Understanding and Replacing the 2009 Recon ES Fuel Line

Knowing how the fuel reaches the engine on a 2009 TRX250 Recon ES changes everything about how you approach this repair. There is a substantial difference between working on a carbureted quad and a fuel-injected one, and the good news here is that you have the simpler of the two.

Gravity, a Valve, and a Carburetor

The 2009 Recon ES is carbureted. Its 229cc air-cooled single takes fuel from a carburetor, and the ES electric shift system affects gear selection rather than fuel delivery. Practically speaking, that means no in-tank fuel pump, no pressurized rail, no injector, and no fuse or relay to remove before you begin. Fuel simply falls from the tank to the carburetor float bowl.

The petcock beneath the tank is the piece that makes this job pleasant. Turn it to OFF and flow stops, no tools required, which is why carbureted owners never need to relieve pressure the way injected owners do. Both ends of the hose are secured with plain clamps rather than the self-locking quick-connect couplers used on injected machines. The carburetor also gives you a serviceable float bowl with a drain screw underneath, so you can empty the standing fuel before anything comes apart. Nothing about this fuel path is buried inside the tank.

Access on a 2WD Chassis

The Recon ES is a two-wheel-drive quad with a solid rear axle. That matters for access more than for procedure: with no front differential and no associated housings filling the space beneath the tank, the fuel hose follows a short and largely visible path down toward the carburetor. Lift off the seat, remove the left side panel, and you can geneRally trace the entire run with your eyes. Owners of four-wheel-drive utility machines usually have to feel their way around extra frame clearance points and driveline hardware; you get a clean look at both fittings.

Why the Hose Wears Out

Two things degrade fuel line, and they work in opposite directions. From outside, heat cycling off the cylinder plus light leaking past the plastics drive plasticizer out of the rubber. The hose stiffens, glazes over, and starts checking at whatever bend flexes hardest. Riders in dry climates see this soonest, since low humidity pulls moisture from the hose wall year after year.

From inside, ethanol-blended fuel does its own damage. E10 holds water in suspension, and any long period with fuel standing in the line lets that mixture soften the liner and deposit gum. On a machine more than fifteen years old, both effects have had ample opportunity, which is why replacing this hose on age alone is entirely justified.

Symptoms of a Line on Its Way Out

Check for these regularly:

  • A gasoline smell that persists around the quad long after it cooled off
  • A wet ring or small puddle beneath the left side of the engine
  • Cracks at bends, a chalky surface, or hose that feels like hard tubing when pinched
  • A dust-caked band at a clamp, which marks fuel that has been seeping and drying
  • Bogging on climbs, a lean surge, or an engine acting starved with fuel in the tank

The running symptoms matter as much as the visible ones. Because gravity is the only delivery force, an internally swollen hose can hold a clean idle and then fall flat under sustained throttle without ever putting a drop on the floor.

Preparation, Tools, and Ventilation

Stage the following before you open anything: gasoline-rated hose in the correct inside diameter, new spring clips or small worm-gear clamps, gloves and eye protection, an approved fuel container, a drain pan, line-clamping pliers as backup if the petcock seeps past OFF, a flat-blade screwdriver, a small socket set, a razor knife, clean rags, and a work light.

Treat the fuel as the hazard it is. Gasoline vapor is heavier than air, so it settles at floor level and travels toward pilot lights, chargers, and sparks. Work outdoors or with the shop door fully open at ground level, wait until the engine has cooled completely, and lay used rags outside to dry rather than sealing them in a container.

Off, On, and Leak Tested

Turn the petcock to OFF, then slide the pan under the carburetor and back out the float bowl drain screw so the bowl empties through its tube. Retract both clamps and plan on replacing them, since aged spring clips lose tension. Twist each hose end on its barb to break the varnish bond before pulling; slit any end that has hardened onto its fitting and peel it away rather than prying at the thin petcock spigot. Note the clips and the clearance from the exhaust as the old hose comes out.

Cut the new hose to match the original length and push each end on dry until it seats against the fitting shoulder. Keep grease, oil, and sealant completely off the barbs, because lubricant there creates a leak path and lets the hose walk off over time. Hot water softens a tight end well enough on its own. Set the clamps just behind each bead, tighten evenly, and route the hose through its original clips.

Close the drain screw, turn the petcock to ON, and watch both joints for a full minute as the bowl refills. Wipe everything dry with a clean rag, start the engine, and inspect at idle. Take a short ride and check a third time warm, since heat and vibration expose a marginal clamp. Only then should the panel and seat go back on.
