A 2009 Rancher 420 4x4 AT is a genuinely useful machine that has now had plenty of time to age its rubber. The fuel hose is the part that quietly reaches the end of its life while everything else keeps working. This model came with programmed fuel injection rather than a carburetor, which means the hose in question holds pressure, has no petcock to shut it off, and demands a specific approach.
Sizing Up the Job on a 4x4 Automatic
The tank on this Rancher sits under the seat, and the pump module installs through the top of it with the strainer and filter attached. That leaves one serviceable length of hose: the delivery leg from the tank outlet to the throttle body on the engine's right side. Because the pump is electric, cutting off the fuel supply is an electrical job, not a matter of rotating a valve the way it was on the carbureted utility quads that came before. Add in the front differential, driveshaft, and automatic transmission hardware of a 4x4 chassis, and the hose has a slightly busier path than it would on a two-wheel-drive machine, with an extra clearance point or two to work around when the new piece goes in.
The Aging Process No Owner Can See
Fuel hose fails from both surfaces at once, and neither is visible from the saddle. On the outer wall, the compounds that keep the rubber flexible migrate out over years of heat cycling until the hose is stiff and occasionally chalky. Once it loses its ability to flex, ordinary chassis movement starts opening hairline cracks that deepen with time. Arid climates make this arrive sooner, since dry air draws moisture out of the outer surface.
On the inner wall, ethanol-blended pump gas is the problem. Alcohol in the blend carries water into the fuel and slowly attacks the liner, and gasoline left standing during long parked stretches leaves gum and varnish deposits behind. The two processes are independent, which is why a hose can be hardening outside while it degrades inside and still look acceptable at a glance.
Field Checks That Confirm a Bad Hose
- Gasoline odor lingering around the seat and tank, loudest just after shutdown
- A drip, damp film, or puddle under the right side of the engine after the quad has been parked
- Cracks, hardness, or a chalky surface when you flex the hose by hand
- A ring of dust cemented to a fitting where fuel has been seeping and evaporating
- Bogging on a climb, hesitation off idle, or a starved feel with a full tank
Injected machines can hide a small leak that a gravity-fed carbureted quad would have advertised with a steady drip. Pressure atomizes escaping fuel, and the mist often evaporates before it reaches the floor, so treat a persistent smell as a legitimate finding.
Everything You Need Within Arm's Reach
- Nitrile or rubber gloves and eye protection
- Hose rated for injection pressure and matched to the original inside diameter
- A sealed metal or fuel-rated container plus a funnel
- New clamps of the correct style, and a release tool if your fitting uses a locking quick-connect
- Line-clamping pliers, which do the job the absent petcock would have done
- Sockets and drivers for the seat and panels, a razor knife, and a generous pile of rags
Gasoline handling deserves a real note here. Vapor from an open fuel line is heavier than air, so it drifts down and gathers across the floor where furnace pilots, water heater burners, chargers, and dropped work lights sit. Do this outdoors if the weather cooperates. In a shop, put the door all the way up, remove anything that can spark or flame, and keep the catch container capped between pours.
Cutting the Old Line Loose
Relieve pressure before you touch a fitting. Pull the fuel pump fuse, run the engine until it stalls out on its own, switch the key off, then disconnect the negative battery cable so the pump cannot energize while the line is open. Remove the seat and any panel standing between you and the tank outlet.
Slide a catch pan under the work area and lay a rag across the joint you plan to break, since a depressurized hose still carries fuel. Walk worm-gear or spring clamps well back along the hose before disturbing the fitting itself. A quick-connect coupler releases when both tabs are pressed squarely and it is pulled straight off, and levering a fifteen-year-old collar sideways is how those break. Varnish commonly bonds old hose to its barb, so twist gently to free it, or slit the hose lengthwise and peel it away rather than damaging the fitting underneath. Note the routing, the clips, and how the hose passes the front driveline before the old piece is out of the frame.
Building the New Joint So It Stays Dry
Cut the replacement to the same length as the original. A hose left long finds something hot or sharp to lean against, and one cut short pulls at both ends every time the engine rocks. Push each end fully onto its barb until it bottoms against the shoulder, and keep everything dry. Grease, oil, and silicone spray belong nowhere near a fuel fitting, because a film of lubricant on the sealing surface gives pressurized gasoline a path out from under the clamp, and that shows up as a weep days after the repair looked perfect. Warm water softens a stubborn hose end.
Place the new clamps just behind the raised bead on each fitting and tighten them evenly to snug rather than crushed. If the tank side uses a self-locking quick-connect, push until it clicks and confirm with a firm pull; that joint needs no clamp. Thread the hose back through every factory guide and check clearance to the exhaust and the front driveshaft area.
Last Look Before the Seat Goes Back
Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. The pump runs briefly each cycle and pressurizes the line, giving you the best possible conditions for finding a joint that has not sealed while both fittings are still clean. Inspect with a light, wipe them dry, and inspect once more. Start the engine, check at idle, blip the throttle, and check again before the plastics and seat return.
One more thing about this platform. The fuel filter is part of the pump assembly inside the tank rather than an inline piece on the hose you just changed. New hose ends a leak and cures a collapsed section, but a restricted filter produces the same lean, bogging symptoms. If the machine still feels starved after a dry, correctly clamped installation, that in-tank module is the next thing to investigate.
