Ask anyone who keeps an older utility quad running and they will tell you fuel hose is worth replacing before it fails rather than after. On a 2008 Grizzly 660 4x4 that short run of rubber has absorbed years of engine heat, chassis vibration, and ethanol-blended pump gas. The job takes about an hour, and this machine's carbureted fuel system keeps it firmly in weekend-project territory.

Start With the Fuel System Itself

The Grizzly 660 is a carbureted machine, and knowing that changes what you buy and how you work. Fuel exits the tank through a petcock and runs downhill by gravity into the carburetor's float bowl. No electric pump is involved and no pressure remains in the line, so closing the fuel valve is a complete shutoff and there is nothing to depressurize first. The float bowl drain screw lets you empty the bowl into a container deliberately. Ordinary low-pressure fuel hose in the original inside diameter is the correct part, plus clamps in the style already fitted.

What Kills a Fuel Hose Over Time

Rubber loses its flexibility because heat drives off the plasticizers that made it soft in the first place. After enough cycles the wall is stiff, marginally shrunken, and no longer capable of sealing hard against the barb beneath the clamp. Dry, low-humidity air accelerates the change by pulling moisture out of the material, which is why quads in arid regions develop surface checking years earlier than machines in humid climates.

The fuel does its own damage from inside. Ethanol attracts water and slowly attacks the hose liner, so the interior can be soft and shedding while the exterior has gone glassy, and loose material heads straight for the carburetor jets. Fuel left standing for months evaporates and deposits varnish, which glues the hose to its fittings and hides the earliest seepage under a dried crust. A hose can look acceptable and be at the end of its life.

Deciding That It Is Time

The most obvious sign is fuel where it should not be: a wet spot or puddle under the quad after it has sat with the valve open, or a stain on the skid plate. A gasoline smell that hangs around the tank and carburetor is equally convincing. Inspect the hose for cracks, splits, and hardened chalky patches, and look at both fittings for a dark ring where dried fuel has trapped dust.

How the engine behaves fills in the rest. A 660 that bogs when you load it, sputters as revs climb, or acts like it is running out of gas with a half-full tank may be pulling air through a crack rather than leaking fuel. That version of the failure leaves nothing on the floor, so judge the hose by feel too — anything that crackles when pinched or feels like hard plastic is finished regardless of appearances.

Tools and a Word on Handling Gasoline

  • Gloves and eye protection
  • A drain pan plus an approved sealed container for the fuel you catch
  • Fuel hose in the correct inside diameter, cut long and trimmed at the bench
  • New clamps or a clamp kit, with a screwdriver and pliers for worm-gear or spring styles
  • Hand tools for the seat and bodywork, and plenty of clean rags

Here is the part worth reading twice. Gasoline vapor is heavier than air, so it sinks and pools at floor level beneath the machine while you work under it. Cracking a window does nothing useful. Roll the Grizzly outdoors, or open the bay fully and set a fan low to move air out across the floor. Keep flames, sparks, and hot incandescent work lights well clear, and put a fire extinguisher on the ground beside you before anything comes apart.

Removing the Old Hose Without Damage

Turn the fuel valve off and confirm that flow has actually stopped, since a worn petcock can weep past its seal. Slide the drain pan under the carburetor, loosen the float bowl drain screw, and let the bowl empty into your container. Take the seat off and remove any plastics that keep you from seeing the whole hose run at once.

Move both clamps well back along the hose before you touch a fitting, and drape a rag over the joint. Break the varnish bond at the barb with a gentle twist rather than pulling hard. When a hose refuses to release, split it lengthwise with a razor blade and peel it away; forcing it risks bending the brass spigot on the fuel valve or stressing the carburetor inlet, and either one is a much bigger repair than the one you started. Keep the old hose to measure against.

Pay attention to the routing before it is out. As a 4x4, this Grizzly carries front differential and driveline hardware in the forward chassis, and the hose path threads deliberate clearance points to stay off the header and away from anything that moves. Photograph the clips before they come loose.

Installing, Clamping, and Leak Testing

Trim the replacement to the same length as the original. Slack sags into hot or sharp components; a short piece pulls at both fittings until one creeps loose. Push each end fully onto its barb until it bottoms against the shoulder, working dry throughout. Grease, oil, and silicone spray on a fuel fitting create the leak path you are trying to eliminate, so keep them off the sealing surfaces entirely. A stubborn hose end softens in hot water in about thirty seconds.

Fit the new clamps just behind the raised bead on each fitting and tighten them evenly, firm without biting into the rubber. Reinstall every original clip and guide, then close the float bowl drain screw and open the fuel valve. Gravity delivers fuel to the carburetor almost immediately, so watch both joints and check them with a clean, dry finger. Any dampness on fresh rubber means something needs reseating before you ride.

Close it out by starting the 660 and letting it idle several minutes, inspecting both connections again with a rag and trusting your nose as much as your eyes. Reinstall the bodywork only after a clean, leak-free run. While everything is still accessible, take a look at the tank vent hose and any inline filter, because a restricted vent or plugged filter produces the same starved-for-fuel symptoms and costs nothing to check now.
