The 850 twin in a 2009 Sportsman XP asks a lot of its fuel supply, and the hose feeding it has been aging every season whether the machine was ridden hard or parked. Fuel line is one of the few components that degrades purely on time, so understanding what is happening inside that rubber is how you get ahead of a failure instead of reacting to one. This is an injected machine, meaning no petcock and a line that carries real pump pressure.

The Slow Breakdown Nobody Watches

Fuel hose fails through two unrelated processes running in parallel. From the outside, the plasticizers that give the rubber its flexibility slowly leave the wall. A hose that once pushed onto a barb by hand becomes hard and glassy, and once that suppleness is gone, the heat cycling of a big twin plus the constant flex of a utility chassis over rough ground works fine cracks into the surface. Owners in dry, high desert country see this arrive years early, because low ambient humidity draws moisture out of the hose wall and hastens the hardening.

From the inside, ethanol blended gasoline does the damage. Alcohol attracts water into the fuel and slowly attacks the inner liner, and the effect concentrates during periods when the Sportsman sits unused and fuel stands motionless in the line, gumming and varnishing the passage. This is the reason a hose can look presentable and still be shedding material toward the injectors. On a machine that has been in service since 2009, replacing the original line is preventive work rather than a repair.

What a Failing Line Tells You

  • A wet smear or puddle beneath the frame after the machine has been parked
  • Gasoline odor around the seat area, strongest in the first minute after shutdown while the rail is pressurized
  • Hairline cracking, a chalky surface, hardened sections, or swelling near either fitting
  • A caked ring of dust at a joint, marking fuel that has seeped and dried over many rides
  • Bogging under load, hesitation as the 850 comes onto the power, or a lean stumble that mimics an empty tank

Since the supply side holds pressure, a small crack often mists fuel that evaporates before reaching the ground. A persistent smell with clean concrete underneath is still worth a full inspection.

Confirming the Layout Before You Start

This Sportsman XP 850 runs electronic fuel injection. A pump module inside the tank pressurizes the supply hose, which carries fuel forward to the rail feeding the injectors, and no manual shutoff valve exists anywhere in that path. The filter is integrated into the in tank pump assembly rather than sitting inline where you can swap it, so the hose you are replacing is a plain supply line. Fittings are either barbs with clamps or self locking quick connect couplers that latch on their own and need no clamp, and identifying which you have decides your parts list. Because this is a 4x4 chassis, front differential and driveline components sit near the routing and the line works past a few extra clearance points that a two wheel drive layout would not have.

Tools, Fuel Handling, and Ventilation

Have injection rated replacement hose in the correct inside diameter, new clamps to match the fittings, line clamping pliers to substitute for the missing valve, nitrile gloves, eye protection, a sealed fuel rated container, a generous stack of rags, hand tools for the seat and cab plastics, a razor knife, and a quick disconnect release tool if needed.

The safety piece here is not boilerplate. Gasoline vapor is heavier than air, so it sinks and spreads at floor level where a heater or a sparking cord end can reach it. Work outdoors when weather allows, and in a garage open the main door fully with a fan on the ground moving air out of the space. Shut off heaters and pilot flames, keep grinders and torches out of the area entirely, and disconnect the battery negative cable once pressure is relieved. Drain into a sealed container rather than letting fuel evaporate off the floor.

Getting the Old Hose Out

Relieve pressure by pulling the fuel pump fuse, cranking until the engine dies, turning the key off, and disconnecting the battery. Remove the seat and side plastics to expose the tank outlet and follow the hose forward to the throttle body. Position a catch pan and keep a rag wrapped over each fitting as you break it, because residual fuel remains even in a bled line.

Slide clamps well back before you disturb a joint. Quick connects release by pressing their tabs evenly and pulling straight off, never by levering sideways on an aged collar. Twist a bonded hose gently on its barb to break the varnish grip rather than pulling hard, and if it still holds, slit it lengthwise and peel it away instead of damaging a fitting. Photograph the routing and every clip before the last section is free.

Installing the New Line and Verifying It

Cut the replacement to the same length as the original. Push each end fully onto its fitting until it bottoms out, and keep both the barb and the hose end dry — grease, oil, and silicone on a sealing surface give pressurized fuel a route past the clamp. Hot water is the correct way to soften a hose end that resists. Place new clamps just behind the raised bead on each fitting and tighten evenly without crushing the hose. On a self locking coupler, push until it clicks and tug to confirm the latch, adding no clamp. Route the line back through every original clip so it stays clear of the front driveline and any warm surface.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle loads the circuit and lets you inspect joints under pressure while everything is still dry. Wipe both connections with a clean rag and watch for beading. Once they hold, start the engine and check at idle, then again after warm up when the hose has expanded slightly. Reinstall plastics after several leak free minutes, then take a short easy loop before a long ride. If delivery problems persist, the in tank pump and filter module is where the investigation goes next.
