A 2009 Outlander MAX 800R XT that suddenly acts like it is low on fuel with half a tank showing, or greets you with a gasoline smell in the garage, is asking for attention at the hose. This machine is fuel injected rather than carbureted, so a pump inside the tank pressurizes the line and there is no petcock anywhere to shut off flow.

Catching the Problem Before the Trail Does

Get a light on the machine and work through the evidence:

  • Fuel wetness or a dried stain on the skid plate and the ground beneath the quad
  • A gasoline odor that is strongest in the minutes following shutdown, with pressure still in the circuit
  • Hairline cracks or a chalky gray surface on the hose, worst where it bends
  • A stretch of line that feels hard and glassy instead of springy when squeezed
  • A ring of dirt stuck in dried fuel residue at either fitting
  • Bogging on climbs, hesitation under sudden throttle, or lean surging at higher rpm

Keep in mind that this platform hides leaks. With no carburetor and no float bowl to overflow, escaping fuel usually atomizes off a warm V-twin and evaporates before a drop lands, so a clean floor proves nothing. Use your nose and your hands.

The Reason a Hose This Old Gives Up

Two mechanisms run in parallel. Heat cycling from the engine drives the plasticizers out of the rubber compound, leaving a hose that is stiff and shiny rather than pliable, and once it stops flexing with the chassis the bends begin to split. Dry, low-humidity climates hurry this along, wicking moisture out of the hose wall and hardening it from the outside inward.

Ethanol takes care of the inside. Blended pump gas absorbs water, and fuel that sits in the line through a long off season gums and softens the inner liner. Neither process is reliably visible, which is why a hose on a machine over fifteen years old is worth replacing on age alone. A carbureted quad would at least catch the fallout in a drainable float bowl, while the injected 800R XT routes it toward the pump screen and injector.

Gathering Tools and Setting Up Safely

Have this ready before anything comes apart:

  • Nitrile gloves and safety glasses
  • A low drain pan and a sealed, approved container for recovered gasoline
  • Replacement hose rated for injection pressure and matched to the original inside diameter
  • Line-clamping pliers, your only means of stopping flow without a petcock
  • Fresh clamps in the original style, plus a quick-connect release tool if the tank fitting uses a locking coupler
  • Sockets and drivers for the seat and plastics, a razor knife, and a stack of rags

Ventilation is the safety point that genuinely counts. Gasoline vapor is heavier than air and pools along the floor, so open the overhead door or move the machine outside instead of trusting a window, and pull chargers, heaters, and pilot-light appliances out of the area first. The XT trim's winch and its wiring sit up front; keep that circuit dead by leaving the battery disconnected while you work.

Taking the Line Off

Depressurize before disassembly. Pull the fuel pump fuse, crank the engine until it stalls, turn the key off, then disconnect the negative battery cable. Remove the seat and whatever bodywork blocks the hose run from the tank fitting forward to the throttle body. Slide the drain pan under the area and lay a rag over the joint you open first, because a line with no pressure still holds fuel.

Slide clamps back along the hose before disturbing the connection. Quick-connect couplers release when both tabs are depressed squarely and the body is pulled straight off, and a fifteen-year-old plastic collar will crack if levered sideways. Break a varnish bond with a gentle twist on the barb, and if the hose is truly seized, slit it lengthwise and peel it away rather than forcing the fitting.

Photograph the routing before the old line is out. This 4x4 chassis carries a front differential and additional crossmembers, so the hose follows a specific path that keeps it clear of driveline hardware and exhaust heat, and reproducing that path is part of the repair.

Installing and Sealing the Replacement

Cut the new hose to match the original length. Extra slack drifts toward abrasive edges, and a short piece keeps both fittings under tension whenever the frame flexes. Seat each end fully onto its barb, right up to the shoulder, and assemble dry. Grease, oil, and silicone spray stay away from fuel fittings, because a lubricant film on a sealing surface is exactly what pressurized gasoline needs to creep past a clamp. Soften a stiff hose end in hot water for a few seconds instead.

Position new clamps just behind the raised bead on each fitting and tighten them evenly, snug without cutting the rubber. If a self-locking quick-connect handles the tank side, push until it clicks and pull firmly to confirm it latched, leaving it clamp free. Reroute the hose through every original clip so nothing hangs loose.

Leak Check and Final Notes

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle primes the pump and brings the new hose up to pressure, letting you inspect both joints while the surrounding surfaces are dry. Wipe them, look and feel for beading, then start the V-twin and check once more at idle as heat and vibration enter the picture. Plastics go back only after the connections stay dry.

Keep one platform detail in mind: the fuel filter on this injected Outlander is built into the in-tank pump assembly rather than sitting inline where you could change it during the same job. A fresh hose does nothing for a restricted filter, so if the MAX 800R XT still runs lean after a clean install, that assembly is the next thing to examine.
