on a machine of this era.

Injection Changes the Ground Rules

Confirm the fuel system before you plan the job. The 2009 Grizzly 700 uses electronic fuel injection, so there is no fuel valve under the tank waiting to be twisted off. An electric pump inside the tank supplies the throttle body at pressure, and that pressure does not vanish the second you shut the key off. Anyone used to carbureted quads and gravity feed will get a face full of fuel by opening a fitting the old way.

Injection also relocates the filter. On this platform the filtration lives with the pump module inside the tank rather than sitting inline on the visible hose. Replacing the hose will not address a restricted in-tank filter, so keep that in mind if fuel delivery symptoms outlast the new plumbing.

Setting Up: Parts, Tools, and Ventilation

Have all of it within arm's reach before the first fitting comes loose:

  • Fuel rated hose in the original inside diameter, rated for injection pressure rather than low pressure carburetor use
  • New clamps sized to the hose, and a quick connect release tool if the pump plate uses a locking coupler
  • Line clamping pliers, which serve as the shutoff this machine lacks
  • Rubber or nitrile gloves and safety glasses
  • A sealed fuel container and a drain pan
  • Basic sockets and a screwdriver for the seat and bodywork, plus rags and a sharp knife

Take the ventilation seriously. Gasoline vapor is denser than air, so it collects at floor level where an open upper window will never reach it. Do this work outdoors or with the door wide open and a fan pushing air across the floor, and shut off anything with a pilot light or a heating element in the same space.

Removing the Original Line

Depressurize before anything else. Pull the fuel pump fuse from the box under the seat, run the engine until it dies from fuel starvation, turn the key off, and disconnect the battery negative terminal. Take the seat and the side panels off to get clear access to the tank and the hose run heading rearward to the throttle body.

Position a pan under the work area and cover the joint with a rag as you release it, because a bled circuit still holds a slug of fuel. Move the clamps back along the hose before you disturb the fittings. Plastic quick connects need their tabs squeezed square and the coupler pulled straight off; prying one sideways cracks a collar that has spent fifteen years getting brittle. Where the hose has varnished onto a barb, rotate it gently to break the bond, and if it still will not surrender, split it lengthwise with a knife and peel it off rather than risking damage to the fitting itself.

Pay attention to how the hose is routed. This is a four wheel drive chassis, and the front differential and its associated frame structure create clearance points a 2WD machine does not have. Snap a few photos of the clips and guides before the original is out.

Fitting the New Hose and Proving It Dry

Match the replacement to the original length exactly. A hose cut long will sag against a frame tube or wander toward the header, and both of those end badly. Slide each end fully onto its barb until it seats, working it on completely dry. No grease, no oil, no silicone spray — lubricant on a sealing surface is a leak path for pressurized fuel. Warm water is the right trick if a hose end fights you.

Set new clamps just past the bead on each fitting and tighten them evenly, firm enough to seal without deforming the hose. A self locking quick connect needs no clamp; push until you hear it click, then pull on it to verify it latched. Route the hose back through every original clip so it hangs clear of the driveline and exhaust.

Reinstall the fuse, hook the battery back up, and cycle the ignition on and off several times without starting. Each cycle primes the system so you can inspect both joints under real pressure while the engine is still off. Wipe them dry, watch for any bead of fuel forming, then fire it up and check again at idle. A few minutes of clean, dry running is your green light to reinstall the plastics and ride.
