Nothing on a 2009 Big Bear 250 is more likely to age out quietly than the fuel hose. This machine is carbureted and gravity fed, with a manual fuel valve beneath the tank and no fuel pump anywhere in the circuit, so the hose is under almost no pressure. That low stress environment is exactly why owners forget it exists until it starts weeping or the engine starts running lean.

The Chemistry Behind a Cracked Hose

Rubber fuel hose is a consumable, and it degrades on two fronts. The exterior loses the plasticizers that keep it soft, a process driven along by every heat cycle from the air cooled engine. Over years, flexible hose becomes hard and shiny, and hard hose cracks at bends and no longer clamps down tightly on a barb. In dry climates, low ambient humidity accelerates the effect by drawing residual moisture out of the hose wall.

The interior deteriorates independently. Ethanol blended fuel pulls water out of the air, and that mixture works on the inner liner while a utility quad sits between jobs or seasons. The result can be a hose that looks acceptable from the outside while its liner softens, swells, or flakes into the fuel stream. That debris travels straight to the carburetor jets. There is nothing unusual about any of this. It is ordinary rubber chemistry on a machine that has been in service well over a decade.

Early Warnings From the Fuel System

Any of these should send you looking at the hose:

  • A wet patch or drip trail under the machine once it has sat with the valve open
  • A gasoline smell that lingers in the storage space with no spill to explain it
  • Crazing, chalkiness, or a stiff section you can feel through a glove
  • An engine that bogs on throttle, surges at part throttle, or quits as though the tank is dry
  • Dried residue rings at the fittings where seeping fuel evaporated and left the dirt behind

Running symptoms often arrive first because a small crack lets the hose pull air rather than push fuel out. Lean running is worth chasing promptly on an air cooled single, so treat a mysterious bog on an older quad as a fuel delivery question before anything else.

Groundwork Before the Wrenching

Set out these items first:

  • Replacement hose rated for gasoline, matched to the original inside diameter
  • Fresh clamps to replace the tired originals
  • Nitrile gloves, eye protection, a drain pan, and a sealed fuel container
  • Screwdriver, pliers, a new utility blade, and plenty of rags
  • Hand tools for the seat and side panel

Handle the gasoline seriously. Its vapor is heavier than air, so it flows down and outward and settles where pilot lights, extension cords, and shop heaters live. Open the door completely or push the Big Bear outside, run a fan low across the floor, and shut down any appliance with a standing flame before you break a fitting. Keep an extinguisher within reach and let fuel soaked rags dry outdoors rather than piling them in a closed container.

Tracing the Line and Getting It Out

Fuel exits the tank through the manual valve, passes a small strainer screen at the outlet, and runs down a single hose to the carburetor inlet, clamped at both ends. On this 2WD chassis the path is short and open, with no front differential or axle shafts to work around, which makes access simple once the seat and side cover are off.

Close the valve, then set the pan under the carburetor and open the float bowl drain screw so the bowl empties before you disconnect anything. Slide both clamps back along the hose. Break the varnish bond at each barb with a gentle twist instead of a straight yank, and ease the hose off with a rag catching the trickle. If a hose end has effectively cemented itself in place, run the knife down its length and peel it away in halves. Prying on brass fittings is how they crack. Note the clip locations before the old hose clears the frame.

Getting the New Line Onto the Barbs

Measure and cut the replacement to the same length as the original. Extra length loops into the chassis and rubs through; a piece cut short keeps steady tension on both fittings. Slide each end all the way onto its barb until it stops against the shoulder, and assemble it dry. Grease, oil, and sealant give fuel a channel to creep out along and add nothing to the grip, so keep all of it off the fittings. A few seconds in hot water softens a stubborn hose end enough to slide on without force.

Locate the new clamps just behind the raised bead at each end and tighten evenly until the hose no longer turns by hand. That is the correct amount. Crushing new hose with a worm gear clamp cuts the wall and seeds the next leak. Feed the finished line back through its original support clip so it hangs clear of the exhaust and the crankcase.

Buttoning It Up

Open the fuel valve and hold off on the starter. Over the next minute gravity fills the carburetor bowl, and that still, cool moment is the easiest time to see a weep. Wipe both joints with a dry rag, pause, then inspect for fresh fuel. When they hold, start the engine and let it idle up to temperature while you check once more with the chassis vibrating.

Take a slow lap, shut it down, and give both fittings a last look before the plastics go back on. Since the area is already open, clean the strainer screen at the valve outlet and verify the tank vent is clear. Either restriction starves the carburetor in the same manner as a collapsed hose, and ruling both out now means your new line will not take the blame for someone else's problem.
