Replacing a Cracked Fuel Line on the 2008 Yamaha Grizzly 80 2x4

A cracked fuel hose on a 2008 Grizzly 80 2x4 will empty the tank onto the shed floor and fill the building with gasoline fumes, which is a serious problem produced by a very inexpensive part. Fortunately the repair is simple. This youth quad is carbureted and gravity fed, with a manual petcock on the tank and a short rubber line running down to the carburetor, so there is no fuel pressure to deal with and no pump to isolate.

Understanding Why the Rubber Cracked

Fuel hose deteriorates on two fronts at once. The exterior loses the plasticizers that give the rubber its flexibility, pushed out by engine heat, sunlight, and years of expansion and contraction. Once the wall is hard, every bend becomes a fracture point, and the vibration of a small air cooled single does the rest. Dry climate owners hit this stage earliest, because air with almost no moisture in it draws the hose stiff from the surface inward.

The interior degrades separately. Ethanol blended pump fuel holds water in suspension and slowly attacks the liner, and on a youth machine that often sits idle for months between riders, gasoline standing in the line leaves gum and varnish behind as it evaporates unevenly. That deposit narrows the passage and breaks loose as debris headed for the carburetor jets. It is entirely possible for a hose to look acceptable on the outside while the inside is well along in this process, which is why age is a reasonable trigger for replacement on a machine of this vintage.

How the Grizzly 80 Delivers Fuel

The layout could not be more direct. Fuel leaves the tank through a manual petcock, travels down a short piece of low pressure rubber hose clamped at each end, and fills the carburetor float bowl using nothing but gravity. That gives you three advantages over an injected machine: the petcock stops the flow with a twist, the float bowl drain screw empties the carburetor cleanly, and the replacement hose is standard carburetor line with no pressure rating or locking coupler to worry about.

The two wheel drive chassis also keeps things open. Without a front differential and its bracing occupying frame space, the hose has a short and mostly visible run, and both fittings are usually reachable at once with the front bodywork removed.

Symptoms and a Quick Diagnosis

  • A gasoline puddle or wet patch on the floor beneath the quad after it has been parked
  • A strong fuel odor lingering in the garage or shed
  • Hairline cracking, a chalky gray surface, or a section too hard to squeeze
  • A soft, swollen area at either clamp, which indicates the liner has failed
  • Bogging off idle, a lean running condition, or the behavior of an empty tank when fuel is present

To pin down a slow leak, slide a clean sheet of cardboard beneath the machine and leave it overnight with the petcock on. Where the drip lands tells you which fitting or which section of hose has given up, and on a gravity fed system like this the evidence is usually plain to see.

Tools, Prep, and Gasoline Handling

Assemble gloves, eye protection, a small drain pan, a sealed container approved for gasoline, replacement carburetor hose in the correct inside diameter, new clamps or a clamp kit, a razor blade, rags, a flat blade screwdriver for the float bowl drain, and hand tools for the seat and front plastics. Having all of it within reach means you never walk away from an open fuel line.

Take the vapor seriously even on a machine this small. Gasoline fumes are heavier than air and settle at floor level right where you kneel and reach, and a closed shed accumulates them quickly. Work outdoors or open the door completely with a fan low to the ground moving air away from you, shut off pilot lights on nearby appliances, keep hot work lights and power tools out of the space, and keep the fuel container capped except while pouring.

Removal, Installation, and Final Checks

Turn the petcock to off, then remove the seat and the front panels needed to expose both ends of the hose. Photograph the routing and any clip before disturbing it. Slide the pan under the carburetor, open the float bowl drain screw to release the fuel sitting in the bowl, and close it again. Ease each clamp well back along the hose before you try to remove anything. Varnish bonds old rubber to the metal barb, and twisting a petcock spigot or a carburetor inlet to break that bond risks a far more expensive repair, so slit the hose lengthwise with a razor and peel it off instead.

Cut the new hose to the original length, matching it against the old piece. Excess length sags toward the exhaust or snags during reassembly, while a short piece keeps constant tension on both fittings. Push each end fully onto its barb until it bottoms out against the shoulder, and install it completely dry. Grease, oil, and silicone all interfere with the seal the hose makes on the barb and can wash into the carburetor, so keep those surfaces clean. Hot water softens a stiff hose end enough to push on by hand.

Fit new clamps just behind the raised bead at each end and tighten them evenly, firm enough to seal without cutting the rubber. Route the line along its original path with a gentle curve, clear of the exhaust and any moving linkage, then reinstall the clip. Open the petcock and watch both connections for a full minute before starting the engine, since gravity will find a weak joint immediately. Wipe each fitting dry, look again, then fire the Grizzly 80 and inspect once more at idle before the bodywork goes back on. If a small inline filter sits on the visible hose run, replace it now as well, because new hose does nothing for a restricted element.
