Diagnosing and Changing the Fuel Line on a 2009 King Quad 450AXi 4X4

An injected quad tends to complain before it leaks. On the 2009 King Quad 450AXi, the fuel hose lives in a pressurized circuit, and a hose that has hardened, cracked, or degraded internally will make itself known through how the engine behaves long before you find a wet spot on the floor. Learning to read those symptoms is the first half of this repair.

Reading the Warning Signs on an Injected Machine

  • A gasoline smell around the tank that is strongest immediately after shutdown, while the system still holds pressure
  • A wet patch or dried stain on the skid plate, frame, or floor beneath the hose run
  • Hairline crazing, a chalky texture, or a stretch of hose that feels glassy and hard between your fingers
  • A dust-caked collar at a fitting, which is dried fuel residue marking a slow seep
  • Bogging under load, stumbling on hard acceleration, or a lean condition that shows up at higher rpm

Injection changes how a leak presents itself. Fuel escaping a pressurized joint often atomizes and evaporates before it can collect into a puddle, so the absence of a drip proves nothing. Your nose is a better instrument than your eyes here, and running your gloved fingers along the length of the hose while the engine idles will find a weep the light never reveals.

Confirming the Fuel System Before You Open Anything

The 450AXi is fuel injected, and that determines your entire approach. An electric pump sits inside the fuel tank and feeds the throttle body injector under pressure, so there is no petcock lever to shut off flow and the circuit retains pressure after the key is off. Relieving that pressure deliberately is the first task, not an optional courtesy. Fittings on an injected machine may be self-locking quick-connect couplers rather than barbs with clamps, and the fuel filter is integrated into the in-tank pump module rather than sitting inline on the visible hose. Keep that last detail in mind: if fuel delivery problems continue after a clean hose replacement, the in-tank filter is the logical next suspect. As a 4X4 chassis, this King Quad routes its line past the front differential, the front driveshaft, and the extra frame structure that four-wheel drive brings, so clearance points are tighter and the factory clips matter.

What Kills a Fuel Hose

Aging works from both sides of the rubber wall. Heat cycles from the engine and years of exposure to air and sunlight pull the plasticizers out of the compound, so a hose that started soft and elastic ends up stiff and brittle. Dry, low-humidity climates accelerate this because the surrounding air continually wicks moisture from the hose. Simultaneously, ethanol-blended pump fuel absorbs water and chemically degrades the inner liner, and fuel left standing during an idle stretch leaves gum and varnish deposits behind. On a pressurized system these weaknesses show up sooner than they would on a carbureted quad, since the pump is actively pushing against every flaw in the hose.

Preparation, Parts, and a Real Word on Safety

Set out everything in advance: nitrile gloves, safety glasses, a sealed fuel-rated container, a drain pan, replacement hose rated for injection pressure and matched to the original inside diameter, correct clamps for whatever fitting style you find, a quick-disconnect release tool if the machine uses locking couplers, line-clamping pliers for pinching off a low-pressure section since no petcock exists, sockets and a screwdriver for the seat and body panels, and a good supply of clean rags.

Take the gasoline seriously. Its vapor is heavier than air and settles along the floor where furnace pilots, water heaters, and extension cords are, so genuine ventilation means an open garage door or the driveway, not a window six feet up. Keep torches, grinders, and anything smoldering out of the space entirely, and wipe spills the moment they happen rather than letting them evaporate slowly all day.

Bleeding Down the System and Pulling the Old Hose

Start by removing the fuel pump fuse or relay and cranking the engine briefly until it stalls or will not fire. Shut the key off and disconnect the battery negative. Take off the seat and the plastics covering the tank so the whole run to the throttle body is exposed, then slide the drain pan into position.

Drape a rag over the first fitting you open; even a depressurized hose holds fuel that will run out. Slide worm-gear or spring clamps well back along the hose before you disturb the joint. On a quick-connect coupler, depress the locking tabs squarely and pull straight off without prying sideways, since aged plastic collars are brittle. Where the hose has varnished itself onto a barb, twist a quarter turn to break the bond, and if it still resists, slice it lengthwise with a razor and peel it off in halves rather than stressing the fitting. Note and photograph the routing through each clip and around the front driveline before the old hose is completely free.

Installation and Pressurized Leak Testing

Cut the new hose to the original length exactly; surplus hose is a chafe point, not a safety margin. Push each end fully onto its barb until it bottoms out, entirely dry. Nothing lubricated goes near these fittings — grease, oil, or silicone on a pressurized sealing surface gives fuel a path to creep out. Dip a stiff hose end in hot water for half a minute if it will not seat by hand. Set fresh clamps just behind the raised bead at each fitting and tighten evenly. Where a self-locking quick-connect is used, push until the collar clicks and then pull firmly to verify it has latched; no clamp belongs there.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit, giving you a chance to inspect both joints while the surrounding area is still dry. Start the engine, wipe the fittings with a clean rag, and watch through several minutes of idle before taking a short lap and checking one final time. Only dry connections earn the bodywork going back on.
