Inspect First, Order Second

Pull the seat and get light on the entire fuel path. Squeeze the hose every few inches along its length: healthy rubber compresses and rebounds, while hose at the end of its life feels rigid and almost plastic, and flexing it opens fine cracks at the bends. A stretch that has gone soft, spongy, or slightly swollen is failing internally and is every bit as finished as one that has hardened.

Examine each fitting for a crusted ring of dust, which forms where fuel has seeped and evaporated repeatedly. Glance at the floor under the machine for staining, and take a gasoline odor around the tank seriously even without visible liquid, since a small weep often evaporates before it can drip. Bogging under throttle, a lean stumble at cruise, or the twin acting starved with fuel in the tank all point at restricted flow or air entering a loose joint.

The Fuel System You Are Working On

This model is carbureted, which is the most forgiving setup for a home repair. A petcock at the tank shuts the supply off completely, and beyond it gravity delivers fuel to the carburetors feeding the 633cc V-twin. Setting Up and Staying Safe

  • Nitrile or rubber gloves plus eye protection
  • An approved fuel container and a shallow catch pan
  • Replacement hose in the matching inside diameter, purchased a little long
  • New clamps or a small assortment, since factory clamps this old no longer hold tension
  • Clear tubing for both float bowl drains
  • Flat-blade screwdriver, pliers, a few sockets, and clean rags

The gasoline itself needs real respect. Fuel vapor is heavier than air, so it sinks and gathers at floor level where a water heater pilot, a shop heater, or a stray spark can ignite it — an open window overhead accomplishes nothing. Work outdoors or with the overhead door fully raised, keep an extinguisher within arm's reach, and keep grinding, welding, and open flame out of the area completely. Let spilled fuel evaporate in the open rather than sealing fuel-soaked rags in a closed container.

Removing the Old Hose

Turn the petcock off, then take the seat off along with any bodywork blocking the tank outlet, the hose run, and both carburetor inlets. Route clear tubing from each float bowl drain into your container, open the screws, let the bowls empty, and close them again. Slide the pan under the work area and drape a rag over whichever fitting you open first, because the hose retains fuel even after the valve is shut.

Loosen every clamp and walk it well back along the hose. Instead of pulling a hose straight off its barb, twist it in place to break the varnish bond years of service have created; a hard pull loads the petcock spigot and the carburetor inlets in a way aged parts do not tolerate well. When a section has genuinely fused itself on, slit it lengthwise with a razor blade and peel it away in halves. Putting the New Line In

Slide each end fully onto its barb until it seats against the shoulder, and install everything dry. Grease, oil, and silicone create a leak path on a fuel fitting and allow the hose to creep off the barb under vibration, so keep all lubricants away from the sealing surfaces. If an end will not start, a brief dip in hot water makes it pliable enough to push on by hand.

Place the fresh clamps just behind the raised bead on each fitting and tighten them evenly. Firm and snug is the goal, since a clamp cranked down until it cuts the rubber creates exactly the leak you set out to eliminate. Return the hose to its original clips and guides so it stays clear of the front driveline, hot surfaces, and moving suspension parts.

Two Checks, Then You Are Done

Open the petcock and allow a minute or two for the line and both float bowls to fill. Wipe each joint with a dry rag and study it under bright light for the smallest bead of fuel forming at a barb. That is the cold check. Follow it with a hot one: start the engine, let it idle for several minutes, and inspect every connection again while the machine is warm and vibrating, because heat and movement expose a joint that looked flawless a moment earlier. When all fittings stay dry through both inspections, reinstall the bodywork and seat, and your 2009 Brute Force 650 is ready to head back out.
