What Fuel Injection Changes About This Job

On the 2008 King Quad 450AXi, an electric pump lives inside the fuel tank and pushes fuel under pressure through a hose to the throttle body injector. There is no gravity petcock at the base of the tank, so you cannot simply flip a lever and walk away. The circuit also holds residual pressure after shutdown, sometimes for hours, which is why relieving it deliberately is step one rather than an afterthought.

Two more details follow from the injected layout. The fittings may be self-locking quick-connect couplers rather than a plain barb with a clamp, and the fuel filter is part of the in-tank pump module instead of sitting inline where you can see and change it. That last point matters if you are chasing a fuel delivery complaint: a new hose does nothing for a clogged in-tank filter, so if the symptoms persist after a clean installation, the pump assembly is where to look next. Being a 4X4 chassis, this machine also routes its line around the front differential, the front driveshaft, and additional frame crossmembers, so clearances are tighter than on a two-wheel-drive quad and the retaining clips exist for good reason.

Why the Hose Deteriorates

Fuel hose ages from both surfaces at once. Heat cycling from the engine and years of air exposure drive the plasticizers out of the rubber until it turns stiff, then chalky, then cracked, and dry low-humidity climates accelerate that hardening because arid air keeps drawing moisture out of the hose wall. Meanwhile ethanol-blended pump gas absorbs water and slowly degrades the inner liner, leaving gum and varnish behind when the machine sits with fuel standing in the line. A pressurized system is less forgiving of this than a carbureted one; a weak spot that would merely seep on a gravity feed can weep steadily when the pump is running.

Signs the Line Is on Its Way Out

  • A wet patch or puddle on the skid plate or floor after the quad has been parked
  • A strong gasoline odor near the tank, usually worst right after shutdown while pressure is still held
  • Fine cracking, a chalky texture, or a section that feels hard and glassy when pinched
  • A dust-caked ring at a fitting where fuel has seeped and dried
  • Bogging under load, stumbling on hard acceleration, or a lean condition at higher rpm

One caution specific to injection: a small leak on the pressure side often atomizes and evaporates before it can drip, so an absent puddle is not proof of a sound hose. Trust your nose and your fingertips as much as your eyes.

Tools, Parts, and Gasoline Precautions

Have all of this ready before you begin: nitrile gloves, eye protection, a lidded fuel-rated container, a drain pan, replacement hose rated for fuel-injection pressure and matched to the original inside diameter, appropriate clamps for the fitting style you find, a quick-disconnect release tool if the machine uses locking couplers, line-clamping pliers to pinch off a low-pressure section since there is no petcock, basic sockets and a screwdriver for the seat and plastics, and clean rags.

Ventilation is not a formality here. Gasoline vapor is heavier than air and collects at floor level where pilot lights and power strips sit, so open the garage door completely or work outdoors rather than relying on a window. Keep every spark source away, and once the battery is disconnected leave it that way until you are ready to test.

Depressurizing and Removing the Old Hose

Relieve the system first. Pull the fuel pump fuse or relay, crank the engine briefly until it stalls or simply refuses to fire, then switch the key off and disconnect the battery negative cable. Remove the seat and the plastic panels to expose the tank and the hose run toward the throttle body, and slide a drain pan underneath.

Lay a rag over the first fitting you open, because even a depressurized line holds residual fuel that will run out. For a worm-gear or spring clamp, walk it well back along the hose before disturbing anything. For a quick-connect coupler, press the locking tabs squarely and pull straight off without levering sideways — aged plastic collars crack easily. Twist a barb-mounted hose gently to break the varnish bond instead of yanking, and if it will not release, split it lengthwise with a razor and peel it off. Trace the routing through every clip and past the front driveline before the old hose is fully free.

Fitting the New Line and Testing for Leaks

Cut the replacement to the original length and no longer, since surplus hose finds something hot or moving to rub against. Press each end fully onto its barb until it bottoms out, working completely dry. Skip grease, oil, and silicone entirely: on a pressurized fitting, a lubricated sealing surface is an invitation to a leak. Hot water for thirty seconds softens a stiff hose enough to seat by hand. Position new clamps just behind the raised bead on each fitting and snug them evenly. If your machine uses a self-locking quick-connect at the tank, push until the collar clicks and then tug firmly to confirm it has latched — that joint needs no clamp at all.

Reinstall the fuel pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle runs the pump and pressurizes the circuit while everything is still dry, letting you inspect both connections closely. Then start the engine, check again at idle with a clean rag, and only after several minutes of leak-free running should the panels and seat go back on.
