Fuel Line Replacement on a 2009 Can-Am Outlander MAX 650 XT

A soft rubber hose is the weakest part of an otherwise stout machine, and the 2009 Outlander MAX 650 XT is no exception. The Rotax V–twin in this two–up utility quad is fed by electronic fuel injection, so there is no petcock tucked under the tank and no gravity feed to interrupt. Fuel arrives at the throttle body under pump pressure through a line that has now spent well over a decade absorbing heat, vibration, and whatever fuel you happened to put in the tank. Replacing that hose is straightforward work for an intermediate home mechanic once you understand how the pressurized side of the system behaves.

Symptoms That Should Send You Looking

Most owners discover a bad line by smell or by a stain rather than by a breakdown. Keep an eye out for the following on your MAX 650 XT:

  • A damp patch or small puddle of gasoline on the skid plate or garage floor beneath the tank area
  • A raw fuel odor that lingers around the machine after shutdown, when residual pressure is still trying to escape
  • Hairline surface cracks, a chalky grey cast, or a section of hose that feels stiff instead of springy when pinched
  • Bogging under load, a stumble when you roll into the throttle, or symptoms that mimic an almost–empty tank
  • A ring of caked dirt at a fitting, which is what dried fuel seepage looks like after a few rides

A pinhole on a pressurized EFI line often mists rather than drips, so it can starve the engine without ever leaving evidence on the floor. Treat a persistent fuel smell as real even when you cannot find a wet spot.

Why the Rubber Stops Doing Its Job

Fuel hose ages from both sides at once. The outer wall loses the plasticizers that keep it flexible, and each heat cycle from the V–twin bakes a little more of that flexibility out. Owners in arid regions notice this sooner because low humidity accelerates the drying, leaving hose that has gone glassy enough to split when flexed during other service work.

The inside faces a different attacker. Ethanol–blended pump gas pulls moisture out of the air, and when a MAX 650 XT sits unridden for a season with fuel in the system, that mixture slowly breaks down the hose liner and leaves gum behind. The result is a line that looks presentable on the outside while shedding material toward the injectors. On a 2009 machine, calendar age alone justifies replacement even if nothing looks wrong yet.

Gather Parts and Tools First

Set everything out before you open a fitting, because you do not want to walk away from a dripping hose:

  • Nitrile or rubber gloves and eye protection
  • Replacement hose rated for fuel–injection pressure in the same inside diameter as the original, not thin–wall carburetor hose
  • Fresh clamps matched to what your machine uses, plus a pick or small screwdriver for spring clips
  • Line–clamping pliers to pinch off any low–pressure section, since this model has no fuel valve to close
  • An approved metal or plastic container for captured fuel and a pile of shop rags
  • Basic sockets and drivers for the seat latch, side panels, and any tank straps you need to loosen

Do this work outside or with the door fully open. Gasoline vapor is heavier than air and settles at floor level, so a fan moving air low across the workspace does far more good than an open window overhead. No smoking, no grinder sparks, and keep the trickle charger unplugged.

Relieving Pressure and Freeing the Old Hose

Start by killing the pump. Pull the fuel pump fuse or relay, then crank the engine for a couple of seconds until it stalls or refuses to fire. Switch the key off and disconnect the negative battery cable. Remove the seat and the plastic panels covering the tank so you can see the full run of hose from the tank fitting back to the throttle body.

Slide a drain pan under the work area and drape a rag over the first joint you open, since even a depressurized line holds fuel. Push clamps well back along the hose before disturbing the fitting. If your XT uses a locking quick–connect coupler at the tank, squeeze both tabs evenly and pull straight off without twisting sideways; aged plastic collars snap if you pry on them. When old hose has varnished itself onto a barb, slit it lengthwise with a blade and peel it away rather than wrenching the fitting.

Photograph the routing before the hose is fully out. The MAX 650 XT is a 4x4 chassis, so the line passes additional frame structure and front driveline hardware that a two–wheel–drive quad does not carry, and the original clips exist to keep it away from both.

Fitting the New Line Dry

Cut the replacement to the same length as the old piece. Extra hose sags into moving parts or chafes on frame edges, and a short piece pulls on its fittings every time the chassis flexes. Push each end fully onto its barb until it seats against the shoulder, and install it dry. Grease, oil, or spray lubricant on a fitting gives pressurized fuel a slick path to creep past the seal, so leave all of it in the cabinet. Softening a stubborn hose end in hot water for a minute makes it slide on without help.

Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug enough to hold without crushing the hose. Where a self–locking quick–connect is used, push until you hear the click, then pull firmly to confirm it has latched; that style of coupler needs no clamp at all. Route the finished hose back through every original clip and guide so it stays clear of exhaust heat and the front differential area.

Confirming the Repair Before You Load Up

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the circuit, which lets you inspect the connections while the machine is still dry and quiet. Wipe both joints with a clean rag, then look for beading or seepage. Start the engine, let it idle, and check once more with the hose under real running pressure before the plastics go back on.

One last note specific to injected Outlanders: the fuel filter lives inside the tank as part of the pump module rather than sitting inline where you can reach it. A new hose will not cure a restricted filter, so if the 650 still stumbles for fuel after a clean, leak–free installation, the in–tank assembly is the next thing to investigate.
