The 2009 Grizzly 550 4x4 is fuel injected, and that one fact reshapes how you approach a fuel hose replacement. There is no petcock under the tank to shut off flow, because the machine relies on an electric pump living inside the tank to push fuel to the throttle body under real pressure. Open a fitting without relieving that pressure first and you will get a face full of gasoline instead of a clean repair, so the sequence you follow matters more here than on any carbureted quad.
Understanding the Injected Fuel Circuit
On this Grizzly the pump module sits in the tank along with the filter element, so there is no serviceable inline filter hanging in the middle of the visible hose. What you can see and replace is the supply line running from the pump outlet at the tank to the fuel rail on the throttle body. That connection may use a spring or worm-gear clamp on a barb, or a self-locking quick-connect coupler with plastic release tabs, and you need to identify which before you start pulling.
Being a 4WD chassis, the run passes front differential hardware and additional frame crossmembers that a two-wheel-drive machine does not carry. The path is more sheltered as a result, but it also means the replacement has to follow the same route exactly to stay clear of the front driveline and hot exhaust surfaces.
Why the Hose Hardens Over Time
Fuel line rubber depends on plasticizers for flexibility, and those compounds migrate out of the material steadily with age. Once the wall is stiff, the flexing it still absorbs at each fitting turns into surface cracking, and heat cycling from the 558cc twin drives that process along. Dry, low-humidity climates make it worse by drawing moisture out of the hose from the outside inward, which is why machines in arid country show hardened line sooner.
Ethanol-blended gasoline attacks the inner liner and carries water into the system, so a hose degrades from within while it hardens from without. Fuel left standing through long idle stretches adds gum deposits on top of that. On a pressurized circuit the stakes are higher than on a gravity-feed system, since a weakened wall has real pressure behind it looking for a way out.
Symptoms Worth Investigating
- A gasoline smell around the machine, often strongest right after shutdown while the system still holds pressure
- Fuel staining or a small wet spot on the skid plate or floor after parking
- Visible cracking, a chalky surface, or a hardened section you can feel when you pinch the hose
- Bogging under load, stumbling on hard acceleration, or a hesitation that feels like fuel starvation at higher rpm
- A dust-caked ring at a fitting, which is dried fuel residue collecting grit
Trust your nose on an injected machine. A pressure-side seep can atomize and evaporate before it ever forms a puddle, so the absence of a drip is not proof the line is sound.
Bench Setup and Air Flow
- Nitrile or rubber gloves and eye protection
- A sealed fuel-rated container plus a shallow drain pan
- Replacement hose rated for fuel-injection pressure, matched to the original inside diameter — not general-purpose carburetor hose
- New clamps to suit the fitting style, and a quick-disconnect tool if your coupler needs one
- Line-clamping pliers, which matter here precisely because there is no petcock to close
- Flat screwdriver, socket set, sharp razor blade, clean rags
Work outdoors or with the overhead door fully raised. Gasoline vapor is heavier than air and settles along the floor, exactly where water heater pilots, battery chargers, and brush-motor tools sit, so ventilation at ground level is what counts. Kill every ignition source and keep an extinguisher within reach.
Relieving Pressure and Removing the Old Line
Start by pulling the fuel pump fuse or relay and cranking the engine briefly until it stalls, which bleeds the circuit down. Turn the key off and disconnect the battery negative cable. Remove the seat and the bodywork needed to reach the pump outlet and the throttle body end, then slide a pan underneath and drape a rag over the first fitting you open, since a depressurized line still holds residual fuel.
For a clamped barb, slide the clamp well back, twist the hose to break the varnish bond, and pull it straight off. For a quick-connect, depress both locking tabs squarely and pull straight without prying sideways — aged plastic collars crack when levered. A hose that refuses to release should be slit lengthwise and peeled away rather than forced. Photograph every clip and clearance point before the old line is fully free.
Installation and Pressure Verification
Cut the new hose to the original length. Push each end fully onto its barb dry, with no grease, oil, or silicone on the sealing surface, because lubricant there gives pressurized fuel a path to creep past the clamp. Hot water for a few seconds softens a tight end. Set clamps just behind the raised bead on each fitting and tighten evenly. If your machine uses a self-locking quick-connect, push until the collar clicks and tug firmly to confirm it latched — no clamp belongs there.
Reinstall the pump fuse, Reconnect the battery, then cycle the key on and off several times without starting. Each cycle runs the pump and pressurizes the line, letting you inspect both joints while everything is still dry. Blot with a clean pale rag and look for amber staining, then start the engine and check again at idle. Reinstall the bodywork only after several minutes of leak-free running. If delivery problems continue with a new hose, the in-tank filter and pump assembly are the next place to look, since neither is serviceable from the outside.
