Most of the difficulty in this job has nothing to do with the hose. It comes from the plastics, the seat, and the crowded space around the front of a four wheel drive chassis. Once the 2009 Rancher 420 4x4 ES is opened up and you can actually see the petcock and the carburetor inlet at the same time, the hose itself changes in a couple of minutes. Plan the access and the rest follows.
Mapping the Line Before You Open Anything
Fuel on this Rancher leaves the tank through a manual fuel valve, drops down a short section of rubber hose, and enters the carburetor inlet. The whole run is visible once the seat and the panels covering the tank are off. Trace it with a flashlight and note every clip, guide, and clearance point along the way, and take a photo or two.
Being a 4x4 means the front differential and driveshaft occupy space that a two wheel drive quad leaves open, and the electric shift hardware adds its own wiring near the engine. The line takes a slightly longer, more sheltered path around that structure. It is not difficult, but it is easy to reinstall a hose outside a guide it originally passed through and end up with it resting against something hot or moving.
Carbureted, Which Simplifies Everything
The 2009 Rancher 420 is a carbureted machine, and that shapes the procedure in three helpful ways. The petcock is a genuine shutoff instead of a decoration. The hose carries no pump pressure, so the only fuel you are dealing with is what already sits in it. And the carburetor has a float bowl drain screw, so the bowl empties into your container instead of down the frame rail.
The fuel injected Ranchers that came later on this platform are a different animal at every one of those points. They have no petcock, so the line has to be pinched with clamping pliers or the pump circuit shut down and bled before a fitting is opened. Their filter sits inside the tank as part of the pump assembly rather than inline, and the tank end frequently uses a self locking quick connect coupler that needs no clamp at all. Recognizing which camp your machine falls into keeps you from buying tools you will never use.
Why Hose That Looks Fine Is Not
Rubber fuel line depends on plasticizers to stay pliable, and years of heat cycling off the 420 single steadily drives them out. As the compound stiffens it stops conforming to the barb underneath the clamp, and a joint that held for a decade starts to weep with no crack visible anywhere. Dry climate use speeds this up in a way riders notice, because low humidity pulls moisture out of the hose wall and hardens the jacket well before the hours would suggest.
Ethanol blended pump gas comes at the same hose from the inside, drawing in water and slowly attacking the inner liner while leaving gum behind during any period the machine sits unused with fuel in it. So you can have a line that is glassy on the outside, degraded on the inside, and unremarkable to look at. On a quad this old, age by itself is reason enough.
Symptoms Worth Chasing Down
- Gasoline odor that hangs around the machine long after it is parked
- A damp patch or small puddle under the tank area or on the skid plate
- Hairline cracks, chalky gray surface texture, or a stiff section that crackles when flexed
- A ring of dirt stuck at a fitting, which means fuel has been seeping and drying there
- Bogging under load, a stumble off idle, or an engine acting starved with plenty of fuel in the tank
Do not dismiss the running complaints. A partially restricted or internally collapsing hose leans the mixture out exactly like a starved supply, and a hardworking air cooled single does not tolerate that indefinitely.
Gear on the Bench and Air in the Shop
You need nitrile or rubber gloves, replacement hose in the correct inside diameter, a set of fresh clamps, an approved container with a funnel for drained fuel, needle nose pliers, a hose pick, a sharp razor, a flat blade screwdriver for the float bowl drain, sockets for the seat and tank plastics, and more rags than you think.
Ventilation deserves a real mention. Gasoline vapor is heavier than air and settles at floor level, which is exactly where you will be lying while you work. Roll the machine outside or open the door all the way rather than trusting a window overhead. Disconnect the battery negative terminal, keep heaters, grinders, and flames entirely away, and keep the fuel container capped whenever you are not pouring into it.
Removing the Old Hose
Turn the petcock off and give it a moment. With the seat and plastics already removed, slide the container under the carburetor, back out the float bowl drain screw, and let the bowl empty through the drain tube. Lay a rag beneath the first fitting you plan to open, because closing the valve does not empty the hose.
Move each clamp well back along the hose before touching the joint. Twist the hose on the barb to break the varnish grip rather than hauling straight back on it. If an end has hardened onto the fitting, slit it lengthwise with the razor and peel it off; a new hose costs a fraction of a cracked carburetor inlet or a bent petcock spigot. Work the old line out of its guides and past the driveline the same way it went in.
Installation and the Leak Check That Matters
Trim the replacement to match the original exactly. A long piece chafes on the frame or gets caught by the steering, and a short one pulls at both barbs every time the chassis moves. Push each end on dry until it bottoms against the shoulder of the fitting. Keep grease, oil, and silicone spray away from the sealing surfaces entirely, since a lubricated barb is where slow leaks are born. A few seconds in hot water softens a stubborn end enough to seat.
Fit the new clamps behind the raised bead on each barb and tighten evenly, firm but not crushing. Return the line to its original guides so it clears exhaust heat and the front driveshaft with no kinks. Close the bowl drain, open the petcock, and let gravity do the first test for two full minutes with the engine off. Wipe both joints with a dry rag and inspect the rag rather than squinting at the fitting. Then start the engine, let it idle and warm, and check again while vibration works on the connections. Panels and seat go back on after the repair has proven dry, and give it one more look after your first ride out.
