Lay out the right supplies and this repair on a 2009 Sportsman XP 850 EFI is uncomplicated. Start it with the wrong hose or without a plan for the gasoline and it turns into a mess in short order. Because this machine is fuel injected, some of what you need differs from what a carbureted quad would ask for — there is no petcock to close, and the hose is part of a pressurized circuit fed by an in tank pump.

The Shopping List and the Toolbox

  • Replacement hose rated for fuel injection pressure and matched to the original inside diameter, not general purpose carburetor line
  • New clamps in the correct style and size, or a small assortment so an unexpected fitting does not stall the job
  • Line clamping pliers, which take over the role the absent shutoff valve would have played
  • Nitrile or rubber gloves and eye protection
  • A sealed metal or fuel rated container for drained gasoline, and more shop rags than you expect to use
  • Sockets and drivers for the seat, cab plastics, and tank hardware, plus a razor knife for a hose that will not let go
  • A quick disconnect release tool if your fittings turn out to use self locking collars

Prepare the space with the same attention. Gasoline vapor is heavier than air, so it collects along the floor instead of drifting out an overhead window, which puts it within reach of a heater pilot or a sparking cord end. Work outdoors when you can. In a garage, open the main door fully and set a fan at ground level moving air out of the space. Shut off heaters, keep flame and grinders away, and disconnect the battery negative cable once you have relieved system pressure.

How This Machine Delivers Fuel

The 850 twin runs electronic fuel injection. A pump module submerged in the tank pressurizes the supply hose, which routes forward to the rail feeding the injectors, and there is no manual valve at any point in that path. The filter is integrated into that in tank pump assembly, so the visible hose has nothing serviceable hanging off it. Fittings may be plain barbs with conventional clamps or self locking quick connect couplers requiring a release tool and no clamp. This is a 4x4 chassis, which means front differential and driveline hardware sits near the routing and the line works past a few extra clearance points. Up front, the electric power steering unit and its harness occupy space near the steering post, so move that wiring aside while the plastics are off rather than dragging hose across it.

Why the Original Hose Wears Out

Fuel line ages from two directions at once. Outside, the plasticizers that keep the rubber flexible migrate out over the years, and the hose stiffens until heat cycling and chassis vibration press fine cracks into the surface. Dry climate riding accelerates the process, because arid air draws moisture out of the hose wall and leaves it chalky ahead of schedule. Inside, ethanol blended fuel goes after the liner, with alcohol pulling water into the fuel and degrading the inner wall, worst during stretches when the quad sits and fuel stands motionless, gumming and varnishing the passage. That combination lets a hose look sound while it deteriorates internally, which is why the original line on a machine from 2009 has earned replacement.

Signs the Line Is Failing

Fuel pooling on the skid plate or staining the floor under a parked machine is the most obvious clue. A gasoline odor around the seat that peaks in the first minute after shutdown, while the rail still holds pressure, is often noticed sooner. Inspect the hose for hairline cracking, a chalky surface, hardened glassy patches, swelling at a fitting, and any caked ring of dust marking dried seepage. Then consider drivability: bogging under load, hesitation as the 850 comes onto the power, a lean stumble, or the feel of an empty tank when the gauge disagrees all point toward a supply restriction or a leak. Since the line carries pump pressure, a small crack often mists and evaporates instead of dripping, so a persistent smell over clean concrete is still worth investigating fully.

Relieving Pressure and Pulling the Hose

Pull the fuel pump fuse, crank the engine until it dies, switch the key off, then disconnect the battery. Remove the seat and side plastics to expose the tank outlet and follow the run forward. Slide a drain pan into place and keep a rag over each fitting as you break it loose, because residual fuel remains even after bleeding.

Move clamps well back along the hose before disturbing a joint. Release quick connects by pressing the tabs evenly and pulling straight off with no side load, since aged plastic collars crack when levered. Break a varnish bond by twisting the hose gently on its barb rather than pulling hard, and if it still holds, slice it lengthwise and peel it away instead of damaging the fitting. Photograph the routing and clip positions before the last section comes free so the new line retraces the factory path around the front driveline hardware and the EPS wiring.

Installation and Confirming a Dry Repair

Cut the new hose to the original length exactly and push each end fully onto its fitting until it bottoms out. Keep the sealing surfaces dry; grease, oil, and silicone create a path for pressurized fuel to escape past a clamp, so they stay out of this job entirely. Hot water softens a stubborn hose end well enough. Place new clamps just behind the raised bead on each fitting and tighten evenly, stopping short of crushing. On a self locking coupler, push until it clicks and pull to confirm the latch engaged, adding no clamp. Reseat the hose in every original clip.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle loads the circuit so you can inspect dry joints under real pressure. Wipe both connections and watch for beading. Once they stay dry, start the engine and check at idle, then again after warm up when the hose has expanded slightly. Bodywork goes back on after several leak free minutes, followed by a short easy loop. If the engine still feels starved, the in tank filter and pump module is the next thing to look at.
