Fuel Line Replacement on a 2009 Honda TRX500 Foreman 4x4 with Power Steering

A fuel hose on a machine this age has usually outlived its usefulness whether or not it has started leaking yet. The 2009 Foreman with power steering is carbureted, which means gravity moves the fuel and a petcock under the tank controls it. That configuration makes the replacement job approachable at home, but it also means the hose spends its whole life full of fuel and is worth watching closely.

What Time Does to a Fuel Hose

Rubber fuel line fails from the inside and the outside simultaneously. Externally, the plasticizers that keep the wall soft leach out over the years, leaving tubing that has lost its spring and no longer clamps down tightly on a barb. Engine heat cycling accelerates the process on a quad this size, and chassis flex over rough ground concentrates the stress right where the hose has gone stiff. Owners in arid regions notice this sooner because dry air pulls moisture out of the rubber and hardens it from the surface in.

Internally, ethanol–blended gasoline is the problem. E10 attracts water and slowly degrades the hose liner, and a Foreman left sitting for a season with fuel in the system gives it plenty of time to work. The result is a line that is brittle outside and soft or gummy inside. Because this machine is carbureted, whatever the liner sheds settles into the float bowl, so a hose replacement is a good moment to drain the bowl and see what has been collecting down there.

Signs Your Line Is Finished

Check the run whenever you have the seat off. A puddle or damp shadow on the skid plate is the clearest evidence, and a carbureted quad usually gives you that courtesy since fuel is only under gravity pressure rather than pump pressure. A persistent gasoline smell in the shed points the same way even without a visible drip. Squeeze the hose and feel for hardened, chalky sections, and look for hairline cracks that open up when you bend it. Grit stuck in a wet band at the petcock spigot or carburetor inlet marks a slow weep. On the running side, watch for bogging under load, a lean stumble as you open the throttle, or an engine that behaves as if the tank were nearly dry when it is not.

Tools, Parts, and Ventilation

Assemble everything before the first clamp moves:

  • Nitrile or rubber gloves, because gasoline strips skin oils immediately
  • An approved sealed container to catch drained fuel
  • Fuel hose in the correct inside diameter for your Foreman, cut a little long and trimmed to fit
  • New clamps or a clamp kit — reused clamps that have taken a set do not seal reliably
  • A flat–blade screwdriver, sockets for the seat and fender panels, and a razor blade
  • Plenty of rags and a sealed LED light rather than anything with a hot bulb

Gasoline vapor is heavier than air, so it settles at floor level right where you will be working. Pull the machine outdoors or open the overhead door completely instead of relying on a window, shut off any heater or appliance with a pilot flame, and move chargers and power tools well clear.

Removing the Old Line

Rotate the petcock to OFF. This is the advantage of a carbureted Foreman over an injected quad, where you would first have to pull a pump fuse and bleed pressure out of the system before touching anything. Take off the seat and the bodywork covering the tank so the entire hose path from the petcock spigot to the carburetor inlet is exposed.

Slide a drain pan underneath and open the float bowl drain screw to empty the carburetor. Doing this now prevents bowl fuel from running back down the hose when you separate a fitting. Move both clamps well back along the hose, then break each end loose with a gentle twist rather than a hard pull, since years of varnish glue the rubber to the barb. A hose that refuses to come free should be slit lengthwise with a razor and peeled away, which is far safer for the brass petcock spigot than levering on it.

Study the routing before the old hose is fully out. With the front differential hardware of a 4x4 chassis taking up space, the line clears more frame points than it would on a two–wheel–drive quad, and each clip along the way is what keeps it away from exhaust heat and steering movement.

Installing the New Hose and Verifying the Seal

Trim the replacement to the same length as the piece you removed. Extra hose rubs the frame or fouls at full steering lock, and a short piece tugs continuously at both fittings. Press each end onto its barb until it bottoms out, working entirely dry. Grease, oil, and silicone must stay off fuel fittings; lubricant on a sealing face gives fuel a route to creep out past the clamp, and it is a common cause of a leak that appears after an otherwise clean install. If a hose end is too stiff to push on, warm it in hot water for a few seconds first.

Place fresh clamps just behind the raised bead at each fitting and tighten them evenly, firm enough to seal but not enough to crush the rubber. Guide the hose back through its original clips with a smooth curve and no kinks. Then close the float bowl drain, turn the petcock to ON, and let gravity fill the line and the bowl while you watch both joints. Wipe them with a clean rag and check again for dampness.

Finish with a running test. Start the engine, let it idle several minutes, and inspect the fittings once more with the panels still off, because engine heat and vibration will expose a marginal connection that a static check will not. Once the line stays dry, reinstall the bodywork. It is worth glancing at the tank vent hose while you are in there, since a line that hardened on the fuel side has aged everywhere else too.
