Preparation separates a twenty minute repair from an afternoon of frustration, and on a 2009 Sportsman 500 H.O. the preparation is mostly about controlling where the fuel goes. This is a carbureted quad with a manual fuel valve and a gravity feed, so you have the luxury of shutting the tank off by hand. What you do not get is a free pass on handling gasoline, and that is where the job starts.
Staging the Job and Controlling the Fuel
Choose your workspace before you choose your wrench. Gasoline vapor is heavier than air, which means it settles and creeps along the floor until it finds an ignition source, and the usual suspects live at floor level: water heater pilots, portable heaters, battery chargers. Outdoors is ideal. Indoors, open the door fully and place a fan low so it pushes air across the floor rather than circulating it overhead, then shut down every flame and unplug anything that sparks.
With the space handled, lay out your supplies:
- Rubber or nitrile gloves and eye protection
- Gasoline-rated hose matched to the original inside diameter
- New clamps in the existing style, spring or worm-gear
- A replacement inline filter, which shares the same run
- An approved sealed fuel container and a wide drain pan
- Pliers, screwdrivers, a razor knife, sockets for the seat and panels, and plenty of rags
How Fuel Reaches the Engine on This Machine
Follow the path once with a flashlight before disassembly. Fuel leaves the tank, passes the manual valve, travels through the inline filter, and enters the carburetor inlet driven by nothing more than the weight of the fuel above it. No electric pump, no pressurized circuit, no locking coupler to release. The carburetor also offers a float bowl drain screw, which is your tool for emptying the bowl deliberately rather than by accident.
The four-wheel-drive layout affects access rather than technique. A front differential and its supporting frame members occupy the center of the chassis, so the hose is routed around that hardware through retaining clips instead of dropping straight down. Nothing about the sequence differs from a two-wheel-drive quad, but there is more routing to reproduce and tighter quarters to work in, so document it as you go.
What Ruins a Fuel Hose Over Time
Two things, working from opposite surfaces. Engine heat cycling gradually drives the flexibility-preserving compounds out of the rubber wall until the hose is stiff and cracks under vibration rather than flexing with it, with the first fissures appearing at clamps and tight bends. Dry, low-humidity climates speed that up considerably by pulling moisture from the outer jacket year round.
Meanwhile, ethanol-blended gasoline attacks the inner liner. Alcohol holds water, and fuel left standing during any inactive stretch gives that water time to break the liner down, releasing gum and soft debris toward the filter and eventually the jets. Since one process hardens the outside while the other softens the inside, a hose from 2009 has earned replacement on age alone regardless of how it looks.
Recognizing a Line on Its Way Out
Gravity systems leak whenever the valve is open, so the evidence tends to be plain. A puddle or damp patch under the machine after it has been parked is the classic sign, along with a gasoline smell that lingers with a cold engine and a ring of dirt caked into a dried stain at a fitting. Squeeze the hose in several places: rigid sections that will not compress or that crunch faintly have lost their elasticity.
The performance side is less obvious but just as telling. A restricted or partially collapsed hose caps how much fuel gravity can deliver, so the engine bogs on a climb, hesitates when loaded, or feels like it is running out of gas well before the tank is empty. A crack that admits air instead of releasing fuel leans the mixture and produces a stumble at larger throttle openings.
Removal, Installation, and the Final Check
Turn the valve off, remove the seat, and clear whatever bodywork blocks the run. Slide the pan beneath the carburetor and open the float bowl drain screw to empty the bowl. Work each clamp back along the hose before disturbing the joint, then twist the hose gently to break the varnish bond at the barb. Where it will not release, slit it lengthwise and peel it off rather than pulling hard enough to distort the valve outlet or carburetor inlet. Photograph the routing and clips before the old run is fully clear.
Cut the replacement to match the original length. Excess hose sags toward heat or rubs a frame rail, while a short piece keeps both fittings permanently strained. Seat each end dry, past the raised bead, and keep grease, oil, and silicone entirely off the fittings, because a lubricated sealing surface lets fuel creep out under a clamp that feels tight. Hot water softens a stubborn end. Install the new filter with its arrow pointed toward the carburetor, place fresh clamps just behind each bead, tighten evenly, and return the hose to every factory clip well clear of the exhaust and front driveline.
Then open the valve and watch for a full minute before starting anything. Gravity pressurizes the joints for you, and a marginal fitting will show a bead of fuel while you simply observe. Wipe everything with a clean rag and check again, start the engine and inspect at idle, then take a short slow lap and look a third time with the machine warm.
Keeping an Eye on It Afterward
One advantage of this carbureted 500 H.O. is that nothing about the fuel path is hidden. The valve, the hose, and the inline filter are all in plain view with the seat off, unlike a fuel-injected machine where the filter lives inside the tank as part of the pump module. A quick pinch test on the hose and a glance at both fittings whenever you are already under there is enough to catch the next tired line early, and that turns fuel hose from a trailside failure into a planned twenty minute job.
