How to Install a New Fuel Line on a 2008 Big Bear 400 4x4

Doing the Installation Right
Most fuel line jobs that leak afterward were lost at installation, not removal, so it is worth starting there. On a 2008 Big Bear 400 4x4 the new hose must be cut to the same length as the piece that came off. Surplus length is not a margin of safety: it sags into the frame, chafes against hard edges until it wears through, and can foul the steering. Undersized hose is worse, because it pulls sideways on the barbs and eventually walks off one of them.
Push each end fully onto its fitting until the rubber seats past the raised bead, and do it completely dry. Never put grease, oil, or silicone on a fuel fitting. Anything slippery on the sealing surface becomes the exact channel gasoline uses to creep out from under a clamp, and it also lets the hose migrate off the barb over time. If the rubber is too stiff to slide on by hand, dip the end in hot water for a few seconds and it will go on without help. Position new clamps just behind the bead at both the petcock spigot and the carburetor inlet, tightening evenly until the wall is held firmly without being deformed, then clip the line into its factory guides so it stays clear of exhaust heat and steering travel.
This Big Bear Runs a Carburetor
The 2008 Big Bear 400 delivers fuel by gravity through a manual petcock into a carburetor. That single fact shapes the whole job. There is no in-tank pump, no residual pressure in the line, and no locking quick-connect coupler to release, so closing the petcock isolates the system completely. Owners of fuel-injected quads have to pull the pump fuse, run the engine until it dies to relieve pressure, and pinch the hose with clamping pliers because those machines have no petcock at all. You also have a float bowl drain screw on the carburetor, which is the cleanest way to empty the low point before disconnecting anything.
Why Fuel Lines Deteriorate
Rubber fails from both surfaces. Externally, heat cycling gradually removes the plasticizers that keep the hose flexible, and once the wall goes rigid, routine chassis vibration opens fine cracks at each bend. Dry, arid climates hasten this by pulling moisture out of the outer skin year after year. Internally, ethanol-blended fuel draws in water and degrades the liner whenever the machine sits for extended periods, leaving gum and varnish that narrow the bore and clog the petcock strainer. A hose can therefore be restricting flow badly while still looking presentable from the outside.
Recognizing a Line About to Quit
- A fuel puddle or damp shadow under the engine after the quad has been parked
- A gasoline smell that persists around the machine with the petcock closed
- Fine cracking, chalky texture, or a hardened stretch that stays flat after a pinch
- Bogging on a climb, stumbling under acceleration, or lean surging like an empty tank
- A dirt-crusted ring at either fitting from fuel that has seeped and dried
The whole run ages together, so a single failing section means replacing the entire length rather than trimming out the bad piece.
Staging Your Gear and Ventilating the Space
- Rubber or nitrile gloves and eye protection
- An approved fuel container plus a shallow drain pan
- New fuel line in the correct inside diameter, cut long and trimmed to fit
- A clamp kit with fresh spring clips or miniature worm-gear clamps
- Screwdriver, needle-nose pliers, razor knife, clear tubing, and rags
Work outside whenever possible. If the job has to happen in a garage, open the overhead door all the way rather than cracking a window, because gasoline vapor is heavier than air and settles into a layer along the floor exactly where you will be kneeling. Extinguish pilot lights, unplug space heaters, keep grinders and torches out of the room, and wear the gloves the entire time since fuel soaks through skin quickly.
Taking the Old Hose Off
Turn the petcock to off, raise the seat, and remove the panels covering the tank outlet and hose run. Slide the pan underneath, then open the float bowl drain screw and let the carburetor empty into your container through the clear tube. Back both clamps well off the barbs, and break the varnish bond with a gentle twist instead of pulling straight out. A hose that refuses to release should be slit lengthwise with the razor and peeled away, which protects the petcock spigot and carburetor inlet from cracking. Before the second end frees up, note the routing carefully: this 4x4 threads its line around front driveline hardware and additional frame crossmembers that a two-wheel-drive Big Bear does not have.
Confirming No Leaks
Close the drain screw and open the petcock. Gravity fills the line at once, so any marginal joint shows a bead of fuel inside the first minute. Wipe both fittings dry, inspect again, then start the engine and let it idle several minutes before a third check with everything warm and shaking. One last note: because this Big Bear is carbureted, the filter screen lives in the accessible petcock rather than inside the tank on a pump assembly. If the machine still runs lean after a clean install, pull that screen and inspect the carburetor jets.
