Half the difficulty of this repair disappears if the workspace is right before you begin. A 2009 Outlander 650 XT does not fight you on the hose itself, but working with an open fuel line in a cluttered, poorly ventilated garage turns a simple job into a mess. Sort out the space, then sort out the parts.

Set the Workspace Up Right

Gasoline vapor is heavier than air, so it drifts toward the floor and lingers exactly where an air compressor, a water heater, or a shop heater with a pilot light will find it. Roll the XT outdoors if the weather allows, or open the shop up at ground level rather than relying on a window. Shut down anything with a flame or a spark, keep an extinguisher within reach, and have a plan for the fuel you drain before the first drop leaves the machine. Then lay out gloves, eye protection, a shallow catch pan, a sealed container rated for gasoline, injection-rated hose in the original inside diameter, a new clamp kit, line-clamping pliers, hand tools for the seat and plastics, a razor blade, and plenty of rags.

How to Tell the Hose Is Finished

Evaluate the hose cold, with the mud washed off. Bend it slowly and watch for hairline cracks opening in the surface, then pinch it in several places to see whether it rebounds. Hard, chalky, glazed rubber has lost its flexibility permanently. A ring of caked dust at either fitting is dried fuel residue and a sure sign of a slow seep. Add in what the engine has been telling you: bogging under load, a lean surge, or behavior that mimics a nearly empty tank all point at restricted or leaking fuel delivery. A gasoline smell that hangs around the tank after shutdown belongs on the list too, since a pressurized leak often evaporates before it can drip onto the floor.

The Aging Process Inside and Out

Fuel hose fails on two fronts. Externally, heat cycles from the Rotax V-twin and years of dry air pull the plasticizers out of the rubber, hardening the wall until frame flex or steady clamp pressure splits it. Dry climates make short work of this. Internally, ethanol-blended fuel left standing during storage absorbs moisture and degrades the liner, which turns gummy and sheds fine material downstream. On a machine of this age, both processes have had plenty of time to work, which is why hose replacement is reasonable maintenance even without a visible leak.

Injection Means No Petcock

This XT is fuel injected, not carbureted, so there is no fuel valve to close. An electric pump inside the tank feeds the throttle body, the filter is built into that in-tank module rather than sitting inline where you could reach it, and the hose remains pressurized after the key comes out. Your shutoff is a two part process: kill the pump circuit and let the engine burn off the pressure, then clamp the hose with line-clamping pliers so the fuel standing in the tank stays there. Check the tank end for a self-locking coupler, which releases by squeezing its tabs and needs no clamp on reassembly.

Extracting the Old Line

Pull the fuel pump fuse, crank the engine for a second or two until it stalls, switch the ignition off, and disconnect the battery negative cable. Remove the seat and the panels that cover both ends of the hose. Slide each clamp well back along the hose before disturbing the fitting, position your pan, and wrap a rag around the joint to capture whatever fuel remains.

Twist the hose on the barb to break the varnish bond that forms over years, then work it off gradually rather than yanking. A quick-connect wants its release tabs pressed evenly and the coupler pulled straight off; levering it sideways cracks brittle plastic. Hose that will not release should be slit lengthwise and peeled away instead.

Note the routing before it is gone. As a 4x4 carrying the Visco-Lok front differential, this Outlander runs its line past more driveline hardware and frame structure than a two-wheel-drive quad, and the XT package adds winch and bumper mounting that further tightens the space up front. Photograph every clip and clearance point.

Fitting the Fresh Hose

Cut the new hose to the exact length of the piece you removed, because a long hose eventually chafes a frame edge or drifts toward the driveline. Push each end onto its barb dry and fully seated, softening stiff rubber in hot water if it resists, and keep grease, oil, and silicone away from the fittings completely — a lubricant film on the sealing surface is where pressurized fuel finds its way out. Install new clamps just behind the raised bead on each fitting and tighten them evenly so the band pulls square. A self-locking coupler goes on until it clicks and then gets a firm tug to confirm engagement. Return the hose to its original retainers, clear of exhaust heat.

Confirming No Weeps

Refit the fuse and Reconnect the battery, then cycle the key on and off four or five times without cranking. Each cycle primes the pump and pressurizes the new hose, letting you catch a marginal joint while both fittings are clean and dry. Wipe them with a light colored rag and inspect closely. Start the engine, let it idle several minutes, blip the throttle, and check a final time before reinstalling the bodywork.

One realistic expectation as you close up: fresh hose resolves leaks and collapsed lines, but the filter is inside the tank with the pump on this platform. If the 650 XT still surges or feels flat after the new line proves dry, that assembly is the sensible next step.
