Fuel hose is consumable, and on a 2009 Outlander MAX 400 the original piece has had plenty of time to prove it. This machine pairs a carbureted Rotax 400 single with a gravity fed tank, which means the repair is uncomplicated and the safety margin for a leak is thinner than you might assume, since fuel above a warm engine only needs a crack to find its way out.
Two Kinds of Damage, One Hose
The rubber degrades from opposite directions at the same time. Externally, heat cycling from the engine and years of sun and weather drive out the plasticizers that keep the hose supple. As those compounds leave, the wall hardens, and a hard hose cannot flex with a chassis that twists constantly on rough ground. Surface checking becomes cracking, and cracking becomes a leak. Dry climates hasten this along, because low humidity pulls moisture from the rubber year after year.
Internally, ethanol-blended gasoline is the culprit. It holds water in suspension and gradually breaks down the inner liner, softening it from the bore outward, while oxidizing fuel deposits gum that either restricts flow or flakes loose and plugs the carburetor's small passages. Fuel that sits untouched for months does markedly more harm than fuel that gets burned every weekend.
How a Dying Line Behaves
Symptoms rarely arrive all at once. A gasoline smell that lingers in a closed garage is often first, followed by a wet spot or genuine puddle beneath the machine after it has been parked, since a low-pressure gravity system weeps visibly rather than misting. Look closely at bends and fittings for dried residue, a dirt-caked ring, or hairline cracks. Pinch the hose in a few places; hardened rubber creaks and holds its shape instead of springing back. On the running side, expect bogging when you put the engine under load, lean surging at steady throttle, or an intermittent stumble that mimics a nearly empty tank.
Confirming the Carbureted Layout
Knowing your fuel system before you start dictates the first move. This MAX 400 uses a carburetor and a fuel valve at the tank, so shutting off supply is as simple as turning that valve, and the carburetor's float bowl drain screw lets you empty the bowl into a container in a controlled way. Fittings are plain barbs with clamps. By contrast, later fuel injected Outlanders have no valve at all, run the supply line under pressure from an electric pump inside the tank, may use self-locking quick-connect couplers, and require pulling the pump fuse and stalling the engine to bleed pressure before disconnecting anything. That difference is the single biggest reason to identify your system correctly.
Preparation and Gasoline Safety
Gather nitrile gloves, eye protection, fuel hose in the correct inside diameter, new clamps, a replacement inline filter if the run includes one, a flat-blade screwdriver, sockets for the seat and side panels, an approved sealed fuel container, and rags. Optional but useful: line-clamping pliers to hold back the last bit of fuel in a section while you work.
The ventilation note here is genuine, not boilerplate. Gasoline vapor is heavier than air and settles at floor level, which puts it in the path of any pilot light, heater intake, or extension cord spark down low. Roll the door up or work outdoors, keep the fuel container capped between pours, and do not run a grinder or torch anywhere in the space while the system is open.
Removal Step by Step
Turn the fuel valve off. Loosen the float bowl drain screw and let the carburetor empty into your container, then retighten it loosely so it does not get lost. Remove the seat and any panel obstructing the run from tank to carburetor, and take photos of the routing and clip locations before you disturb anything.
Note where the hose passes near front differential hardware, since the 4x4 driveline on this MAX puts additional clearance points along the path compared with a simple two-wheel-drive layout, and the longer two-up frame stretches the run slightly. Slide each clamp well back along the hose before working the end off its barb. Aged hose often bonds to the fitting with varnish; when it does, slit it lengthwise with a razor and peel it off rather than twisting and risking a cracked carburetor inlet or a bent valve outlet. Catch drips with a rag at every joint.
Fitting the New Hose Dry
Match the replacement to the original length so the line neither pulls nor sags into a frame tube. Slide each end onto its barb dry and push until it seats fully past the raised bead. Do not lubricate the fittings under any circumstances: grease and oil keep the rubber from gripping and create a channel for fuel to migrate along, and a few seconds in hot water softens a stubborn hose end just as effectively with nothing left behind. Place new clamps immediately behind the bead on each fitting and tighten them evenly, firm enough to seal but not so tight they cut the hose. If an inline filter is part of the run, observe the flow arrow and secure it so its weight is supported rather than hanging on the hose. Reseat everything in the original clips, keeping clear of exhaust heat.
Final Inspection and Test Ride Prep
Snug the float bowl drain screw properly, open the fuel valve, and let gravity fill the line and bowl. Watch both fittings for the first minute, then wipe them dry and check again, since a slow weep shows up much better on clean rubber than on a fuel-damp surface. Start the engine, let it idle several minutes, and inspect once more while everything is hot and vibrating. Finish with a slow lap of the yard and a last look underneath.
Keep in mind that a fresh hose only addresses the hose. On a carbureted MAX 400 the filter in the fuel path is typically an inline unit you can reach and replace, which is a genuine advantage over injected models that bury the filter in the tank with the pump. Renewing both at once gives this quad a clean, unrestricted fuel path.
