Fuel Hose Swap on a 2009 Yamaha Grizzly 350 4x4 IRS

Two things usually get an owner's attention on a 2009 Grizzly 350 4x4 IRS: a shiny spot on the floor where the quad was parked, and an engine that suddenly cannot pull the hill it climbed last month. Both trace back to the same aging piece of rubber, and both are cured by a length of new hose and a pair of clamps.
Puddles and Poor Running
Take stock of the symptoms before you start turning wrenches:
- Fuel collecting beneath the machine or running down a frame tube after shutdown
- A gasoline smell around the tank that lingers long after the engine is off
- Cracking, splits, or a chalky bleached surface on the hose, worst at the bends
- A hose that feels hard when pinched, or one that has swelled soft at the barbs
- Bogging under throttle, stumbling on climbs, or lean surging as though the tank were nearly dry
- Caked dirt in a ring at a fitting from repeated weeping and evaporation
The performance complaints are the sneaky ones. A hose choked by varnish or partially collapsed internally will feed a perfectly steady idle and then leave the carburetor short the second the engine asks for volume, which is why so many owners rebuild a carburetor that was never the problem.
What Wears a Fuel Line Out
Rubber fuel line has a finite service life whether the quad is ridden hard or parked. The compound needs plasticizers to remain flexible, and engine heat cooks them out over the years until the hose behaves like rigid tubing. From that point, normal vibration converts light surface crazing into genuine cracks at the sharpest radius. Dry climates hasten it noticeably, since arid air pulls moisture from the hose wall and stiffens it from the surface inward.
The fuel attacks from the other side. Ethanol in modern gasoline attracts water and degrades the inner liner, softening it and releasing fine material toward the carburetor jets. Months of standing fuel leave gum and varnish behind as the light ends evaporate, which narrows the bore and cements the hose to its fittings. Both processes are simply what happens to rubber and pump gas over a decade and a half.
Carbureted, Gravity Fed, and Simple
This 350 IRS is carbureted. A manual fuel valve sits under the tank with ON, OFF, and reserve positions, one rubber line carries fuel down to the carburetor inlet under gravity, and the float bowl below has a drain screw. There is no fuel pump, no pressure to bleed, and no filter tucked inside the tank. Compare that with a fuel-injected utility quad, where the first move is always pulling a pump fuse and cranking to relieve rail pressure, and where a self-locking quick-connect fitting may take the place of a clamp. The valve on this machine does all that work with a flick of your thumb.
The independent rear suspension does not touch the fuel system. The 4x4 driveline does affect routing though: with a front differential and drive shaft beneath the frame, the hose takes a slightly longer path and passes an extra clip or clearance point than a 2x4 would.
Getting the Garage Ready
Stage this before the valve gets closed:
- Fuel-rated hose in the correct inside diameter, cut generously for trimming
- New clamps or spring clips sized to the barbs on this machine
- Gloves and eye protection, since gasoline strips oils from skin quickly
- A sealed approved fuel container and a shallow drip pan
- Screwdrivers, pliers, sockets, a razor knife, and rags
- A flashlight for tracing the hose past the front driveline
Then set up the space properly. Gasoline vapor is heavier than air and runs downhill to floor level, right where water heater pilots, chargers, and low outlets are. Roll the quad outside if you can; inside, open the door completely and shut off anything that cycles or sparks. Cap the drained fuel immediately and keep an extinguisher a single step away.
Old Line Out
Close the fuel valve. Pull the seat and any panel blocking the tank underside, position the pan under the carburetor, open the float bowl drain screw so the bowl empties through the overflow tube, then close it. The hose now holds almost nothing.
Slide the clamp at the carburetor end well back along the hose. Twist the hose a quarter turn to break the varnish bond, then walk it off the barb with steady pressure. Rubber that has fused onto the fitting should be slit lengthwise with the blade and peeled away instead of pried, which keeps the soft aluminum inlet intact. Repeat at the valve end, freeing the hose from each clip and guiding it past the front drive components rather than yanking it through. With the hose out, inspect the valve screen for sediment while you can see it — that is the serviceable filter on a carbureted Grizzly, unlike an injected model where the filter sits inside the tank with the pump.
New Line In
Hold the old hose against the new stock and cut square at the identical length. Do not leave slack: on a 4x4 extra hose can drift toward the front drive shaft or a hot exhaust surface, and a high loop may trap an air pocket in a gravity feed. Press each end fully onto its barb until it seats against the shoulder, working dry throughout. Grease, oil, and silicone spray must stay off the fittings, because anything slick compromises the seal and lets vibration walk the hose off the barb. A brief dip in hot water softens a stubborn hose end.
Seat the clamps just behind the raised bead on each fitting and tighten them evenly — firm grip, no cutting into the rubber. Route the line through the original clips with a continuous downhill run, verify clearance from the differential hardware and exhaust, and pull on both ends to be sure they are captive.
Leak Test, Then Buttoning Up
Open the valve and watch for a full minute with a clean dry rag under each joint. Any darkening means a fitting is not fully seated or a clamp needs another turn. Start the engine, let it idle while the bowl refills and the motor warms, then check both connections and the ground under the machine again. Snap the throttle a few times and inspect once more with the light, especially near the front driveline. With a dry install confirmed, reinstall the plastics and seat, wipe up any spilled fuel, and dispose of the drained gasoline and old hose responsibly before your next ride.
