Installing a New Fuel Line on Your 2009 Kawasaki Brute Force 650 4X4i (IRS)

Ask a shop what strands more utility quads than any other single part and rubber fuel hose is high on the list. On a 2009 Brute Force 650 4x4i the line is short, cheap, and easy to reach, which makes leaving an aged one in place hard to justify. Here is how the swap goes, start to finish.

How Fuel Hose Degrades

Rubber fuel line is manufactured with softening compounds that give it flexibility, and those compounds slowly work their way out of the material. What is left behind is a wall that has stiffened and shrunk slightly, and a stiff hose no longer conforms tightly to the barb it is clamped over. Heat from the 633cc V–twin cycling hot and cold every time you park drives the process along.

Climate plays a part too. Dry regions age hose faster because low humidity draws moisture out of the rubber and leaves it hard and chalky ahead of schedule. Working the other direction, ethanol–blended fuel attacks the inner liner, especially when it sits stationary in the hose through months of downtime, pulling in moisture and leaving a gummy layer that flakes off toward the carburetor. Neither process announces itself, which is why age is the better trigger for replacement than appearance.

Trouble You Can See, Smell, and Feel

  • A drip or wet trail on the skid plate, or a stain on the floor where the machine parks
  • Persistent gasoline odor around the tank long after shutdown
  • Hairline cracks that open when the hose is bent, or a chalky gray surface
  • A section that stays hard when squeezed instead of flattening and rebounding
  • Engine bogging under load, surging at part throttle, or acting fuel starved with plenty in the tank
  • Grit cemented in a ring at a fitting by dried fuel

Take the driveability symptoms as seriously as the visible ones. A hose that has lost its seal draws air into the fuel path, and a lean–running V–twin is not something to keep riding while you decide what to do about it.

Getting Organized for the Swap

Lay out gloves, eye protection, new fuel hose in the correct inside diameter, fresh clamps sized to that hose, a shallow drain pan, a sealed gasoline container, a screwdriver, pliers, the sockets for the seat and plastics, clean rags, and a sharp blade. Nothing exotic, but having it all within arm's reach matters when you are holding an open fuel line.

The genuine hazard here is vapor, not the wrenching. Gasoline fumes are heavier than air and pool at floor level, which is exactly where your head goes when you reach under the fender. Work outside or with the overhead door fully raised so air moves at ground height, keep chargers and hot lamps well away, and shut off any appliance with a pilot flame in the building. Gloves stay on the whole time, because gasoline absorbs through skin and dries it out fast.

Petcock Off, Bowl Drained

This model is carbureted — the "i" in 4x4i marks the independent rear suspension, not fuel injection — so isolating the fuel supply is as simple as turning the petcock at the tank to off. There is no pressurized circuit to bleed and no pump fuse to pull, which is the main advantage a carbureted quad holds over an injected one for this particular job.

Remove the seat and any panel covering the tank outlet, slide the pan beneath the engine, and open the carburetor float bowl drain screw. The bowl and the hose below the valve will empty into the pan instead of onto the ground. Transfer that fuel into the sealed container and set it well clear before you start pulling on fittings.

Working the Old Line Free

Slide both clamps back along the hose first so they are not fighting you at the fitting. Dried fuel varnish bonds old rubber to a barb, so twist the hose to break that grip rather than hauling on it in a straight line. If an end has genuinely fused, split it lengthwise with the blade and peel it away in strips. The hose is scrap either way, and levering on a fitting risks cracking the carburetor inlet or bending the petcock spigot.

Track the routing while it is still in place. Being a 4x4, this Brute Force carries front differential hardware and additional frame bracing that a two–wheel–drive quad does not, and the hose runs in clips that keep it clear of the driveline and away from exhaust heat. Photograph each clip location so reinstallation is not a guessing game.

Dry Fit, New Clamps

Measure the new hose against the old and cut to the same length. Do not add slack — extra hose sags into moving components or wears a hole in itself against a frame tube. Clean varnish and grit off both barbs, then press each hose end on until it seats fully against the fitting shoulder.

Assemble dry, with absolutely no grease, oil, or silicone on the fittings. Lubricant on a barb prevents the clamp from sealing and hands fuel a path to travel out along. A stiff hose end softens in hot water in under a minute if it resists. Place the clamps just behind the raised bead on each fitting so they cannot walk off, tighten to firm without crushing the rubber, and thread the hose back into every original clip, checking that it is kink free and touching nothing hot.

Leak Check and Wrap Up

Close the float bowl drain screw, wipe both joints completely dry, and turn the petcock on. Because the system is gravity fed, fuel reaches both connections within seconds and any weakness surfaces immediately. Watch each fitting for a full minute, then run a fingertip around both ends to catch a seep too slow to see. Start the engine, let it idle up to temperature, and inspect a third time while heat and vibration work on the new clamps.

When everything stays dry, reinstall the plastics and the seat, take an easy lap close to home, then shut down and check the fittings once more. On an injected machine you would also want to remember that the fuel filter lives inside the tank; on this carbureted 2009 Brute Force 650 4x4i, an inline filter is serviceable right there on the hose, so give it a look while the system is open and replace it if it is dark or restricted.
