Fuel Line Replacement on a 2009 Rancher 420 4x4 ES with Power Steering

The electric shift Rancher with power steering was built to make hard work easier, and it succeeds right up until a piece of aging rubber decides to quit. The 2009 model year brought programmed fuel injection to this platform, so the fuel hose you are about to service holds pressure from a pump inside the tank instead of feeding a carburetor by gravity. That distinction shapes every step of the job.

Where the Fuel Actually Travels

On this Rancher the tank sits under the seat, and the pump module drops in through the top of it with the strainer and filter element attached inside. What remains accessible is the delivery leg of hose between the tank outlet and the throttle body on the right side of the engine, and that section is pressurized whenever the pump has run. A carbureted quad from the era before this one gave the rider a petcock to close by hand and a float bowl drain screw to empty the last of the fuel. Neither exists here, so shutting off the supply is done by cutting power to the pump. Being a 4x4 with electric shift and power steering, the machine also carries a front differential, driveshaft, and steering assist unit, and the hose threads around that hardware with a clearance point or two that a two-wheel-drive model would not have.

Rubber, Heat, and Ethanol

Two separate processes shorten a hose's life. Externally, the additives that keep the rubber flexible migrate out of the wall over years of heat cycling until the hose is rigid and sometimes chalky on the surface. Once flexibility is gone, everyday chassis movement opens hairline cracks at the bends that deepen season by season. Dry, low-humidity country accelerates the hardening because there is little moisture in the air to keep the outer surface supple.

Internally, ethanol-blended pump gas works on the liner. The alcohol content holds water in suspension and slowly degrades the inner wall, and gasoline that stands in the hose during long parked stretches leaves gum and varnish behind. Because you can only inspect the outside, a hose on a machine this old is a fair candidate for replacement even when it looks acceptable.

Symptoms You Should Not Ride Through

  • A gasoline smell around the seat and tank that lingers, loudest just after shutdown
  • A drip trail, damp shadow, or puddle beneath the right side of the engine
  • Cracking, a hardened section, or a chalky feel when you flex the hose by hand
  • Dust caked in a ring at a fitting, left behind by fuel that seeped and evaporated
  • Bogging on climbs, hesitation as the throttle opens, or fuel-starved running with a full tank

Pressure changes how a leak presents itself. A gravity-fed carbureted quad drips when its hose fails, while an injected machine can atomize the escaping fuel into a mist that evaporates before it lands. Strong odor with a clean floor is still a legitimate finding.

Laying Out Tools and Making the Air Safe

  • Nitrile or rubber gloves and eye protection
  • Hose rated for injection pressure and matched to the original inside diameter
  • A sealed metal or fuel-rated container plus a funnel
  • New clamps in the correct style, and a release tool if the fitting uses a locking quick-connect
  • Line-clamping pliers, filling the role the missing petcock would have played
  • Sockets and drivers for the seat and panels, a razor knife, and plenty of rags

Gasoline vapor is heavier than air, which means it sinks and gathers along the floor rather than escaping through a window above your head. Pilot lights, water heater burners, chargers, and dropped hot lamps all sit at that level. Take the quad outside if the weather permits, and if it does not, open the shop door all the way, remove every ignition source from the space, and get the used rags out of the building when the job is over.

Breaking the Old Connections

Begin with the pressure. Pull the fuel pump fuse, run the engine until it stalls out on its own, turn the key off, and disconnect the negative battery cable so nothing can energize the pump while the line is open. Remove the seat and any panel obstructing the tank outlet, then follow the hose down to its lower fitting.

Get a catch pan underneath and lay a rag over the joint before you break it, since fuel remains in the hose after pressure is relieved. Slide worm-gear or spring clamps well back along the hose instead of fighting them at the fitting. A quick-connect coupler releases when both tabs are depressed squarely and it is pulled straight off, and on a machine this age, levering sideways is a reliable way to crack the collar. Varnish usually bonds old hose to its barb, so twist gently to free it, or slit the hose lengthwise and peel it away rather than damaging the fitting underneath. Note the routing, each retaining clip, and how the hose clears the front driveline and steering hardware before the old piece leaves the chassis.

Assembling the New Hose

Cut the replacement to the same length as the original. A long hose finds a hot or abrasive surface to rest against, and a short one keeps standing tension on both fittings whenever the engine moves. Push each end fully onto its barb until it bottoms against the shoulder, and assemble dry. Grease, oil, and silicone spray must not touch a fuel fitting, because a lubricant film on the sealing surface hands pressurized gasoline a path out from under the clamp, and that mistake shows up as a weep days after the repair looked complete. Hot water for a few seconds is the right way to soften a stiff hose end.

Position each clamp just behind the raised bead on its fitting and tighten evenly to snug rather than crushed. Where the tank side uses a self-locking quick-connect, push until it clicks and confirm the latch with a firm pull instead of adding a clamp. Return the hose to every original guide and check clearance to the exhaust with the bars swept lock to lock.

Pressure, Inspection, and the Filter Question

Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. The pump runs briefly with each cycle and loads the line with pressure, which is exactly the condition you want while both fittings are still clean enough to show a fresh wet mark. Inspect with a light, wipe them down, and inspect again. Then start the engine, check at idle, blip the throttle, and check once more. Give it several minutes of leak-free running before the bodywork returns.

One last thing to keep straight on this platform: the fuel filter is part of the pump assembly inside the tank, not an inline element on the hose you just replaced. Fresh hose ends leaks and restores a collapsed section, but a restricted in-tank filter causes the same lean, bogging complaints. If those symptoms outlive the repair, that module is the next place to look.
