Fuel Line Replacement on a 2008 Yamaha Grizzly 450 4x4

Understanding what you are working with makes this an easy job. The 2008 Grizzly 450 4x4 is carbureted, which means the fuel system carries no pressure and offers a manually operated fuel valve on the tank as a proper shutoff. Fuel simply falls from the tank through a rubber hose into the carburetor, and the float bowl at the bottom of that carburetor has a drain screw so you can empty it before touching the inlet.
Tracing the 450's Fuel Path
Spend a minute following the hose with your eyes before you pick up a tool. It leaves the fuel valve spigot beneath the tank, drops down through one or two retaining clips, and lands on the carburetor inlet. Alongside it you will find a carburetor vent hose and a bowl overflow tube, neither of which carries pressurized supply fuel and neither of which you want to cut by mistake. The supply line is the one running from the valve, and confirming that visually now prevents an expensive mix-up later.
This being a 4WD machine, the hose passes closer to front differential hardware and threads through more frame structure than it would on a two-wheel-drive quad. That does not change the procedure, but it does mean the replacement has to follow the same path to stay clear of moving parts and heat.
Symptoms of a Line on Its Last Legs
- Fuel puddling or staining under the frame after the machine sits with the valve on
- A gasoline smell that lingers in an enclosed garage
- Surface cracking, chalky texture, or a hardened section you can feel by squeezing
- Bogging on climbs, a lean stumble, or symptoms that mimic an empty tank
- Caked grit at a fitting where seeping fuel has been trapping dust
Gravity feed means the worst leaking happens with a full tank, so run the test that way instead of judging the hose when the tank is low.
What Wears Fuel Hose Out
Age is the primary culprit. The softening agents in fuel line rubber migrate out over the years, leaving a wall that no longer flexes and instead splits at the bends near the valve and carburetor. Engine heat cycles that stiffening along, and dry desert air makes it worse by drawing moisture out of the hose and hardening it from the outer surface inward.
Ethanol-blended fuel attacks from the inside, degrading the liner and drawing water into the system while depositing gum whenever fuel sits unused for a season. The result is a hose that hardens outside and crumbles inside at the same time, which is why a line that still looks intact on a machine of this vintage is worth replacing on age alone.
Supplies, Prep, and Ventilation
- Rubber or nitrile gloves and safety glasses
- A sealed fuel-rated container and a shallow catch pan
- New gasoline-rated hose in the original inside diameter
- Fresh spring clips or compact worm-gear clamps
- Line-clamping pliers for pinching the hose closed mid-job
- Screwdriver, socket set, razor blade, clean rags
Gasoline vapor is heavier than air and settles low, where pilot lights and chargers sit. Work outdoors or with the overhead door fully open, cut power to anything that sparks, keep an extinguisher within arm's reach, and cap your fuel container as soon as you have finished draining.
Getting the Old Hose Out
Turn the fuel valve to off, then loosen the float bowl drain screw and let the carburetor empty through its overflow tube into the pan. Remove the seat and the bodywork covering the tank outlet, then photograph the routing and every clip while it is untouched. Slide the clamps well back along the hose before you disturb either fitting.
Twist the hose gently at each barb to break the varnish bond that forms over years of service, then pull it straight off. If it has bonded hard, split it lengthwise with a razor and peel it away rather than levering on the spigot, because the valve outlet and carburetor inlet both deform easily. Keep track of how the line clears the front driveline on the way out.
Fitting the New Line and Confirming It Seals
Cut the replacement to match the original length exactly and push each end fully onto its barb, working dry. Grease, oil, and silicone belong nowhere near these fittings; lubricant on a sealing surface creates a leak path that clamp tension will not close. Soften a tight end in hot water instead. Seat the clamps just behind the raised bead on each fitting and tighten evenly, firm enough to seal without cutting the rubber, then return the hose to its original clips well clear of steering and exhaust. Replace the inline filter while you are in there if it looks dark, keeping the flow arrow pointed at the carburetor.
Open the valve and let the system stand several minutes with a full tank so head pressure loads both joints. Wipe each connection with a clean pale rag and look for amber staining rather than a visible drip. When the static check comes up dry, start the engine and inspect again at idle, then take a short ride and check once more before the plastics go back on. Persistent bogging after a clean hose and filter points to float level and jetting inside the carburetor, not the line.
