How to Replace a Worn Fuel Line on a 2009 Outlander MAX 400 XT

When a 2009 Outlander MAX 400 XT starts acting like it cannot get enough fuel, the hose is one of the first things worth examining and one of the cheapest to fix. This machine's fuel circuit is simple enough that a careful owner can inspect it in five minutes and replace it in an afternoon, and the payoff is not being stranded with a split line somewhere well past cell service.

Reading the Machine's Complaints

Symptoms tend to arrive in a recognizable order. First comes a gasoline smell that lingers in the garage, then a damp patch or an actual puddle beneath the quad after it has sat, which a low-pressure gravity system produces readily. Look for dried residue or a dirt-collecting ring at either fitting, evidence of fuel weeping and evaporating over time. Inspect bends closely for hairline cracks and a chalky surface, and pinch the hose in several places to feel for hardened sections that creak instead of springing back. Performance clues come along too: the Rotax 400 will bog when you load it, surge lean at steady throttle, or stumble as though the tank were empty when it is not. Any of those is a reason to get under the machine with a light.

What Kills a Fuel Line

Fuel hose degrades from both surfaces at once. Externally, heat cycling off the engine plus years of sunlight and weather leach the plasticizers out of the rubber, and once they are gone the wall stiffens until it can no longer absorb chassis flex. Surface checking becomes cracking from there. Dry, low-humidity country hastens the process because arid air continually pulls moisture out of the hose material.

Internally, ethanol-blended gasoline is the problem. It holds water in suspension and slowly attacks the inner liner, softening the bore while the outside hardens, and fuel that oxidizes over a long layup deposits gum that either restricts flow or breaks free and plugs the carburetor's small passages. Fuel left standing does considerably more damage than fuel that gets burned regularly, which is why low-hour machines that sat for years often need hose first.

Fuel Delivery on This XT

The XT trim adds equipment to the outside of the machine but changes nothing about the fuel path. This MAX 400 is carbureted and gravity fed: fuel exits the tank through a shutoff valve, runs downhill through the hose, and enters the carburetor with no pump involved. Closing the valve stops the supply, and the carburetor's float bowl drain screw provides a controlled way to empty the bowl into a container. Both ends are simple barbs held by clamps. Fuel injected Outlanders work differently in every respect, with no valve, an in-tank electric pump keeping the supply line pressurized, possible self-locking quick-connect fittings that require no clamp, and a mandatory bleed-down by pulling the pump fuse and letting the engine stall. Because this is a 4x4, the hose also passes front differential hardware and a couple of extra frame clearance points, and the two-up MAX chassis lengthens the run slightly.

Shopping List and Shop Setup

  • An inline fuel filter if one is present in the run

  • A flat-blade screwdriver plus sockets for the seat and side panels
  • An approved sealed container for drained fuel and plenty of rags

Set up where air actually moves at ground level. Gasoline vapor is heavier than air and pools on the floor rather than drifting out an overhead window, putting it right where heaters, water heaters, and dropped power cords sit. Work outdoors or with the door fully raised, keep the drain container capped except while pouring, and clear the space of anything with a flame or a pilot light before you open the system.

Draining Fuel and Pulling the Hose

Turn the fuel valve off, then back out the float bowl drain screw and let the carburetor empty into your container. Remove the seat and whichever panel blocks your view of the run from tank to carburetor, and position a catch pan underneath. Photograph the routing and clip locations before you disturb anything, because retracing the path correctly matters more than it seems once the old hose is out of the frame.

Slide each clamp well back along the hose instead of fighting it at the fitting. If varnish has bonded old rubber onto a barb, slit the hose lengthwise with a razor and peel it away rather than twisting, which spares the carburetor inlet and the valve outlet from cracking. Hold a rag under every joint as it comes apart, since low spots in the line retain fuel no matter how thoroughly you drained.

Installing the Replacement

Match the new hose to the original for length so it neither sags against a frame tube nor pulls at its fittings as the chassis works. Push each end onto its barb dry and drive it fully home past the raised bead. Keep grease, oil, and silicone away from the fittings completely, because a lubricated surface prevents the rubber from gripping and hands fuel a path to creep out along. A stubborn hose end softens in a few seconds of hot water with no residue left behind. Place new clamps just behind the bead on each fitting and tighten them evenly, firm enough to seal but not so tight they cut the hose. If an inline filter is going in, observe its flow arrow and support its weight so it does not hang on the line, then route everything through the original clips well clear of exhaust heat and the front driveline.

Final Checks Before the First Ride

Tighten the drain screw, open the fuel valve, and let gravity fill the hose and float bowl while you watch both connections. Dry them with a clean rag and inspect a second time, since a slow weep shows plainly on clean rubber and disappears on damp rubber. Start the engine, idle it for several minutes, and check a third time with everything hot and vibrating. Take a slow lap and look underneath once more before calling the job finished. One closing thought: this carbureted XT keeps its filter inline where you can reach it, unlike injected models that bury the filter in the tank with the pump, so changing hose and filter in the same session leaves the entire fuel path clean.
