Most owners do not go looking for a fuel line problem. It finds them — a whiff of gas in the shed, a damp patch on the skid plate, or an 800 twin that suddenly acts like the tank is empty at half a bar of fuel. Catching those clues early on a 2009 Sportsman 800 EFI 4x4 is what separates a planned afternoon repair from a walk back to the truck. Learning to read the hose is the first half of the job.
Warning Signs You Can Actually See and Smell
Run through this checklist any time the machine comes off the trailer, and especially before a long day out:
- Fuel odor lingering around the tank and airbox area after shutdown, when the injection circuit is still holding pressure
- A wet ring, drip trail, or gummy residue anywhere along the hose or at either end fitting
- Hose that has gone hard, shiny, or chalky, with fine cracks that open wider when you flex it
- Ballooning or a soft, spongy section, which signals the reinforcement layer has let go
- Bogging on hard acceleration, a lean stumble at higher rpm, or hard starting after the machine has sat
- Grit and dust glued to a fitting, the residue left when fuel weeps and dries over and over
A leak on the pressure side of an injected machine frequently leaves nothing on the ground at all. Fuel escaping a pinhole under pressure vaporizes almost instantly, so trust a persistent smell even when you cannot find a drop.
What Kind of Fuel System You Are Opening
The EFI designation on this Sportsman is not marketing filler. The 2009 800 twin runs electronic fuel injection, which means the tank feeds a submerged electric pump instead of dropping fuel down to a carburetor by gravity. There is no petcock to rotate to the off position, and the supply hose stays pressurized until you deliberately bleed it. This also explains why you will not find a serviceable filter partway along the visible hose — on this platform the filter element is bundled with the pump inside the tank.
Tools, Parts, and a Real Word About Gasoline
Lay out the following before the seat comes off:
- Rubber or nitrile gloves and eye protection
- A shallow catch pan and a sealed, fuel–rated container for anything you drain
- New hose rated for injection pressure, matched to the original inside diameter
- New clamps in the correct style, or a quick–connect release tool if the tank end uses a locking coupler
- Line–clamping pliers, since there is no valve on this machine to stop flow
- Basic hand tools for the plastics, a razor knife, and plenty of rags
Gasoline vapor collects near the floor because it is heavier than air, which is why a cracked window does nothing for you. Roll the Sportsman outside or open the shop door wide, kill any pilot light or space heater in the building, and keep the work area clear of anything that arcs or glows. Gloves matter more than most riders think as well, since repeated bare–handed contact with fuel does real damage to skin.
Why These Hoses Wear Out
Age is the primary culprit. Rubber slowly loses the compounds that keep it flexible, and heat cycling from a big air cooled twin accelerates that loss. What starts as a pliable hose becomes brittle enough that ordinary chassis flex on rough ground works cracks into the surface. Dry climates make it worse in a way that surprises people — low humidity draws moisture out of the hose wall, so a machine that lives in high desert country hardens its lines faster than one in a damp region.
The other half of the story happens on the inside. Ethanol–blended fuel pulls in moisture, and when that mixture sits in a hose for months during the off season it chews at the inner liner. The result is a hose that is simultaneously stiff outside and degrading inside, shedding particles toward the injectors. That combination is why hose age on a machine of this vintage deserves attention even when a quick glance suggests everything is fine.
Removing the Old Hose Without a Mess
Depressurize first. Pull the pump fuse or relay, then crank the engine for a few seconds until it stalls out on its own. Turn the key off and disconnect the battery negative terminal. Strip the seat and enough front bodywork to see the tank fittings clearly and reach both ends of the run.
Slide the catch pan under the lower fitting and cover it with a rag before you break the joint. Move worm gear clamps well back down the hose so they are out of the way. For a quick–connect, press both locking tabs at once and pull straight out along the axis of the fitting — prying at an angle cracks collars that have spent a decade in engine heat. When the hose has bonded to a barb with varnish, cut it lengthwise and peel it off instead of forcing a twist that could damage a plastic spigot. Take pictures of the routing, since this 4x4 chassis carries front differential hardware and extra crossmembers that dictate exactly where the hose has to pass.
Installing and Verifying the New Line
Cut the new hose to the exact length of the old one and dry fit it along the original path before committing. Seat each end fully onto its barb, all the way to the shoulder, with absolutely nothing on the sealing surface. Grease and oil seem helpful and are the opposite here, since a lubricated barb lets pressurized fuel migrate out from under the clamp. Warm water on the hose end is the right trick for a tight fit.
Place fresh clamps behind the bead on each fitting and snug them without deforming the hose. Quick–connect couplers get pushed until they click, then tugged to confirm the lock, and they never take a clamp. Reinstall every clip so the line cannot sag onto the front prop shaft or contact exhaust.
Now put the fuse back, Reconnect the battery, and cycle the key several times without starting. The pump runs on each cycle and pressurizes the line, giving you a dry, quiet inspection of both joints. Once they stay dry, start the 800 and check again while it idles, then run it a few minutes and look one final time. If delivery symptoms linger after all this, the in–tank pump and filter assembly is the next component to investigate rather than the hose you just replaced.
