Changing the Fuel Line on a 2009 Rancher 420 4x4 With Power Steering (FM2)

The power steering version of the 2009 Rancher 420 4x4 shares its fuel system with the rest of the lineup, and that system is refreshingly simple. This is a carbureted machine: a petcock on the tank controls flow, gas reaches the carburetor by gravity with no pump involved, clamps hold the hose at both ends, and the float bowl has a drain screw so you can empty the carburetor before you open anything. Turn the valve off and the system is inert.

Why the Hose Hardens and Cracks

Rubber fuel line loses the plasticizers that keep it flexible over the years, and once they are gone the hose behaves more like plastic than rubber. Heat cycling off the single cylinder pushes it along, vibration from a chassis that spends its life on rough ground converts that stiffness into cracks, and riders in dry regions see the whole sequence compress because arid air pulls remaining moisture out of the wall from the outside in.

Ethanol-blended pump gas handles the interior. Alcohol attracts water and slowly attacks the inner liner, which is at its worst when the quad sits for a season with fuel standing in the line. The result is a hose that has hardened on the outside while softening and shedding material on the inside, feeding fine debris toward the carburetor. On a machine of this vintage, both processes have had well over a decade to work, so an original hose is due regardless of how it looks.

What a Failing Line Looks Like

  • A fuel puddle appearing under the frame after a night parked, always in the same spot
  • A gasoline smell that lingers in a closed shed even with the machine cold
  • Cracks, splits, or a chalky surface where the hose bends near a fitting
  • Dried fuel residue caking dust into a collar at the petcock or carburetor barb
  • Bogging on climbs, stumbling at part throttle, or lean running as though the tank were empty

Pinch the hose as a quick test. Healthy line flattens and rebounds instantly; a hose that crunches or holds its deformed shape is finished. Keep in mind that a line collapsed internally or packed with gum starves the engine without leaking a drop, so a machine that runs badly and stays dry can still have a hose problem.

Tools, Materials, and Ventilation

  • Fuel hose in the correct inside diameter for the 420, plus new clamps
  • Rubber or nitrile gloves and a generous supply of clean rags
  • Catch pan and an approved sealable container for the fuel you drain
  • Flat-blade screwdriver, small pliers, sockets for the seat and tank cover, and a sharp blade

Take the air seriously. Gasoline vapor is heavier than air and collects at floor level, which is exactly where your head goes when you reach the carburetor inlet. Push the machine outside or open the overhead door completely, clear the space of shop heaters, pilot lights, and anything that arcs, and let a warm engine cool before fuel goes near the header.

Draining and Removing the Original Hose

Turn the petcock to OFF and confirm it has actually stopped flow rather than assuming. Lift the seat and remove the plastic covering the tank so both the valve outlet and the hose run to the carburetor are exposed. Slide the pan into place, route the float bowl drain tube into your container, and back out the bowl drain screw to empty the carburetor before disconnecting anything — that keeps a cupful of gasoline off the cases.

Move both clamps well back from their fittings. Original hose is varnished to the barbs after this many years, so rotate it to break the bond instead of pulling hard. If a fitting still holds, slit the hose lengthwise with a razor and peel it away, which is far gentler than prying on the soft petcock spigot. Watch the routing as it comes free. The 4x4 driveline adds front differential and driveshaft hardware to clear, and the power steering unit sits up front as well, so keep the line in its original guides and away from that hardware when you reassemble.

Installing the New Line and Testing It

Cut the replacement to match the length of the old hose. Extra length only chafes on the frame or loops toward hot exhaust. Push each end fully onto its barb past the raised bead, working dry. A few seconds in hot water softens a stiff end enough to slide. Skip grease, oil, and silicone completely, since lubricant on a fuel fitting keeps the rubber from gripping and gives fuel a path to weep past the clamp. Fit the new clamps just behind the bead on each end and snug them evenly, firm but not biting in. Reseat the hose in every factory clip, then close the float bowl drain screw and confirm it is tight.

Turn the petcock to ON and let gravity fill the line while you watch both connections. Dry the joints with a clean rag, wait several minutes, and look again for any bead forming at a clamp. Start the engine, let it idle so vibration works on the fittings, and inspect a third time before you go anywhere, then take a short lap and check once more.

With the system already drained, this is the right moment to replace the inline fuel filter and inspect the small vent hose off the tank cap. A blocked vent starves a gravity feed exactly the way a bad hose does, and a filter packed with sediment reproduces the same bogging. Having that filter out in the open is a real advantage of the carbureted 420, since the fuel-injected Ranchers that came later put the filter inside the tank with the pump. Once the joints stay dry, reinstall the plastics and this 2009 Rancher is ready for work.
