Putting a Fresh Fuel Line on Your 2008 Suzuki Ozark 250

Fuel hose is the cheapest part on a 2008 Ozark 250 that can leave you pushing the machine home. It is also one of the easiest to renew, because the Ozark keeps its fuel system stripped down to essentials: a tank, a manual petcock, a rubber line, and a single carburetor, with gravity doing all the work. Nothing is pressurized, so there is no bleed down procedure, no pump relay to pull, and no locking coupler to release before you can open a fitting.
Safety Comes First on This One
Gasoline vapor behaves more like water than like air, which is the detail worth internalizing. It is heavier than the surrounding air, so it flows downward, spreads across the floor, and collects at the exact height where water heater pilots, furnace burners, and old appliance compressors operate. A window cracked at head level does not address that hazard at all.
Practically speaking, do the work outdoors when weather allows, or open the overhead door completely and get air moving low across the ground. Disconnect the battery before you touch a clamp. Keep flame, sparks, grinders, and extension cord connections well away from the work area, and stage a fire extinguisher within reach without standing up. Wear nitrile or rubber gloves throughout the job, because gasoline absorbs straight through skin and strips its oils on the way in. Spread soaked rags out flat outdoors to evaporate rather than sealing them in a covered can.

Buy by inside diameter, and buy new clamps while you are at it. Hose a size too large will seep at the barb regardless of clamp torque, hose a size too small stretches thin during installation, and old clamps have lost tension or rusted internally after a decade of heat cycling. None of it costs much and all of it determines whether the repair lasts.
Working the Old Hose Free
Turn the petcock to off. Remove the seat and any panel that limits your view of the tank spigot and the carburetor inlet, since working half blind on an aging fuel fitting is how it gets broken. Slide the drain pan under the carburetor and loosen the float bowl drain screw so the bowl empties in a controlled way rather than pouring out when the hose comes loose.
Move both clamps well back along the hose before you disturb the ends. Then rotate the hose a quarter turn on each barb to shear the varnish bond that has developed over the years, and work it off with steady, patient pressure. If it refuses to release, slit it lengthwise with the razor knife and peel it away from the fitting instead of pulling harder. The brass carburetor inlet and the petcock spigot are the pieces that snap in that situation, and they are the ones you cannot replace cheaply.
While the original is still in place, note its path and any clip holding it clear of the exhaust. The Ozark 250 is a two wheel drive quad, which means no front differential and no front driveshaft in that area, so the hose run is short and open. Reassembly is correspondingly simple compared to a four wheel drive utility machine where the line must be threaded past additional frame structure.
Seating the Replacement
Lay the old hose beside the new one and cut to match. You want a relaxed sweep with no tension pulling on either fitting and no slack drooping toward the chain or the header. Push each end fully onto its barb until it bottoms out against the shoulder, working dry from start to finish. Grease, oil, and silicone spray have no place on a fuel fitting, because a lubricated sealing surface gives gasoline a path past the clamp no matter how tight you crank it. A ten second dip of the hose end in hot water softens it enough to seat without stretching.
Set each clamp just behind the raised bead so it compresses hose backed by metal, and orient the screw where a screwdriver can reach it in the future. Tighten until firm and then stop. Overtightening a worm gear clamp cuts into the rubber wall and creates the failure point you were trying to prevent. Route the hose through every clip you documented and tug gently at both ends to confirm nothing is loose.
The Reasons Fuel Lines Fail
A fuel hose ages out rather than wearing out. Flexible additives blended into the rubber during manufacture slowly migrate through the wall and evaporate over the years, and what remains behaves like hard plastic. It fractures instead of bending, and the fracture appears first at the tightest curve where stress concentrates. Radiant heat from the single cylinder engine accelerates that loss, and the vibration of a worKing Quad drives the cracks progressively deeper.
Environment attacks the hose from both directions. Dry, low humidity climates pull surface moisture out of the exterior year round, so an Ozark in arid country goes brittle noticeably earlier than one kept somewhere humid. On the inside, ethanol blended gasoline degrades the liner, because the alcohol content attracts and holds water in contact with the rubber. That damage is fastest during long stretches when the machine sits unused with fuel standing motionless in the line.
Symptoms and the Closing Leak Check
Know the warning signs so the next hose does not surprise you: a puddle or damp patch beneath the engine, a fuel odor that lingers around the parked quad, visible cracking or chalky texture, a bulge behind a clamp, dust caked in a ring at a fitting, and bogging or hesitation that feels like fuel starvation with a tank that is far from empty. On a gravity fed system, air entering through a crack breaks the fuel column and leans the mixture immediately.
Wrap up by opening the petcock and letting the line and float bowl fill on their own while you watch both joints for two minutes. Wipe them dry, wait, and inspect again under good light. Start the engine, run it to operating temperature and check a third time, then shut it off and look once more with everything hot and expanded. Bodywork goes on last, then leave the Ozark parked on clean concrete overnight and check the floor at first light.
