Nobody plans a fuel line repair, but on a 2009 Foreman 500 ES it is one of the more satisfying jobs you can knock out in a morning. This generation runs a carburetor rather than fuel injection, so the delivery system consists of a tank, a petcock shutoff valve, a rubber hose, and a float bowl that fills by gravity. No pump pressure, no quick-connect couplers, no relay to pull. Just clamps, hose, and attention to detail.

Understanding Why the Line Wears Out

The hose on this machine has been heat cycled thousands of times. Each cycle drives more plasticizer out of the rubber compound, and the wall slowly transitions from soft and flexible to hard and glassy. Once the hose stops flexing, chassis vibration cracks it, and the bends closest to the tank spigot are usually first to show it.

Climate plays a role too. Riders in dry regions with low humidity see hose hardening happen noticeably faster, because arid air draws moisture out of the rubber from the outside in. Ethanol-blended fuel adds a second mechanism working from the inside, where the alcohol attracts water and gradually degrades the inner liner. A Foreman parked for months with E10 sitting in the line often ends up with gum and shed liner material heading toward the carburetor, plugging jets that were perfectly clean before the layup.

Reading the Warning Signs

Because gravity keeps standing fuel on the hose whenever the petcock is open, a failing line usually leaves evidence:

  • A fuel puddle or damp patch under the machine after it has been parked overnight
  • A strong, persistent gasoline smell around the tank area
  • Cracking, splitting, or a chalky, hardened feel when you squeeze the hose
  • A dust-caked brown ring at a fitting where fuel has weeped and evaporated
  • The engine bogging under load, running lean, or acting like it is nearly out of gas when it is not

The last item catches people off guard. A hose that has collapsed internally, or a clamp that has relaxed enough to draw air, restricts fuel to the carburetor without leaving a single drop on the floor.

What You Need and How to Stay Safe

Set out the following before starting:

  • Gasoline-rated fuel line matched to the original inside diameter for this Foreman
  • New hose clamps or a clamp kit to replace tired factory clamps
  • Rubber or nitrile gloves plus eye protection
  • A sealable drain container and plenty of rags
  • Pliers, a flat-blade screwdriver, a fresh razor blade, and a socket set for bodywork

Take the ventilation piece seriously. Gasoline vapor is heavier than air, so it settles along the floor and travels toward whatever pilot light or heater is in the room. Work outdoors or with the door wide open, shut off every ignition source in the space, disconnect the battery negative before you begin, and keep the lid on your drain container between pours.

Taking the Old Hose Off

Turn the petcock on the left side of the tank to OFF first. That valve is your complete shutoff on this carbureted model, so there is no pressure relief step and no need for line-clamping pliers. Pull the seat and remove the fender panels covering the tank outlet and carburetor.

Place your drain pan beneath the carburetor and back out the float bowl drain screw, letting the bowl empty completely before you retighten it. That step alone keeps most of the residual gas out of your work area. Now slide both clamps back along the hose, clear of the fittings.

Old hose glues itself to the barbs with fuel varnish. Rotate it a quarter turn to break that bond, then ease it off. If it has hardened onto the spigot, slit it lengthwise with a razor and peel it away rather than levering on the fitting. Before the last end comes free, photograph the routing. On this 4x4 chassis the hose passes front differential hardware and specific frame clearance points, and running the new one along the same path keeps it away from the driveline and exhaust.

Fitting the Replacement and Confirming It Is Dry

Lay the old hose alongside the new roll and cut to matching length. Extra slack is a problem rather than a safety margin, since a long hose sags into the frame, rubs itself thin, or kinks at the loop. Slide each end fully onto its barb until it seats against the shoulder, softening the hose in hot water first if it resists.

Install the hose dry. Grease, oil, and silicone on a fitting create a leak path and let the hose creep off the barb through heat cycles, so keep every sealing surface clean. Set fresh clamps just behind the raised bead on each spigot and tighten evenly, firm without cutting into the rubber. Return the hose to its factory clips, keep it clear of the front driveline, and on this electric shift model route it well away from the shift motor wiring at the engine.

Close the float bowl drain screw, turn the petcock back to ON, and let gravity refill the bowl. Wipe both joints dry with a clean rag, then watch them for several minutes with the engine off and a flashlight in hand — a gravity leak shows first as a slowly spreading film. When both ends hold dry, Reconnect the battery and start the engine. Bring it to operating temperature, run the electric shift up and down through the gears, and recheck the fittings hot. Reinstall the bodywork last, then ride a short loop nearby and check for fuel smell when you shut it down. A properly seated hose with new clamps should give you many trouble-free seasons.
