Fuel Line Replacement on a 2009 Suzuki KingQuad 500AXi 4x4 Power Steering

Working around the front of a 2009 KingQuad 500AXi with power steering means dealing with a slightly busier cockpit than the standard model. The electric steering assist unit and its wiring occupy space near the steering shaft, and while none of that touches the fuel circuit directly, it does affect how much room your hands have while you trace and reroute a hose. Plan the access and the job goes quickly.
Access, Routing, and the Power Steering Layout
Start by removing the seat and the side plastics that stand between you and the tank fitting. From there, follow the supply hose toward the throttle body along its factory clips. On the power steering version, keep the assist unit's harness and connectors out of your way rather than pushing hose past them, and never let the new line rest against a wiring loom where vibration will eventually chafe one or the other. Because this is a selectable 4x4, the line also passes clearance points near front differential hardware and extra frame crossmembers that a two–wheel–drive machine does not carry. Photographing the run before removal beats trying to remember it later.
This Model Is Fuel Injected
The AXi in the name confirms Suzuki electronic fuel injection. That means there is no petcock beneath the tank, no float bowl drain screw, and no gravity feed to interrupt on your 2009 machine. A pump inside the tank pressurizes the hose that carries fuel to the throttle body, and the circuit stays charged after the key is off. Rather than closing a valve like you would on a carbureted quad, you relieve pressure electrically, and rather than soft carburetor hose you fit hose rated for injection pressure. The tank–side connection may also be a self–locking coupler instead of a barb and clamp.
Why Fuel Hose Deteriorates
Hose ages chemically rather than from use. Heat cycles from the 493cc single steadily drive the plasticizers out of the rubber, leaving the wall stiff and eventually cracked at the sharpest bend. Dry, low–humidity climates push that along by continually pulling moisture from the material, which is why the same model can look very different in Arizona and in Ohio.
Ethanol–blended gasoline attacks from the inside, drawing water into the fuel and slowly degrading the liner, and fuel left standing in the system leaves gum and varnish at the fittings. A machine from 2009 has had plenty of time for both processes to run their course, so hose replacement here is preventive maintenance rather than an overreaction.
What a Failing Line Looks and Smells Like
- A fuel puddle on the skid plate or a damp outline on the floor that returns after each parking session
- A gasoline odor that persists around the tank long after shutdown
- Cracking or a chalky white surface on the hose, most obvious inside a bend
- Rigid sections that refuse to compress when you pinch them
- Bogging under load, a lean stumble on hard throttle, or an engine acting as though fuel is running out early
On a pressurized supply line a small breach can atomize fuel into a mist that evaporates before it drips, so a smell without a puddle still counts.
Tools, Parts, and Gasoline Safety
Have gloves, eye protection, injection–rated hose in the original inside diameter, new clamps of the correct style, a quick–disconnect release tool if a locking collar is fitted, line–clamping pliers, an approved fuel container, a catch pan, rags, sockets, and a plastic trim tool laid out before you begin.
Ventilation is worth stating plainly. Gasoline vapor is heavier than air, so it sinks and pools along the floor instead of drifting out a window above you, and the floor is where heaters, work lights, and appliance pilots normally sit. Work outdoors or with the overhead door fully open so air moves at ground level, clear every ignition source from the space, and keep an extinguisher close while fuel is exposed.
Detaching the Aged Hose
Relieve pressure to begin: pull the fuel pump fuse or relay, crank the engine until it stalls, switch the key off, and disconnect the battery negative cable. Slide the catch pan under the work area and drape a rag over each joint as you open it, because the hose still holds fuel with the pressure gone.
Push clamps well clear of the fittings before disturbing them. A locking connector releases when both tabs are pressed squarely and it is pulled straight off; sideways leverage cracks plastic that has aged under the bodywork for well over a decade. Where varnish has bonded the hose to a barb, twist it gently to break the seal, and if it refuses to move, slit it lengthwise with a sharp blade and peel it away rather than straining a fitting you intend to keep.
Fitting the New Hose
Cut the replacement to the original length. A long hose finds something to rub; a short one loads both fittings whenever the chassis flexes. Push each end fully onto its barb until it bottoms, and install it dry. Grease, oil, and silicone on a fuel fitting give pressurized fuel a route past the clamp, so keep them off the sealing surfaces entirely. Hot water for a few seconds softens a tight end without damaging anything.
Position new clamps just behind the raised bead on each fitting and tighten evenly, firm without cutting into the rubber. A self–locking quick–connect takes no clamp at all; push until it clicks and confirm with a solid tug. Return the hose to every original clip, keeping it clear of the front driveline, the exhaust, and the power steering harness.
Proving It Is Leak Free
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle primes the pump and pressurizes the hose while the engine sits quiet, which is the easiest condition in which to catch a bead of fuel. Dry both joints, start the 500AXi, and check once more at idle and after several minutes of warm running before the plastics go back on.
One closing note: the injected KingQuad houses its fuel filter inside the tank as part of the pump assembly rather than inline on the visible hose. New hose stops a leak, but a restricted in–tank filter produces the same fuel starvation, so that assembly is the next stop if hesitation outlasts the repair.
