The first move on this job is not loosening a clamp. On a 2009 Outlander MAX 500 XT, the Rotax 500 V-twin is fuel injected and the supply hose is charged by a pump sitting inside the tank, which means the line stays pressurized after you shut the engine off. Opening a fitting before you deal with that pressure is how you end up with gasoline on your forearms and across the shop floor.
Bleeding the System Down Before You Start
There is no petcock on this Outlander, so the shutoff has to be electrical. Locate the fuel pump fuse and pull it, then crank the engine and let it run until it stumbles and quits on its own. That consumes the pressure held in the line. Turn the key off and disconnect the negative battery cable so nothing can wake the pump while your hands are in the fuel path.
Even with pressure gone, the hose is still full of liquid fuel. Set a catch pan under the tank area and keep a rag draped over whichever fitting you open first. If you need to isolate a section without draining the tank, line-clamping pliers pinch the hose closed safely; standard pliers or vise grips will crush and ruin it.
Gear and a Word About Gasoline
- Nitrile or rubber gloves and eye protection
- A shallow catch pan plus a sealed, fuel-rated container for what you collect
- Injection-rated replacement hose in the original inside diameter
- New clamps of the correct style, or a quick-disconnect release tool if a locking coupler is fitted
- Line-clamping pliers, standing in for the fuel valve this machine does not have
- Sockets and drivers for the seat, rack, and side panels, a razor blade, and plenty of rags
Gasoline vapor behaves nothing like the fumes from a can of solvent. It is heavier than air, it flows downhill, and it pools where you cannot see or smell it well. Ventilate at floor level by working outdoors or with the shop wide open, shut down any appliance with a standing flame, skip the drop light with a hot bulb, and set a fire extinguisher within arm's reach before the first fitting comes loose.
Why the Hose Is Due Anyway
Even without a visible failure, a hose on a 2009 machine has earned replacement. Years of heat cycling from the V-twin drive plasticizers out of the rubber and leave the wall hard. Frame flex over rough ground then works cracks into that hardened surface until one of them finds its way through. Owners in dry inland climates see this arrive early, because low humidity pulls residual moisture from the hose wall and accelerates the stiffening.
The inside of the hose has its own problem. Ethanol-blended gas draws in moisture, and fuel that sits for weeks at a time slowly chews at the inner liner, softening it and releasing debris downstream toward the injectors. The hose ends up brittle on the outside and degrading on the inside, which is exactly the condition that lets a line let go without much warning.
Symptoms That Point at the Line
Before or after the swap, know what a failing hose looks like on this platform:
- A wet patch or puddle beneath the machine once it has been parked a while
- A persistent fuel smell around the tank that does not fade
- Cracking, glazing, or a hard section anywhere along the hose
- Dirt caked into a ring at a fitting where fuel has seeped and dried
- Bogging under load, a lean stumble, or the engine acting fuel-starved with a full tank
Note that a pressurized leak may never leave a drop on the ground, since escaping fuel atomizes. Smell counts as evidence here.
Removal and Routing Notes
With the seat and side panels off, expose both ends of the run. Push clamps well back along the hose before you touch the joint. On a locking quick-connect, press the tabs evenly and pull the coupler straight off the nipple; sideways pressure cracks collars that have spent years in weather and mud. Where old hose has varnished itself to a barb, twist gently to break the bond, and if it will not release, slit it lengthwise with a blade and peel it away instead of prying at the fitting.
Pay attention to how the hose lies in the chassis. This XT is a selectable 4x4, and with the front differential and its associated hardware occupying space up front, the supply line follows a slightly longer path with extra clips and clearance points than a two-wheel-drive quad requires. Photograph each one before the old hose is fully out.
Installing, Sealing, and Confirming
Cut the new hose to the original length. Extra length is not insurance; it is something to chafe on the frame or foul the steering. Slide each end fully onto its barb past the bead, working completely dry. No grease, no oil, no silicone spray anywhere near a sealing surface — lubricant gives pressurized fuel a channel to escape from beneath a clamp. A quick dunk of the hose end in hot water softens it enough to seat without help.
Fit new clamps just behind the bead and snug them evenly rather than crushing the rubber. A self-locking quick-connect gets no clamp; push it until the collar clicks and tug to verify. Restore the hose to its factory clips so it stays clear of exhaust and driveline.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking so the pump pressurizes the circuit. Check both joints while everything is dry, wiping each with a clean light rag and looking for stain. Then start the V-twin, let it idle, and inspect once more — vibration finds what static pressure hides. Several minutes of dry idle earns the bodywork going back on. Keep in mind afterward that the filter on this injected model lives inside the tank with the pump, so lingering delivery complaints point there rather than at the new hose.
