Your 2009 model is carbureted, gravity fed, and controlled by a manual petcock at the tank, which puts this repair firmly in do-it-yourself territory. The catch is that a hose which has spent fifteen or more seasons on a working 4x4 is well beyond its useful life whether or not it is dripping yet.
Where the Rubber Loses the Fight
Fuel line degrades along two separate tracks. Thermally, each warm-up and shutdown cycle drives plasticizer out of the rubber wall, and the material slowly turns from pliable to glassy. Once that transition happens, ordinary vibration from trail work opens hairline cracks precisely where the hose bends around the frame. Dry climates compress the timeline further because low ambient humidity keeps drawing moisture out of the outer surface.
Chemically, ethanol-blended pump gas is the aggressor. Alcohol pulls water into the fuel, and any line left full through months of inactivity gradually loses its inner liner while collecting gum and varnish. Those deposits shrink the effective bore and settle in the petcock screen, meaning a hose can be starving the carburetor long before an external crack appears.
Verifying What You Are Working On
Because the 2009 Big Bear 400 uses a carburetor rather than injection, its plumbing is unpressurized. That gives you a simple opening move: turn the petcock lever to off and the entire line downstream is dead. Injected quads take a different route entirely, since they have no petcock, hold pressure after shutdown, and require pulling the pump fuse and pinching the hose with clamping pliers before disconnecting anything. They also house the fuel filter inside the tank as part of the pump module, while your filtration is a serviceable screen right at the petcock — a useful difference to remember when you are troubleshooting fuel delivery later.
Clues That the Line Needs Attention
Check the ground beneath the engine after the quad has sat overnight; a puddle or dark damp patch is the most direct evidence there is. Then use your nose, since a gasoline smell that persists with the petcock closed means fuel is escaping somewhere along the run. Visually, look for surface crazing, a chalky finish, or a section noticeably stiffer than the rest. Squeeze test the whole length — hose that stays flattened after a pinch has lost its elasticity for good.
Do not overlook how the engine behaves either. Restricted flow leaves the float bowl short, so the machine bogs pulling a load uphill, hesitates when the throttle opens quickly, or feels lean and flat as though it were nearly out of fuel. Rings of caked dirt at either fitting are dried residue from a slow weep that has been going on for a while.
Supplies and a Genuine Safety Note
- Nitrile or rubber gloves and eye protection
- An approved gasoline container and a wide catch pan
- Replacement line matched to the original inside diameter, with extra length to trim
- New spring clips or small worm-gear clamps
- Screwdriver, needle-nose pliers, razor knife, clear drain tubing, plenty of rags
Set up in open air, or with the shop door raised from top to bottom. Gasoline vapor is heavier than air and sinks into a layer along the floor, which is exactly the air you breathe while kneeling next to the frame, so ventilation at ground level is the part that actually protects you. Turn off water heater pilots, move the space heater out, keep grinders and welders elsewhere, and leave the gloves on for the duration because fuel penetrates skin readily.
Removal, Routing, and Installation
Close the petcock, raise the seat, and pull whatever panels block the tank outlet and the hose path down to the carburetor. Place the pan first, then loosen the float bowl drain screw and route the fuel out through the clear tube into your container. Emptying that low point before disconnecting anything keeps the spill to a few drops.
Slide both clamps well clear of the barbs. Dried varnish usually welds old rubber to metal, so twist the hose a quarter turn to shear the bond instead of hauling on it. If it stays stuck, slit it lengthwise with the razor and peel it off in strips rather than levering on the petcock spigot or carburetor inlet, both of which crack more easily than they look. Note the routing before the last end releases; this being a 4x4, the line travels around front differential hardware and extra frame crossmembers that a 2x4 model does not carry.
Trim the new hose to match the original exactly, then push each end onto its barb until it seats past the raised bead. Install it dry — grease, oil, and silicone all leave a film on the sealing surface that gasoline will use as an escape path under the clamp. Hot water for a few seconds is the only help a stiff hose end should get. Set fresh clamps just behind the bead at both connections, tighten evenly without crushing the wall, and route the line back through its original guides clear of the exhaust and steering.
The Leak Check That Ends the Job
Tighten the drain screw, open the petcock, and let gravity fill the line while you watch both joints for a full minute. Wipe each fitting dry with a clean rag and inspect once more, then start the engine and idle it several minutes for a final look under heat and vibration. Three clean checks and the bodywork can go back on. If the 2009 Big Bear still feels starved afterward, the petcock screen and the carburetor jets are the next logical stops, since fresh rubber alone cannot clear old varnish out of the rest of the system.
