Gasoline is the part of this job that deserves your respect. The mechanical work on a 2009 King Quad 400FS fuel line is genuinely simple, but the fluid you are moving around is volatile, its vapor is invisible, and the setup you choose determines whether an accidental spill is a nuisance or a serious problem. Get the workspace right and everything after it is easy.
Setting Up a Safe Workspace
Gasoline vapor is heavier than air. It does not rise and drift out an open window; it flows down and collects along the floor, exactly where furnace pilots, water heater burners, shop heaters, and power strips tend to live. Roll the quad outside if you can, or open the garage door completely so there is real air movement at ground level. Shut off any appliance with a standing flame before you start, disconnect the battery so a stray tool cannot arc, and put the grinder and the torch away for the day. Keep a stack of rags within arm's reach and wipe spills the moment they happen instead of letting them soak into concrete and evaporate for hours.
For the parts and tools, assemble all of it in advance: rubber or nitrile gloves, safety glasses, a lidded fuel-rated container, a shallow drain pan, replacement hose in the correct inside diameter for this model, new pinch or worm-gear clamps, needle-nose pliers, a flat-blade screwdriver, a sharp razor blade, and sockets for the seat and plastics.
Knowing Your Fuel System Before You Start
The 400FS is a carbureted machine using the semi-automatic five-speed drivetrain, which keeps the fuel plumbing about as basic as it gets. A petcock valve at the bottom of the tank offers ON, RESERVE, and OFF, and one length of rubber hose feeds the carburetor float bowl by gravity alone. No fuel pump sits in the circuit, nothing is under pressure, and no fuse or relay needs to be pulled. The float bowl also has a drain screw at its lowest point for emptying residual fuel cleanly.
Being a 4X4 model, this King Quad routes its hose past the front differential, the front driveshaft, and the additional frame structure that comes with four-wheel drive. There is less open space than on a two-wheel-drive quad, so the factory clips that hold the hose away from hot and rotating parts genuinely matter. Study their positions before anything comes loose.
Why Hose Rubber Wears Out
Two independent processes shorten the life of a fuel line. Externally, engine heat cycling and years of air exposure drive the plasticizers out of the rubber, so the hose stiffens, dulls, and eventually cracks. In dry, low-humidity climates this hardening speeds up because the surrounding air continually pulls moisture from the hose wall. Internally, ethanol-blended fuel absorbs water and chemically breaks down the liner, and a machine that sits with that fuel standing in the line accumulates gum and varnish at the barbs. The two effects together explain why an older hose can pass a casual glance while being soft inside, restricted, or shedding material toward the jets.
Symptoms That Point at the Line
- Fuel pooling under the engine or a wet streak running down a frame rail after the quad has sat
- A gasoline smell lingering near the tank long after shutdown
- Surface cracks, a rigid stretch, or a swollen soft spot along the hose
- Dried fuel residue caking dust into a ring at either barb
- Bogging on acceleration, a lean stumble, surging at cruise, or the sensation of a nearly empty tank
Because gravity supplies all the pressure here, even a partial internal restriction shows up as fuel starvation under load. If the engine pulls better on reserve than on the main position, the supply path is the first place to look.
Removing the Old Hose
Turn the petcock to OFF, pull the seat and the plastic over the tank, and set the drain pan under the carburetor. Open the float bowl drain screw to empty the bowl, then walk both clamps back along the hose with pliers so they are clear of the fittings.
Give each hose end a gentle quarter turn to break the varnish bond rather than pulling straight. Where a hardened end has effectively glued itself to the spigot, slice it lengthwise with the razor and peel it away in two pieces; the hose is disposable and the petcock and carburetor inlet are not. Follow the routing through its clips and past the front driveline as the old line comes out, photographing it for reference.
Installation and the Final Leak Check
Cut the replacement to match the original length exactly. Slack is not insurance, it is a chafe point. Slide the new clamps on loose, then press each hose end fully onto its barb until it seats past the raised bead, working entirely dry — grease, oil, or silicone on a fitting creates a leak path and lets the hose walk off under vibration. Soften a stiff hose end in hot water if it resists.
Snug the clamps just behind the beads, firm without deforming the rubber, and return the hose to its original clips well clear of the exhaust, front driveshaft, and steering. Open the petcock to ON and let a full tank load the joints for a few minutes with a dry rag underneath each one. Start the engine, inspect both connections at idle with a light held low so any bead of fuel catches the eye, then take a short easy lap and check a final time while the engine bay is warm. Dry fittings and no fuel odor mean the bodywork goes back on and the 400FS is ready to work.
