The final year Ozark 250 kept the same honest, uncomplicated fuel system the model wore from the start. A 2009 machine runs a single carburetor supplied by gravity from the tank above, with a hand operated petcock as the only valve in the circuit. That means the hose you are replacing sees no pump pressure, uses ordinary clamps rather than locking quick connect couplers, and can be isolated by simply turning a lever. It is a repair well within reach of anyone comfortable with a screwdriver and a drain pan.
Catching Problems Before They Strand You
Give the hose a careful look and a careful squeeze every time you have the seat off. What you are hunting for is any change in how the rubber feels or looks along the run from the petcock down to the carburetor inlet.
- Fine cracking across the surface, usually worst where the hose curves
- A chalky white exterior or a section that has hardened and will not spring back
- A soft, gummy, or swollen area just behind either clamp
- A damp patch or puddle on the ground under the engine after the quad has sat
- A gasoline smell around the machine that persists with the petcock closed
- Bogging, hesitation, or a flat spot on throttle that feels like fuel starvation
- Dust packed into a dark ring at a fitting where fuel has seeped and dried
Give the drivability symptoms real weight. Because gravity is the only thing moving fuel toward the float bowl, a crack that lets air into the hose interrupts the fuel column and leans the mixture. On a 250 single there is little reserve to mask that, so the stumble shows up early and is easy to mistake for a carburetor fault.
Assembling Supplies
- Fuel rated hose in the correct inside diameter, purchased slightly long
- New clamps sized to the finished hose outside diameter
- Inline fuel filter if the machine carries one
- Nitrile or rubber gloves and eye protection
- A wide drain pan and a sealed container approved for gasoline
- Flat blade screwdriver, needle nose pliers, razor knife, rags, flashlight
Inside diameter is what makes or breaks the job. A hose one size too large cannot be clamped tightly enough to seal against the barb, while one size too small stretches thin as you force it on and gives you a built in weak spot. Fresh clamps are worth buying as well, since spring clamps relax over years of heat cycling and worm gear bands corrode inside the housing where you cannot see them.
Ventilation and Handling Fuel
Gasoline vapor is heavier than air, which means it drops toward the floor and spreads along it rather than rising and leaving through a window. That puts it at the same level as water heater pilot lights, furnace burners, and the compressor on an old garage refrigerator. Ventilation only counts if it is moving air across the ground.
Take the Ozark outdoors if weather permits, or open the overhead door completely and get airflow low. Disconnect the battery before the first clamp moves, keep flame, sparks, and cord connections out of the work area, and stage a fire extinguisher within arm's reach. Keep the gloves on for the whole job, since gasoline absorbs directly through skin, and lay soaked rags flat outdoors to evaporate rather than sealing them in a bin.
Removal Without Breaking Anything
Close the petcock and remove the seat, then take off whatever panel restricts a clear view of the tank spigot and the carburetor inlet. Position the drain pan beneath the carburetor and back out the float bowl drain screw so the bowl empties into it before the hose is disturbed. This keeps a cup of gasoline off your arm and off the engine cases.
Slide both clamps well back along the hose first. Rotate the hose a quarter turn on each barb to break the varnish bond that has formed between rubber and metal, then ease it off with steady pressure. If it has fused solidly, slit it lengthwise with the razor and peel it away from the fitting rather than escalating the force, since the petcock spigot and the brass carburetor inlet give out long before the old hose does.
Note the routing and any clip that holds the hose clear of the exhaust before you lose the reference. As a two wheel drive machine, the Ozark has no front differential or front driveshaft occupying that space, so the run stays short and the path is easy to reproduce.
Installation Details
Cut the new hose against the old one for length. Aim for a relaxed sweep with no tension pulling at either fitting and no slack drooping toward the chain or the header. Push each end fully onto its barb until it stops against the shoulder, and install it dry. Grease, oil, and silicone all stay off fuel fittings; anything slippery on the sealing surface lets gasoline creep past even a properly tightened clamp. If the hose end resists, hold it in hot water for ten seconds and it will slide on without stretching.
Position each clamp just behind the raised bead so it presses hose against solid metal, with the screw oriented where a tool can reach it later. Snug to firm and stop, because crushing the rubber wall creates the next weak point. Reinstall the hose through every clip and check clearance from the header by hand.
Understanding the Failure, Then Testing Your Work
Hose deterioration is a function of time. The plasticizers that keep new rubber supple migrate out of the wall and evaporate over the years, leaving material that cracks instead of flexing. Engine heat speeds that process and vibration deepens the damage. Dry climates strip surface moisture from the exterior continuously, hardening it years early, while ethanol blended fuel degrades the inner liner because alcohol in the blend attracts and holds water against the rubber, most aggressively when the quad sits with fuel standing in the line for months.
Finish by opening the petcock and letting the line and float bowl fill while you watch both joints for two full minutes. Wipe them dry with a clean rag, wait, and look again under good light. Start the engine, bring it to operating temperature and inspect a third time, then shut it down and check once more while everything is hot. Reinstall the bodywork last, then park on clean concrete overnight and check the floor at first light before the Ozark goes back to work.
