Heat is the quiet enemy of fuel hose on a 2009 Rincon 680. The 675cc single is liquid cooled and lives inside a tightly packed frame, and every ride puts the rubber through another warm up and cool down cycle. Multiply that by fifteen years of seasons and the hose that came out of the crate flexible is now something closer to hard plastic. This is how to evaluate it and replace it properly.
What Heat, Sun, and Ethanol Do to Rubber
Fuel line is built with plasticizers that keep the rubber elastic. Thermal cycling drives those compounds out of the material a little at a time, and once enough have left, the hose stiffens and eventually cracks wherever it bends. Ultraviolet light and ozone in the engine bay add their own contribution. Riders in dry, low humidity country see failures earliest, because arid air pulls residual moisture out of the hose wall and leaves the surface glazed and fragile years before the same hose would fail in a damp climate.
The inside of the hose has a separate problem. Ethanol blended pump gas absorbs moisture from the air, and fuel left sitting through a long layup slowly breaks down the inner liner while leaving gum and varnish deposits at the fittings. That is why a hose can look perfectly acceptable from outside and still be crumbling internally, sending fine particles toward an injector with a very small orifice. On a machine of this age, service life is measured in years, not in hours on the clock.
Reading the Warning Signs
- Gasoline odor around the tank and seat, usually strongest immediately after you switch the key off
- A puddle on the skid plate, or a dark wet streak running down a frame tube
- Fine cracking, a chalky surface, or a section that stays deformed when you pinch it
- Bogging as the throttle opens, hesitation under load, or a stall that feels like fuel starvation
- Dust caked into a ring at a fitting, which marks fuel that has been weeping and drying
Since this Rincon runs a pressurized fuel system, a supply side leak will not always leave something on the ground. Fuel escaping under pressure can atomize and evaporate on the way down, so a persistent smell with a clean floor is a legitimate reason to keep looking.
Fuel Injection and What It Changes
The 2009 Rincon 680 is fuel injected. An electric pump inside the tank feeds the throttle body under pressure, so there is no petcock to close and no float bowl to drain the way you would on a carbureted utility quad. Pressure stays in the line after shutdown and must be relieved intentionally before you separate a joint. The fuel filter is part of the in tank pump assembly rather than an inline piece on the visible hose, and some connections use a self locking quick connect coupler where a clamp would otherwise go.
The 4x4 driveline is worth a note as well. A front differential and driveshaft fill the forward frame, and independent rear suspension hardware sits behind, so the hose runs along a clipped path with intentional clearance from moving components and hot exhaust. Copy that routing exactly when the new line goes in.
Gear to Have on Hand
- Hose rated for injection pressure, in the same inside diameter as the original
- Fresh clamps for the fittings you find, plus a release tool if a quick connect coupler is used
- Line clamping pliers, since no fuel valve exists on this machine to stop flow
- Nitrile or rubber gloves and eye protection
- A drain pan and a sealable metal or fuel rated container
- Small sockets, a flat blade screwdriver, a sharp blade, and plenty of rags
One genuine safety point before you open anything: gasoline vapor is heavier than air and settles along the floor, out of your nose and directly in the path of any spark. Open the door all the way and set a fan at ground level moving air out of the space. Shut down anything with a pilot light or a hot element in the same room, disconnect the battery before fuel is exposed, keep a fire extinguisher within reach, and cap the recovery container whenever you set it down.
Depressurizing, Then Removing the Old Hose
Take out the fuel pump fuse or relay first. Crank the engine for a few seconds until it stalls or refuses to start, turn the key off, and disconnect the negative battery cable. Remove the seat and the plastics covering the tank, slide the drain pan into place, and lay a rag over the first fitting you plan to open, because residual fuel remains in the hose even with pressure gone.
Move each clamp well back along the hose before you touch the joint. If you meet a quick connect, compress the locking tabs evenly and pull straight off; prying to the side breaks collars that have gone brittle. Twist the hose a quarter turn to release the varnish bond and pull it off steadily. If it stays put, slice it lengthwise and peel it away instead of levering against the throttle body or pump module. Photograph the clips and note every clearance point around the front driveline before the old piece is fully out.
Installation and the Leak Check That Matters
Match the new hose to the length of the original and push both ends fully onto their barbs dry, using hot water to soften stiff rubber if needed. Nothing lubricating touches a fuel fitting — grease, oil, and silicone all create a path for pressurized fuel to escape and allow the hose to migrate off the barb over time. Set new clamps immediately behind the raised bead on each spigot and tighten evenly, tight enough to seal but not enough to bite into the rubber. Where a self locking coupler is used, push until you hear the click and then tug hard to confirm engagement; that fitting takes no clamp.
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, letting you inspect both joints while they are clean and dry. Wipe them with a rag and look once more, then start the engine and check again at idle with the machine shaking. Finish with a short easy loop and a final inspection before the seat and panels return. If the machine still runs soft after a leak free replacement, the in tank filter and pump assembly is the logical next step, because a new hose does nothing for a restriction upstream of it.
