Fuel Line Replacement Guide for the 2009 Can-Am Outlander MAX 800R

Buying the right hose is where this job succeeds or fails. A 2009 Outlander MAX 800R runs a fuel-injected Rotax V-twin, which means the line you are replacing carries pressurized fuel from a pump inside the tank, not a lazy gravity flow from a petcock. Soft low-pressure tubing meant for a carbureted machine will balloon, weep, or blow off entirely on this system, so start at the parts counter and work backward.

Picking Hose That Belongs on an Injected Machine

Two specifications matter. First, the hose must be rated for fuel injection pressure rather than general carburetor service. Second, the inside diameter has to match the original exactly, since an oversized hose will not seal against the barb no matter how hard you crank the clamp and an undersized one distorts as it stretches over the fitting. Buy fresh clamps of the same style that comes off, and inspect the tank-side fitting before you shop; some injected Outlanders use a self-locking plastic quick-connect there that takes no clamp and may require a small release tool to separate.

Why the Original Line Gave Up

Rubber fuel hose is a wear item. Plasticizers keep it pliable, and repeated heat cycling from the 800R twin cooks them out over the years until the hose feels closer to hard plastic than rubber. It stops flexing with the frame, and cracks appear at the tightest bends. Arid climates hurry this along, since dry air wicks moisture out of the hose wall and hardens it from the surface inward.

Ethanol handles the other side. E10 attracts water, and fuel sitting in the line through a long off season gums and softens the inner liner while the exterior continues to embrittle. Neither condition is reliably visible, which is why a hose on a machine of this vintage is worth replacing on age alone rather than waiting for proof. A carbureted quad would at least trap the resulting debris in a drainable float bowl; here it heads for the pump screen and injector.

Signals the Hose Is Done

These are the giveaways:

  • Fuel collecting on the skid plate or staining the ground beneath the machine
  • A gasoline smell around the tank, most noticeable in the minutes after shutdown while the circuit holds pressure
  • Visible checking, a chalky film, or a section that will not compress under your fingers
  • Grit stuck in a damp ring at a fitting, the fingerprint of a slow weep
  • Bogging under load, throttle hesitation, or lean surging at higher rpm

Keep in mind that pressurized fuel escaping a joint often evaporates off a warm engine before it drips. On this machine the absence of a puddle does not clear the hose, so trust a persistent fuel odor and inspect by hand.

Setup, Safety, and the Rest of the Kit

Beyond hose and clamps, gather nitrile gloves, eye protection, a shallow drain pan, a sealed approved fuel container, line-clamping pliers, a razor knife, rags, and the sockets needed to pull the seat and side panels. The clamping pliers deserve special mention: with no petcock on this model, pinching the hose is your only way to stop flow once the tank side is open.

Give the ventilation question a real answer before starting. Gasoline vapor is heavier than air and settles at floor level, where a high window does nothing for it. Open the overhead door, or better yet work outside, and clear the area of shop heaters, chargers, and anything with a pilot light. Gloves matter too, since gasoline strips the natural oils out of skin quickly.

Removing the Old Hose

Depressurize first: pull the fuel pump fuse, crank until the engine dies, shut the key off, and disconnect the negative battery cable. Remove the seat and whatever plastics hide the hose run between tank outlet and throttle body. Slide the drain pan beneath and drape a rag over the first joint, because a line with no pressure still holds fuel.

Work each clamp back along the hose before touching the fitting. Quick-connects come apart with even tab pressure and a straight pull, never a sideways lever, because aged plastic collars split. Break a varnished hose loose with a slow twist on the barb, and if it stays fused, slit it lengthwise and peel it away rather than risking a bent or scored fitting.

Photograph the routing as you go. The MAX 800R is a 4x4, and the front differential plus its crossmembers narrow the available path, so the line runs a specific route that keeps it away from the driveline and exhaust heat. That path is part of what you are reinstalling.

Fitting and Sealing the New Line

Cut the replacement to the exact length of the original. Slack invites chafing; a short piece pulls at its fittings whenever the chassis flexes. Seat each end fully onto its barb, all the way to the shoulder, and assemble dry. Never grease, oil, or spray a fuel fitting, because any lubricant film becomes the path pressurized gasoline uses to creep past the seal. A few seconds in hot water softens a stiff hose end if it fights you.

Place fresh clamps just inboard of the bead on each fitting and tighten them evenly. If a self-locking quick-connect handles the tank side, push until it clicks, tug hard to confirm it latched, and add nothing else. Reroute the hose through every original clip before bodywork goes back.

The Leak Check That Ends the Job

Refit the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. The pump primes each time, pressurizing the line so you can study both joints while the metal is dry and clean. Wipe, inspect, then start the engine and check once more at idle as heat and vibration build. Reinstall panels only after the connections have stayed dry through several minutes of running.

One caveat about filtration on this generation of Outlander: the filter lives inside the tank as part of the pump assembly rather than sitting inline where a carbureted machine would carry a serviceable element. If the 800R still stumbles or leans out after a leak-free hose replacement, look to that in-tank module next rather than second-guessing your new line.
