Fuel Line Replacement for the 2009 Honda Rancher 420 4x4 AT with Power Steering

A 2009 Rancher 420 4x4 AT with power steering is now well past the age where original fuel hose should still be in service. This was the model year the automatic Rancher arrived with programmed fuel injection, so the machine in your shop has no petcock beneath the tank and no carburetor float bowl to drain. What it does have is a length of hose that has spent more than a decade holding pressurized gasoline next to a hot engine.
Why Fifteen Year Old Hose Is Living on Borrowed Time
Fuel hose does not wear out so much as it dries out. The compounds blended into the rubber to keep it flexible slowly migrate out of the wall, sped along by every heat cycle the 420cc engine puts through the engine bay. A hose that was soft and springy when the quad was new becomes rigid, sometimes glassy, and finally cracks along the outer surface when the frame flexes underneath it. Dry, low-humidity country makes this happen faster, because there is little moisture in the air to keep the surface supple.
Ethanol-blended pump gas contributes from the inside. Alcohol in the blend carries water into the fuel and works on the inner liner, and any stretch of time where the quad sits with fuel standing in the line gives that process room to leave gum and varnish behind. On a machine of this vintage the safe assumption is that the hose is due regardless of how it looks from a foot away.
Clues Your Line Is on the Way Out
- A steady gasoline odor around the seat and tank area, worst in the first minutes after shutdown
- Fuel staining, a damp patch, or an outright puddle beneath the right side of the engine
- Cracks, hardness, or a chalky texture when you flex the hose between your fingers
- Dust glued in a ring at a fitting, the residue of a slow weep that keeps evaporating
- Bogging under load, hesitation off the bottom, or the engine acting like it is running out of fuel with a full tank
Injected quads can conceal small leaks better than carbureted ones. On a gravity-fed carbureted machine, a breach in the hose eventually drips because there is nothing to atomize the fuel. Here, pressure turns a pinhole leak into a fine mist that evaporates on its way down, so trust the smell even when the floor looks clean.
Setting Up and Handling Fuel Sensibly
- Rubber or nitrile gloves and safety glasses
- Replacement hose rated for injection pressure, matched to the original inside diameter
- A sealed fuel-rated container and a funnel
- New clamps in the correct style, plus a release tool if your fitting uses a locking quick-connect collar
- Line-clamping pliers, which fill the role the missing petcock would otherwise play
- Hand tools for the seat and side panels, a razor knife, and plenty of rags
The ventilation note here is not filler. Gasoline vapor is heavier than air, drifts downward, and gathers along the floor where a furnace pilot, a battery charger, or a dropped incandescent bulb can set it off. Get the quad outside if the weather allows, and if it does not, open the door fully and clear every ignition source out of the space before you break the first joint.
Working the Old Line Free
Relieve pressure as the very first action. Remove the fuel pump fuse, run the engine until it stalls on its own, shut the key off, then disconnect the negative battery cable so the pump cannot energize while the circuit is open. Take the seat off and remove the panels blocking the tank outlet and the run of hose heading toward the throttle body.
Get a catch pan underneath and cover the joint with a rag before you open it, because a depressurized hose still holds fuel. Slide clamps back along the hose rather than fighting them at the fitting. Quick-connect couplers come apart by pressing both tabs evenly and pulling straight; on a machine this age, prying sideways is a reliable way to crack a brittle collar. Break the varnish bond at the barb with a gentle twist, or slit the hose lengthwise and peel it away if it refuses to move. Because this is a 4x4 chassis, the hose passes closer to front driveline hardware and threads through additional frame clearance points that a two-wheel-drive Rancher does not have, and the power steering unit adds one more thing to reach around at the front of the machine. Note the routing carefully before the old hose is out of the chassis.
Putting the New Hose On Properly
Measure the replacement against the old piece and cut it the same length. Extra hose will lean on a frame rail or drift toward the exhaust, and a short piece pulls at its fittings every time the engine moves on its mounts. Push each end fully onto its barb until it seats, working dry the whole time. Keep grease, oil, and silicone spray away from fuel fittings entirely; a lubricant film on the sealing surface gives pressurized gasoline a route out from under the clamp, and that mistake usually reveals itself several rides later. Warm water is the correct way to soften a stiff hose end.
Set the clamps just behind the raised bead on each fitting and tighten them evenly to snug. If the tank end uses a self-locking quick-connect, push it home until it clicks and verify with a firm tug instead of adding a clamp the joint was never designed for. Route the hose through its original guides and confirm it clears the exhaust, the front driveshaft area, and the steering components with the bars swept lock to lock.
Proving the Repair and a Note on the Filter
Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off four or five times without cranking. The pump runs briefly each cycle and loads the line with pressure, which is precisely the condition you want while both fittings are still clean enough to reveal a fresh wet spot. Inspect with a light, wipe the joints down, and inspect again. Start the engine, check at idle, blip the throttle, and check once more before reinstalling the plastics.
Keep one platform detail in mind as you finish. The fuel filter on this injected Rancher is built into the pump module inside the tank rather than sitting inline where you could swap it in minutes. Replacing the hose stops leaks and restores a collapsed section, but it does not improve flow through a filter that has been collecting debris since 2009. If the quad still feels lean or bogs after a dry, properly clamped installation, the in-tank assembly is where to look next.
