On a 2009 Sportsman 500 EFI, an electric pump mounted inside the fuel tank pressurizes the supply hose and delivers fuel to the throttle body, where the injector meters it electronically. That layout carries two consequences worth absorbing before you pick up a tool: there is no petcock to close, and the line stays pressurized after the key comes out. Everything else in this job follows from those two facts.

Knowing What You Are Working With

Some owners assume any utility quad of this vintage has a gravity-fed carburetor and a shutoff valve under the tank. Not this one. The pump module and the fuel filter both sit inside the tank on the injected 500, so the hose you can see and reach is a pressure-carrying supply line rather than a low-pressure gravity feed. Fittings may be conventional barbs with clamps, or a self-locking quick-connect coupler at the tank side, and it pays to look before you order clamps.

The drive configuration matters for access rather than procedure. Four-wheel drive brings a front differential, a prop shaft, and extra frame structure into the middle of the machine, and the fuel run threads around that hardware through a series of clips. The steps are identical to a two-wheel-drive quad, but there is less open space to work in and more routing detail to preserve.

What Kills a Fuel Line Over Time

Age is the primary culprit and it works slowly. Heat cycling from the engine drives flexibility out of the rubber year after year until the wall is stiff and prone to cracking, and vibration then concentrates that cracking wherever the hose is clamped or bent. Riders in dry regions see it happen sooner, because low humidity draws moisture out of the outer jacket and hardens it faster than a humid climate would.

Ethanol in modern pump gas works the interior over at the same time. Alcohol holds water in suspension, and fuel left standing in the line during a quiet stretch lets that water go after the inner liner, producing gum and softened material that heads toward the injector. Because the outside of a hose can look fine while the inside is breaking down, a machine of this age is worth reworking on principle rather than on appearance alone.

Signals That the Line Needs Attention

  • Gasoline odor around the seat and tank area, most noticeable in the minutes after shutdown
  • A wet spot or puddle on the skid plate or floor beneath the quad
  • A dusty, varnished ring where fuel has repeatedly seeped from a fitting and evaporated
  • Visible hairline cracks, chalkiness, or a section that feels hard when pinched
  • Bogging under load, surging at constant throttle, or fuel-starved behavior with a partly full tank

Keep in mind that a pressure-side leak on an injected machine often sprays a fine mist that evaporates before it drips. A strong smell with a dry floor is not a contradiction and should not be dismissed.

Preparation, Parts, and Gasoline Safety

Collect gloves and eye protection, hose rated for injection pressure in the correct inside diameter, new clamps in the matching style, a quick-disconnect release tool if the tank end needs one, a sealed approved container, a drain pan, line-clamping pliers for vent hoses, a razor knife, and sockets for the seat and bodywork. Getting all of it within arm's reach beforehand keeps you from walking across the shop holding an open fuel line.

Take the ventilation seriously. Gasoline vapor is heavier than air and collects near the floor, which is where ignition sources like water heater pilots, portable heaters, and battery chargers usually live. Roll the machine outdoors or open the shop fully and move air across the floor with a fan. Shut down every flame and heat source in the space, keep your container capped except while pouring, and let fuel-soaked rags dry outside rather than balling them up indoors.

Removal and Installation Walkthrough

Bleed the pressure by pulling the fuel pump fuse or relay and cranking the engine until it stalls and will not restart, then key off and disconnect the negative battery cable. Remove the seat and enough bodywork to see the tank and follow the hose to the throttle body. Slide the pan underneath, wrap a rag around the first fitting, and expect residual fuel regardless of the depressurizing step.

Move clamps well back along the hose before disturbing a joint. Release a quick-connect by pressing its tabs squarely and pulling straight, never levering sideways, because a plastic collar this old is brittle. If varnish has locked the hose onto a barb, slit it lengthwise and peel it off instead of yanking. Photograph the routing and every clip before the run is fully clear of the machine.

Cut the new hose to the same length as the old, no longer, so it cannot chafe a frame tube or drift toward the exhaust. Seat both ends dry, pushing until each passes the raised bead. Absolutely no grease, oil, or silicone goes on a fuel fitting, since a lubricated sealing face lets pressurized fuel escape under a clamp that feels perfectly tight. Warm water softens a hose end that resists. Set new clamps just behind the bead and tighten evenly, and remember that a self-locking coupler is finished when it clicks and passes a firm tug, with no clamp added.

Testing, Then Riding

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. The pump pressurizes the line on every cycle, letting you study two dry fittings before combustion enters the picture. Wipe them, start the engine, and check again at idle and after several minutes of warm running. Reinstall bodywork only once both joints have stayed dry through all of that.

Finally, note that the filter on this fuel-injected Sportsman is part of the in-tank pump assembly rather than a serviceable inline unit on the visible hose. Replacing the line eliminates cracked rubber and leaks, but a restricted filter mimics the same starved symptoms, so that is your next stop if the 2009 machine still hesitates under load after the new hose is in.
